    Electromagnetic emissions and the radiation of electromagnetic disturbances

    This welding equipment for industrial and professional use is in conformity with the European Standard EN50199. The purpose of this standard is to prevent the occurrence of situations where the equipment is disturbed or is itself the source of disturbance in other electrical equipment or appliances. The arc radiates disturbances, and therefore, a trouble-free performance without disturbances or disruption, requires that certain measures are taken when installing and using the welding equipment. The user must ensure that the operation of the machine does not occasion disturbances of the above mentioned nature. The following shall be taken into account in the surrounding area: 1. Supply and signalling cables in the welding area which are

    connected to other electrical equipment. 2. Radio or television transmitters and receivers. 3. Computers and any electrical control equipment. 4. Critical safety equipment e.g. electrically or electronically

    controlled guards or protective systems. 5. Users of pacemakers and hearing aids etc. 6. Equipment used for calibration and measurement 7. The time of day that welding and other activities are to be

    carried out.

    8. The structure and use of buildings. If the welding equipment is used in a domestic establishment it may be necessary to take special and additional precautions in order to prevent problems of emission (e.g. information of temporary welding work). Methods of reducing electromagnetic emissions: 1. Avoid using equipment which is able to be disturbed. 2. Use short welding cables. 3. Place the positive and the negative cables close together. 4. Place the welding cables at or close to floor level. 5. Remove signalling cables in the welding area from the

    supply cables. 6. Protect signalling cables in the welding area, e.g. with

    selective screening. 7. Use separately-insulated mains supply cables for sensitive

    electronic equipment. 8. Screening of the entire welding installation may be consi-

    dered under special circumstances and for special applica-tions.

    WARNING Arc welding and cutting can be dangerous to the user, people working nearby, and the surroundings if the equipment is handled or used incorrectly. Therefore, the equipment must only be used under the strict observance of all relevant safety instructions. In particular, your attention is drawn to the following:

    Electricity - The welding equipment must be installed according to safety regulations and by a properly trained and qualified person. - Avoid all contact with live components in the welding circuit and with electrodes and wires if you have bare hands. Always use

    dry welding gloves without holes. - Make sure that you are properly and safely earthed (e.g use shoes with rubber sole). - Use a safe and stable working position (e.g. avoid any risk of accidents by falling). - Make sure that the welding equipment is correctly maintained. In the case of damaged cables or insulation work must be

    stopped immediately in order to carry out repairs. - Repairs and maintenance of the equipment must be carried out by a properly trained and qualified person. Light and heat emissions - Protect the eyes as even a short-term exposure can cause lasting damage to the eyes. Use a welding helmet with suitable

    radiation protection glass. - Protect the body against the light from the arc as the skin can be damaged by welding radiation. Use protective clothes,

    covering all parts of the body. - The place of work should be screened, if possible, and other persons in the area warned against the light from the arc. Welding smoke and gases - The breathing in of the smoke and gases emitted during welding is damaging to health. Make sure that any exhaust systems

    are working properly and that there is sufficient ventilation. Fire hazard - Radiation and sparks from the arc represent a fire hazard. As a consequence, combustible materials must be removed from

    the place of welding. - Working clothing should also be secure against sparks from the arc (e.g. use a fire-resistant material and watch out for folds

    and open pockets). Noise - The arc generates surface noise according to welding task. In some cases, use of hearing aids is necessary. Use of the machine for other purposes than it is designed for (e.g. to unfreeze water pipes) is strongly deprecrated. If occasion should arise this will be carried out without responsibility on our part.

    GENERAL DESCRIPTION The MIGATRONIC welding machine type KME is a thyristor controlled MIG/MAG welding machine which has been developed for both conventional MIG/MAG welding and advanced Pulse-MIG welding applications in industry. The power source consists of a welding transformer, an inductor and a thyristor controlled rectifier by which the welding voltage is adjusted. The wire feed system can be fitted into the power source to provide a compact machine or into a separate wire feed unit to provide a radius of action. The wire feed system can be fitted with one drive motor and a two-roll-system or two drive motors and a four-roll-system. The wire speed is extremely accurate as the motor is tacho-controlled. Being suitable for heavy duty industrial welding, the machine is equipped with a watercooling module. The purpose is to circulate water through the welding torch in order to avoid overheating of the torch. The control panel comprises a voltmeter, an am-meter, controls of the various welding charac-teristics, and lamps, indicating faults. The welding is automatically switched off if: - the transformer is overheated - the watercooling of the torch fails - the wire feed motor is overloaded e.g. the torch

    liner being blocked - one of the phases has fallen out in the mains

    voltage (e.g. by blown fuses) It must be ensured that the air intake and outlet are not blocked.

    INITIAL OPERATION Mains connection: It is important to ensure that the mains supply voltage is in accordance with the voltage to which the machine is built (see typeplate). If the machine can be switched between 3x220 and 3x380 volt it must be checked whether the machine has been mounted correctly. Configuration: MIGATRONIC disclaims all responsibility for damaged cables and other damages related to welding with under sized welding torch and welding cables measured by welding specifications e.g. in relation to permissible load. Shielding gas connection: The shielding gas bottle is mounted on the machine and the regulator on the bottle. If the regulator is equipped with a manometer or flow-meter, the gas quantity is adjusted on 8-20 litres/min. Welding hose connection: The welding hose is mounted in the central connection, and the nut is tightened manually. If a water module has been mounted on the machine, also mount the two water hoses: RED for quick water switching (fig. 1), and BLUE for quick water switching (fig. 2). By push-pull hose and remote control the pilot wire plug is plugged into the appropriate plug next to the central adaptor.

    Fitting the welding wire: Turn the tension spring aside and tip up the lever (fig. 3). Check that the wire feed roller, wire guide liner, and capillary tube correspond to the wire guide liner, and capillary tube correspond to the wire diameter. The recommended capillary tubes and wire liners are shown in the table on the next page.

    Unscrew the contact tip if it is fitted to the torch. Insert the wire reel and feed the wire through the teflon inlet nozzle, the wire liner and further into the capillary tube. Tip down the wire drive unit arm and turn the lever arm into place. Press the key on the motor control box and the wire will then be fed through the hose. Fit the contact tip when the wire is through the hose. The pressure of the thumb screw is to be adjusted so that the wire rolls will just slide on the wire when it is stopped at the contact tip. For the push-pull torch it is important to leave open the wire feed device of the torch when fitting the wire (see fig. 4).

    ELECTRONIC BOX KB 5 CONTROL SWITCHES INSTRUCTIONS

    1. Voltmeter The instrument shows the welding voltage. 2. Ammeter The instrument shows the welding current. 3. Voltage Infinitely variable control of welding voltage. 4. Wire speed Infinitely variable control of wire speed. 5. Trigger mode With this switch, the switch on the torch handle

    is set for 2 cycle or 4 cycle operation. 6. Torch control When this switch is on, the wire speed is

    controlled by an infinitely variable control at the welding torch (instead of by pos. 4).

    7. Remote control Multiplug for connection of a remote control

    unit or a full-automatic welding unit. 8. Soft start This allows the initial wire feed speed to be set

    between 0.5-5.0 m/min. and assists initial striking of the arc.

    9. Burn-back Adjustable delay from the wire feed is stopped

    till the voltage is cut off. The function is used to avoid sticking of the wire. Adjustable 0.02-0.5 secs.

    10. Pre-flow Gas pre-flow is variable 0.1 – 0.5 sec. 11. Post-flow Post-flow is the period of time for which gas

    flows after the arc is extinguished and is variable 0.5 - 15 secs.

    12. Stand by Controllamp which lights when there is no

    voltage on the output of the machine. 13. Gasflow Lights when the solenoid valve is activated. 14. Overheating Lights if the welding is automatically switched

    off, due to overheating of the transformer. The light extinguishes when the transformer temperatur has dropped to normal, and welding can continue.

    15. Mains error Lights if the welding is automatically switched

    off as a result of an error at the mains voltage e.g. loss of phase, defective fuse or under-voltage. When the mains have been corrected, welding can continue.

    16. Wire feed error Lights if welding stops due to over-loading of

    the wire feed motor. The motor can be re-started after 3 seconds and welding can continue.

    NB: the lamp normally lights when starting the machine.

    17. Torch cooling error Lights if welding stops as a result of bad water

    circulation in the torch cooling system. When the error has been corrected, welding can continue.

    ELECTRONIC BOX KB3 AND KB4 CONTROL SWITCHES INSTRUCTIONS

    1. Control Mode This knob sets the main function of the boxes.

    The knob moves across two sectors marked Internal (Int.) and Torch.

    Int.: Wire speed/current is controlled from the control box or from the remote control unit.

    Torch: Wire speed/current is controlled from the torch only.

    Both sectors have divisions marked: Man: (Manual welding). The voltage is adjusted at pos. 4,

    while the wire speed is adjusted at pos. 3 or at the torch handle (as de-termined by int/torch control position).

    Standard: Synergic / preprogrammed MIG/-MAG welding - no pulse welding. Details of material type, wire size and gas mixture are set on the control knobs pos. 9, 10 and 11 re-spectively.

    The trim control (pos. 4) is used to adjust the arc length when using a pre-set welding programme. The optimum arc length is obtained by placing the control knob in the mid-dle position that is 0% on the inner scale. The welding current is set at pos. 3 control or at the torch.

    Pulse: Synergic pulse welding (KB4 only): Operation as in standard position.

    2. Trigger mode With this control the welder can choose to

    weld either by a self-hold or by a latching control . of wire feed.

    3. /Amp. Manual welding - infinitely variable control of

    wire speed as set on outer scale. Synergic welding - control as set on inner scale.

    4. Volt/Trim Manual welding - infinitely variable control of

    welding voltage as set on outer scale.

    Standard or pulse welding-fine adjustment of arc length as set on inner scale.

    5. Voltmeter The instrument shows the measured average

    voltage during welding and the set pulse voltage on stand-by.

    6. Ammeter The instrument shows the measured average

    current during welding and the set wire speed in metres per minute on stand-by.

    7. Amp. Indicator of current. Lights when the ammeter

    (pos. 6) shows the welding current. 8. m/min Indicator of wire speed. Lights when the

    ammeter (pos. 6) shows the wire speed. Measure: m/min. (metres per minute). 9. Mat Knob for setting of materials, is used when

    synergic welding (pulse and standard on pos. 1).

    10. Wire Knob for setting of wire dimension, is used

    when synergic welding (pulse and standard on pos. 1).

    11. Gas Knob for setting of type of gas, is used when

    synergic welding (pulse and standard on pos. 1).

    12. No prog. No programme. The indicator lights when the

    choice of material, wire size or gas mixture is beyond the range of pre-set programmes (see enclosed tables).

    13. Slope down Adjustment of slope-down time. Is used for

    crater filling when synergic welding (pulse or standard on pos. 1). Slope-down is inactive if pos. 13 is turned all the way to the left.

    14. Soft start Pre-adjustment of soft start. Sets the speed of

    wire from starting the machine till the arc is e-stablished.

    Variable from 0.5 - 5.0 m/min.

    15. Burn-back Adjustable delay from the wire feed is stopped

    till the voltage is cut off. The function is used to avoid sticking of the wire. Set according to composition of shielding gas. Adjustable 0.02 - 0.5 secs.

    MAINTENANCE Only first-class materials are used in the develop-ment and production of MIGATRONIC welding machines. An advanced product such as a welding machine requires your care and attention if it is to operate perfectly for many years to come. Wire feed unit This unit must be kept clean with dry, clean, compressed air and maintained regularly in the areas of the wire drive rolls and capillary tubes, as it is essential for consistent wire feed, satisfactory welding results, and a minimum of wear and tear, that the wire passes through the wire drive system without any deformation of the wire or the wire drive rolls. The contact tips must be checked often and changed if the copper plating of the wire is damaged on its way through the tips. Copper dust may prevent free passage of wire through the torch liner. A weekly check and cleaning of the capillary tubes and the wire drive rolls is recommended. Welding hose Great care should be taken to ensure that the welding hose is not overloaded. It should not be pulled over sharp edges, and heavy machines should not run over it as this may damage the torch liner. The torch hose assembly should be dis-mantled every week and blown out with clean, dry compressed air. The torch must be disconnected from the machine during this process. Welding torch There are many parts in the welding torch that have to be cleaned regularly. The main ones are the contact tips and the gas shroud. During the welding process, these parts are bombarded with spatter that sticks to the shroud. This may disturb the shielding gas flowing from the gas shroud down to the molten pool, and must be removed regularly. The use of MIGATRONIC MIG SPRAY loosens spatter. During the cleaning process, the gas shroud should be removed. Do not clean by banging or hitting the torch. Power source The power source should be checked and cleaned at least once a year by trained service staff. In dusty premises, monthly cleanings may be necessary. Water module If the liquid in the tank is so low that the machine is interrupted (error code displayed on the control box) extra coolant has to be filled through the filler neck. The water level should be checked regulary and the filter cleaned. Lack of maintenance can lead to reduced reliability and repeal of the guarantee.

    FAULT INDICATION Too little welding effect. The welding seam forms a bead standing proud of the plate. 1. One of the three fuses in the main switch is not

    working (one phase is missing). 2. The welding voltage is too low. Switch one

    setting higher. The wire feed has stopped. 1. The inlet nozzle and the wire are not in align-

    ment with each other. 2. The reel of wire is too taut, the wire must come

    off the reel evenly. 3. The inlet or contact tip has worn out or is block-

    ed. 4. The welding wire is not clean or it is rusty. It

    could also be of an inferior quality. 5. The pressure roller has to be tightened. Spatter 1. The wire feed is too fast for the voltage setting. 2. Worn out contact tip. Porous weld. A cone is formed when spot welding. 1. Insufficient gas - not enough pressure or the

    bottle is empty. 2. Contact tip is blocked up. 3. Leakage air is pumped in and mixes with the

    shielding gas. The arc does not look normal, and there is a lot of spatter. 1. The material is dirty, underseal or paint. The wire keeps sticking in the contact tip and feeds at slow speed. 1. The damaged wire should be cut off, pulled out

    and replaced. The pressure on the wire feed roller should be checked and adjusted when necessary.

    2. Worn out contact tip. 3. Wire feed speed may need increasing.
