Innovative Project-1

Why-Why Analysis:

Q. Why Bed ash cannot be added as raw

material in kiln?

Bed ash is a siliceous material which is a by

product from power plant & use of it in

grinding will effect on cement quality.

Q. Why it effects cement quality?

As it is high in silica (around 60%) & low in

lime, it is as good as grinding very high

siliceous clinker to make cement.


Idea:

Consume bed ash by adding it in clinker

cooler , so that we feed it in uniform way

and consume accordingly with clinker @

1.00 %



Counter Measures:

Consuming bed ash by adding it in clinker

cooler.

Proper feeding systems are provided to consume

it on regular basis by Mechanical dept.

Clinker samples were collected on regular basis

to ensure consistent quality of clinker and no

deteoration in quality of clinker.

Dec’17 to March’18 will be : Rs 28 Lacs

& eco friendly to nation & society.

Duo Flex Burner tip life enhancement in Unit – 3 & 4.


Theme : Duo Flex Burner tip life enhancement in Unit – 3 & 4.


Before:

Lot of Pits observed on burner tip, even after maintenance of burner as

given by OEM recommendation (annular gap) after few days in operation &

also there was observation that flame was off centre.

To correct the flame, inner pipe of burner was retracted to make the flame

positioned at centre. The deformation in flame i.e off centre was increasing

with increasing in operation time & burner tip life was around 30-45 days

only.

Idea:

Maintain the uniform annular gap across the periphery of

burner tip in between inner & outer pipe, wedge to be

provided in all four quarters of burner.

After installation of wedges(April’18 U-4), burner tip was kept at Zero

position, flame was observed on daily basis for any deviation from

centre. Even after operating the same burner for three months

(checked in U-4 stoppage), tip was found to be in good condition.


Benefits:

1. No deformation in flame shape

2. Burner flame in center.

3. Increase in Flame momentum by maintaining Burner tip

at zero position.

4. Reduction in Sp Fuel consumption & better clinker

quality.

5. No frequent adjustment inner pipe to make the flame

center.

6. Burner tip life enhancement.

7. Reduction in SEC at the time of Cooling, ramp-up &

pickup.

8. Reduction in Kiln Thermal shocks.


Savings:I) In terms of coal consumed to restart the plant after Burner pipe

replacement (8-10Hrs)

Coal Consumed for plant heat-up 15-20MT

Coal Cost - Rs. 5700/MT(including grinding cost)

Saving - Rs 5700 x 18MT Coal consumed

- Rs. 102600 for one burner pipe

Considering two burner replacement due to tip wear in Unit – 3 & 4

which accounts to four stoppages to replace burner pipe

Net Saving - 4no x Rs102600

= Rs. 4,10,400

II) Welding material & man power cost for rebuild up.

For One Burner pipe - Rs 65000 x 4no

= Rs. 260000

III) Total saving annually = 410400 + 260000

= Rs 6,70,400


Power Reduction in Unit-3 Bag House Fan.


Theme : Power Reduction in Unit-3 Bag House Fan.


After checking the operating parameters of RABH & fibre

glass bags, with I/L temp 240 Deg C continuously & peak

value of 260 Dec C, we have consulted different major

suppliers of Bags regarding the observation, all the

suppliers had given clearance to raise the temperature

against present operation. With this the matter was raised

with OEM.

OEM has accepted our observation & given consent to

revise the setting of RABH I/L Temp.

Before:

1. Two fresh air dampers are

operating in PID to control

RABH I/L temperature as

per set point of 175 Deg C

(as defined by OEM)

2. Third damper is provided to

further control the

temperature, if these two

dampers are in open

condition & temperature is

going beyond 175 Deg C.

Setting of Temperature was

as given below.

Full open at 180 Deg C &

Close at 160 Deg C


After:

Fresh Air Dampers 1 & 2

Operating in PID, Set Point

Increased From 175 to 195

Degree Celsius.

Interlock Provide to third

damper to Open @ 208 Deg C &

Close @ 195 Deg C Instead of

Operating @ 180 & 160 Deg C

Tool Box TalkAt each day start sectionengineer will conduct dailytool box talk for allworkmen reportingconcerned section. Speciallyfocusing on the personsafety, equipment safety,permits required, SOP willalso discuss in this tool boxtalk.


Task observationTo evaluate the knowledge and safe/ correct procedureof working we carry out Task observation of workmen,staff etc. This is being carried out by• Giving information to the workmen that task

observation being done for particular activity. Aftercompletion mistakes done are informed to workmenfor improvement.

• Without giving information to the workmen that taskobservation being done for same activity. Aftercompletion mistakes done are once again informed toworkmen for improvement.


Permits before starting any work (Height permit, Hot permit, confined areapermit etc)As a slogan “Safety first work next” many permits are being taken before starting of work.

In which special works are acknowledge to HOD with authorize signatory in the formats andsame is crossed checked with safety department and if required safety steward will bedeployed for the task.

Implementation of SOPs for each and everyactivity.For each activity SOP is generated like welding,cutting, hammering, belt replacement etc. thesespecific SOP are informed to workmen duringdaily tool box talk and implemented.

Regular Health checkups.Yearly health checkup is being done for each andevery employee of the plant. Also specialist fromthe various hospitals will visit to check the healthof the employee.Special health related seminar is also beingconducted by specialists.


Maintenance Practice(Preventive/Proactive/Condition Monitoring)

Preventive maintenance:Daily Check list :• Each and every Section has its own equipment wise

daily checklist.• Section technician (Fitter) will take that hard copy

and checks all the equipments as per the check list. • Observations are entered in the remark column of

the check list along with target date of completion. • Minor problems are rectified in same day itself.• Other major and critical problems are being rectified

in weekly maintenance stoppages and in major shutdowns.

We are having preventive, predictive and corrective maintenance system at Vasavadatta cement with help of Equipment Asset life Cycle management (EAM) as per the ISO-9001 systems.


Condition Based Maintenance:

• Oil analysis for all Hydraulic systems and Critical Gear box oils.

• Vibration measurement and spectrum analysis for all critical rotating

equipments.

• Thermography for Preheater cyclone ducts / feed chutes.

• Thermography for cable cellar / critical equipments / Electrical panels

• Ultra sonic thickness testing for all ducting / kiln shells/ Chimneys /

hoppers.

• UT /NDT test for all critical equipment shaft’s for crack detection

• Ultra sound leakage detection.

• Vediography of enclosed gear boxes auto garage engines.


Annual shut down planning:-• Major annual shutdown for 10 to

15 days is being planned for eachand every section.

• Bar chart for individual jobs areprepared which indicatesresponsibility, material status andmanpower status andimplemented.

• After completion of theShutdowns a Review bar chart isbeing prepared for theimprovement.


Corrective maintenance system: To avoid repetitive and design related problems, matter is taken up with OEM/ OPM for modifications to overcome the said problems. WORKSHOP – ‘AVISHKAR’

We have organized Workshop on various subjects / events like, Mime, Yoga, Dance Drama Valmiki Pratibha –Manipuri, Dance Drama – Valmiki Pratibha – Chaou, Chaou Mask Making, Eco-Craft – craft with waste materials, TheArtful Adventure – unconventional painting methods, Fashion & Styling, Cooking and Western Vocal. Employees &their family members (including Children) were the participants. The team from M/s. Swarsangam Kolkatta wereconducted classes on each subjects / events. A mega event viz ‘Avishkar’ was organized in the evening wherein theparticipants exhibited their talents which they learned during the classes. Employees & their family members wereinvited to witness the function.

The programme was unique in nature which was well received and enjoyed.

consume more and more AFR is under progress)

Lab trials for composite cement is being taken, which can reduce clinker factor drastically.

First Cement Plant to Participate in GREENCO rating Project actively conducted by M/s CII and
