IntroductionThe Öhlins front forks use a cartridgesystem for damping. This gives a damp-ing force which depends on the speedof the piston in the cartridge system.

The combination of spring and air vol-ume (oil level) gives a possibility to ad-just the characteristics of the fork to suitdifferent tracks and riders.

For example a soft spring in combina-tion with a small air volume (high oil level)gives progressive action of the frontforks.

For better understanding, please refer toour oil level chart, see page 5.

A telescopic front fork depends onsmooth friction-free action.

Make sure your front forks are servicedregularly and don’t use strong solventssuch as brake cleaner to clean the frontforks. This will dry out the seals and steeltubes and cause friction.Put a little Öhlins grease (148-01) regu-larly on the steel tube and work it in bypushing the forks up and down.

Setting up your forksHere are some basic guidelines for set-ting up your Öhlins front forks. However,you must remember that the front forksare just one part of your motorcycle andto get it to work properly, the whole mo-torcycle has to be set up in conform-ance with its manual.1Put your bike on a front stand so youcan fit the front forks.Maximum torque on the bottom tripleclamp and steering damper bracket (if itis located on the diameter of the outertube) is 15-18 Nm.Dismantle the front wheel and brakes.2Unscrew the adjustment housing on topof the fork (use tool 4703-01) on bothupper tubes and slide the fork up anddown gently to make sure everythingworks correctly.3Assemble the adjustment housing againand set your initial preload of the springby using a 12 mm or a 17 mm wrenchuntil you get a “static sag” of 25-30 mm.Each turn gives 1 mm in preload. Maxi-mum preload is 18 mm.

4The best way to check the “static sag”is to put the bike on the ground in run-ning condition. Measure the distancebetween the bottom of the outer tube tothe fork bottom. Then lift the front endof the bike, so the fork is fully extended.Measure again. The difference betweenthese two figures is the “static sag”.

Spring preload adjustmentUsing a 12 mm or a 17 mm wrench, turnthe upper adjustment screw.Maximum adjustment range is 18 mm.One turn of the adjustment screw willcause 1 mm change in spring preload.Adjust so the front forks are lowered 25-30 mm from the top, unloaded position.

Rebound adjustmentAdjust the rebound rate on the adjust-ment screws positioned at the top centreof the front forks. Use a 3 mm allen keywith a spherical head (use tool 794-01).Adjustment range from closed valve(clockwise) to maximum open valve(counter-clockwise) is 20 “clicks”. Seemounting instruction for recommendedadjustment “clicks”, from closed position.

Compression adjustmentAdjust the compression rate on the lowerpart of the front forks (compression valve).Use a 3 mm allen key with spherical head(use tool 794-01).Adjustment range from closed valve(clockwise) to maximum open valve(counter-clockwise) is 20 “clicks”. Seemounting instruction for recommendedadjustment “clicks”, from closed position.

5The “clicks” are a “bleed function”, sepa-rate for rebound and compressiondamping. Rebound adjustment is madeon the top centre of the fork and com-pression adjustment at the bottom partof the fork.You start to count from fully closed(clockwise) and set it to the recom-mended “click” (use a 3 mm Allen key).For recommended start setting, pleaserefer to the mounting instruction.

Changing springs1Loosen the screws that hold the fork legsin the upper triple clamps.2Loosen the top nut assy (page 7) abouttwo turns (use tool 4703-01).3Remove the fork legs from the motorcy-cle.4Grip a fork leg in a vice. Use soft jaws.5Unload the spring completely by turn-ing the adjustment screw anticlockwise.Use a 12 mm or a 17 mm wrench.6

CAUTION!Do not damage the O-ring and do notdrop the flat key into the fork leg.Carefully remove the adjustment hous-ing.

7Remove the preload tube and spring.(Free spring length; see page 6).8Pull out the piston rod as far as possibleand turn the compression adjustmentscrew fully clockwise. This will keep thepiston rod in top position, which willmake the continued assembly easier.9Install the new spring and preload tube.10Install the top nut assy.

CAUTION!The flat key must be guided in the slotof the top nut assy.

11Fasten the adjustment housing in thefork leg. Make sure that the fork leg isfully extended when tightening the ad-justment housing.12Install the fork legs on the motorcycleand adjust the preload, compression andrebound according to the instructions atpage 3.

Changing sealsPut the fork legs upright for 15 minutes.1Grip the fork leg in a vice. Use soft jaws.2Unload the spring preload completely byturning the adjustment screw counter-clockwise. Use a 12 mm or a 17 mmwrench.Make a note of the number of turns.3Carefully remove the top nut assy.

CAUTION!Do not damage the O-ring and do notdrop the flat key into the fork leg.

4Remove the preload tube.5Slide the outer fork leg up until the topbushing is just above the inner leg.(Approx. 140 mm from complete bottomposition. This is to make sure there is nooil above the top bushing).6Slide the outer tube completely down.(Fork seal touching fork bottom).7Push the piston rod down completly.

NOTE!When measuring the oil level, alwayshave the spring installed.

Measure the oil level using the top of theouter tube as the zero mark.Note the measurement.8Remove the spring and tip the oil in aclean container.9Remove the outer tube, clean the sealsand check for damage, if the seals aredamaged remove and replace. If theseals are OK, then apply Öhlins grease(green grease 148-01).10Apply Öhlins fork oil on the seals and onthe inner tube.11Carefully mount outer tube (slide com-pletely down), install spring and set theoil level.12Carry on with 9 to 12 according to page3 “Changing springs”.

Dismantling the forks1Carry out 1 to 7 of page 3 “Changingsprings”.2Free the fork leg from the vice and drainthe oil.3Pull up the outer tube and remove theseals.4Grip the inner tube on the fork bottom ina vice. Use soft jaws.5Unscrew the seal head (page 7) from thecartridge system (use tool 4702-01) andremove the piston rod unit. Drain theremaining oil.6Remove the compression valve assem-bly (page 7).7Remove the piston and the shims fromthe piston rod and compression valve.Place the shims in their correct positionon the work bench.8Clean all parts thoroughly and dry withcompressed air.

Air spring characteristics

Assembling the forks1Apply a thin layer of Öhlins green grease(148-01) on the scraper ring and on thesealing surfaces of the fork seal. Installthe seals in the outer tube. Please notethat it is important to use the correctgrease in order to achieve optimum forkfunction.2Install the piston and the shims on thepiston rod and the compression valve.Tighten the 8 mm lock nuts with a torqueof 8 Nm.Check the piston ring for damage. Re-place if necessary.3Install the compression valve assemblyinto the cartridge system. Assemble theseal head (tool 4702-01). Use: loctite 270(part no. 1791-05) and tighten firmly.4Apply some front fork oil 1309-01 on theinner steel tube surface and install theouter aluminium tube. Measure the cor-rect amount of 1309-01 oil according tothe mounting instruction.

CAUTION!Be careful not to damage the fork legseals.

NOTE!Use Öhlins oil (0309-01) only. Otherbrands may affect the function of thefront fork.

5Raise the outer tube approximately 120mm and fill the oil.6Install the cartridge assembly using redgrease (146-01) on the thread going intothe fork bottom.7Pump the piston rod up and down andthe oil will be sucked into the cartridgetube. Close the “clickers” and check thefunction.8Pull the piston rod out as far as possibleand close the compression valve byscrewing fully (clockwise).9Carry on with 9 to 12 according to page4 “Changing springs”.

Oil level adjustmentCompared to conventional type of frontforks, the upside down front forks arevery sensitive to variations in oil level.Therefore, adjust the oil level with spe-cial care.

A change in the fork oil level will not af-fect damping force in the early stage offork travel, but will have a great effect inthe later stage.

When the oil level is raised:The air spring in the later half stage oftravel is stronger, and thus the front forksharder.

When the oil level is lowered:The air spring in the later half stage oftravel is lessened, and thus the frontforks are softer. The oil level works mosteffectively at the end of the fork travel.Air spring characteristics shown, refer toa general card description to facilitateunderstanding of the difference when theoil level is changed.

NOTE!Adjust the oil level in mm according tothe figure with the fork fully compressedand with the spring mounted. For theright recommended level, please see themounting instruction.

Loctite glue:542 on Fork Bottom thread.

Tightening torque:Triple Clamp bolt 15-18 Nm.

Grease:Öhlins front fork grease 148-01 (greengrease).

Trouble shootingHere are a few common Road Racingproblems and their solutions.

AThe front wheel “chatters” entering acorner, the problem disappears as soonas you let the brakes off, or when youapply power. The problem is caused bythe fact that the fork is working too lowin its travel and reaches the progressive,hard part at the end of the travel.1Apply more preload.2Change to a harder spring.3If a lot of stroke remains after riding,lower the oil level. See oil level chart.4Make sure the front forks have no fric-tion.5Rear ride height is too high, too muchrear spring preload.Lower the rear end by reducing preloadon the rear shock spring.

BThe front wheel jumps during the last partof braking.1If a lot of stroke remains, the oil level istoo high. Lower the oil level.2If the fork is bottoming, put in hardersprings and keep the same oil level.

CThe front end feels unpredictable andunsafe in the middle of a corner (betweenbraking and applying power).1Not enough rebound damping. Applymore damping.2Too much rebound damping. If it at thesame time feels harsh, lightly reduce therebound damping.3Too much compression damping. Alsogives a harsh feeling. Lightly reduce thecompression damping.

DThe front end looses grip coming out ofa corner.1Not enough rebound damping. Lightlyincrease the rebound damping.2Too much preload. Lightly reduce thepreload.3Rear end is too soft. Put on a harder rearspring.4Front end is too high. Lower the frontend by pulling the fork legs through thetriple clamps.

As mentioned at the beginning, thewhole bike setup affects the front forks.Try to understand how the action feelsand work step by step.

NOTE!Our advice is to change only one thingat a time and do everythingstep by step.
