SAFETY PRECAUTIONSMAINTENANCE AND REPAIR

• When lifting parts or assemblies, make sure all slings, chains, or cables are correctlyfastened, and that the load being lifted is balanced. Make sure the crane, cables, andchains have the capacity to support the weight of the load.

• Do not lift heavy parts by hand, use a lifting mechanism.

• Wear safety glasses.

• DISCONNECT THE BATTERY CONNECTOR before doing any maintenance or repairon electric lift trucks. Disconnect the battery ground cable on internal combustion lifttrucks.

• Always use correct blocks to prevent the unit from rolling or falling. See HOW TO PUTTHE LIFT TRUCK ON BLOCKS in the Operating Manual or the Periodic Mainte-nance section.

• Keep the unit clean and the working area clean and orderly.

• Use the correct tools for the job.

• Keep the tools clean and in good condition.

• Always use HYSTER APPROVED parts when making repairs. Replacement partsmust meet or exceed the specifications of the original equipment manufacturer.

• Make sure all nuts, bolts, snap rings, and other fastening devices are removed beforeusing force to remove parts.

• Always fasten a DO NOT OPERATE tag to the controls of the unit when making repairs,or if the unit needs repairs.

• Be sure to follow the WARNING and CAUTION notes in the instructions.

• Gasoline, Liquid Petroleum Gas (LPG), Compressed Natural Gas (CNG), and Diesel fuelare flammable. Be sure to follow the necessary safety precautions when handling thesefuels and when working on these fuel systems.

• Batteries generate flammable gas when they are being charged. Keep fire and sparksaway from the area. Make sure the area is well ventilated.

GeneralMeters provide information to the operator on thecondition of various systems. Gauges may be eitherdirect reading (mechanical) or indirect (electrical).Unlike mechanical gauges, electrical gauges haveelectrical meter movements, light emitting diodes(LEDs), or digital displays inside the case. These me-ters receive an electrical signal from a sender unit,usually in the engine or transmission case. This

section only describes electrical meters, senders, andinstrument panel displays.

Meters and displays are used to provide operator in-formation on the status of many systems, includingengine oil pressure, fuel level, transmission oil pres-sure, engine coolant temperature, transmission oiltemperature, and hour or fault code display. See Fig-ure 1.

DescriptionGENERAL

Many meters have meter movements that move anindicating needle attached to a shaft (or pin). Theshaft rotates to swing the needle. Shaft rotation of ameter is limited to less than one full revolution. Me-ter faces are calibrated to indicate a range of values.For examples of meter faces and indicators, see Fig-ure 1.

Many meters and displays require a separate sender.

5 Fuel Filter/WaterSeparator WarningLight

Yellow light comes ON when the water level in the waterseparator is high. Drain the water. A fault code may beshown on the fault indicator.

6 Seat Belt WarningLight

Yellow light is ON for 10 seconds after the key is placedin the ON position.

WARNINGBefore driving the lift truck, always fasten yoursafety belt, or personnel injury may occur.

7 Auto LubricationWarning Light(Optional)

Yellow light comes ON when the grease level in thegrease container is low. Refill with multipurpose greasewith 2 to 4% molybdenum disulfide.

8 Hydraulic Oil LevelWarning Light(Optional)

12 Parking BrakeWarning Light

Red warning light is ON when the parking brake isapplied.

13 Start Aid/Diagnostic/Engine Warning Light

Yellow start aid/diagnostic/engine warning light is ONbefore the engine is cranked when the cold start isactivated. If the start aid/diagnostic/engine warning lightis ON when the engine is running, a fault condition hasbeen detected. The fault code will be displayed on thefault indicator. Engine performance may decrease.

14 Engine Stop WarningLight

If the engine stop warning light comes ON, there is acritical fault condition. The fault code will be displayedon the fault indicator. The buzzer will also sound. Engineperformance may decrease or the engine may shut down.Immediately shut down the engine.

NOTE: Engine shutdown can be reset. Turn the key switchto OFF and then to ON, and restart the engine. If the faultis still present, the engine will only run for a limited time.

15 Transmission FailureWarning Light

Red light comes ON when a transmission fault occurs.The fault code will be displayed on the fault indicator.The transmission may shift to NEUTRAL and/or engineperformance may decrease. The buzzer will sound.

NOTE: There is a transmission limp home mode. Use thefollowing procedure to activate the limp home mode:1. Select NEUTRAL on the shift lever or apply and re-

lease the park brake.2. Select either FORWARD or REVERSE.3. Select either first or second gear on the shift lever.

NOTE: Inching is disabled in limp home mode.

16 Transmission OilPressure WarningLight

17 Engine Oil PressureGauge

When the engine is running, the gauge indicates normalengine oil pressure, and the needle is approximately inthe middle. When the engine oil pressure is low, thegauge symbol will FLASH red. The red engine stopwarning light will come ON. The buzzer will sound.Engine performance may decrease or the engine mayshut down. Immediately shut down the engine.

NOTE: Engine shutdown can be reset. Turn the key switchto OFF and then to ON position, and restart the engine.If the fault is still present, the engine will only run for alimited time.

18 Fuel Level Gauge When the fuel level is 10% or less of the tank capacity, thegauge symbol will FLASH red.

19 Voltmeter The voltmeter indicates the system voltage. When theignition is ON and the engine is not running, the gaugesymbol will be red. When the engine is running and thesystem voltage is below 24 VDC, the gauge symbol willFLASH red.

20 Transmission OilTemperature Gauge

Gauge indicates the transmission oil temperature.During normal operation, the needle will be in the greenzone. If the temperature is high, the gauge symbol willFLASH red. There will be a fault code on the faultindicator. The buzzer will sound. The transmission mayshift to first gear, and engine performance may decrease.

21 Coolant TemperatureGauge

Gauge indicates the coolant temperature. When thetemperature is near the critical value, the gauge symbolwill FLASH red and the red engine stop warning lightwill come ON. When the engine temperature is critical,the red engine stop warning light will also come ON.There will be a fault code displayed on the fault indicator.Engine performance may decrease or the engine mayshut down. Immediately shut down the engine.

NOTE: Engine shutdown can be reset. Turn the key switchto OFF and then to ON position, and restart the engine.If the fault is still present, the engine will only run for alimited time.

22 Hourmeter and FaultIndicator

The hourmeter operates while the engine is running.Periodic maintenance recommendations are based onthese hours. It also displays engine and transmissionfaults and fault codes when communication betweenengine, transmission, and/or display is lost. Additionalinformation is indicated when faults occur. If more thanone fault is present, the faults will scroll. For explanationof fault codes, see the section Transmission1300 SRM1082 and Perkins Tier II Electronic TroubleshootingGuide 600 SRM 1072.The display will keep records of the fault codes. To gainaccess to these codes, turn the key switch ON and OFFtwo times and then turn the key switch back ON, but donot start the engine. The fault indicator will show themost recent fault code first. For each code, the followingsequence will occur:• It will show the code• The hourmeter reading at the last occurrence• The hourmeter reading at the first occurrence• The number of times it has occurred

NOTE: To leave the fault code log, turn the key switch toOFF.

Instrument panel is connected to the system bymeans of one connector. Connector is located at rearof instrument panel. See Figure 2 and Table 2.

Seat Switch Logic

This function warns the operator when leaving theseat without applying park brake. Two seconds afterhaving detected this condition, buzzer is activatedand stays ON for 10 seconds.

The seat switch is connected to pin number 2. Whenseat is occupied, pin number 2 is connected to ground.When seat is not occupied, input to pin number 2 isopen.

Central Warning Light Output

This output is at pin 19 and switches to ground atall fault codes or warning lights, including the flash-ing gauge symbols. The central warning light will beON.

Buzzer Output

This output is at pin number 17 and switches toground when any of the following conditions occur:• Low brake system pressure• Low hydraulic oil level

• Low engine oil level• Low engine coolant level• Low engine oil pressure• High engine coolant temperature• Transmission oil pressure is below 1000 kPa

(145 psi)• Transmission oil temperature is above 132 C

(270 F)• Transmission errors activating the buzzer• When the operator is not present and park brake is

not applied, the buzzer will sound for 10 seconds.

Engine Shutdown Output

This output is at pin number 18 and switches toground after a shutdown condition occurs. Wheneither the transmission oil temperature or engineoil pressure reaches the alarm values, light 13 andthe central warning light will turn ON, and thebuzzer will sound, indicating shutdown condition.Shutdown output switches to ground and after adelay, the engine is stopped.

Water TemperatureSender

The water temperature sender is a thermistor-type sensor withan output between 0 and 5 volts. The ECM will detect a faultcondition if the voltage from the sensor is not within the rangeof 0.2 volts at 40 C ( 40 F) and 4.9 volts at 150 C (302 F),and the fault is present for more than 8 seconds continuously.

Transmission OilTemperature Sender

The transmission oil temperature sender unit is mountedin the transmission oil sump and senses the transmissionfluid temperature. When the transmission temperatureexceeds system specifications, the sender sends a signal to theinstrument panel and lights the transmission oil temperaturewarning light. This signal also drives the transmission oiltemperature gauge.

CAUTIONDo not continue to operate the lift truck when the gaugeindication is in the red area of the gauge.

Engine Oil PressureSender

The engine oil temperature sender is an active sensor with anoutput between 0 and 5 volts. The ECM will detect a faultcondition if the voltage from the sensor is not within therange of 0.5 volts representing 106 kPa (15 psi) and 4.5 voltsrepresenting 795 kPa (115 psi), and the fault is present formore than 8 seconds continuously

Low Coolant Sender The low coolant sender is mounted in the coolant systemradiator near the top of the tank. It senses the fluid level and,when low, sends a signal to the control panel and lights thecoolant system fluid low warning indicator.

CAUTIONDo not continue to operate the lift truck if the orangelight is ON during operation.

Fuel Level Sender The fuel level sender is installed in the fuel tank and indicateswhen the fuel is low. An internal float sends a signal to thecontrol panel and lights the fuel level low warning indicator.A signal is also sent to the fuel level gauge to indicate theamount of fuel remaining in the tank.

CAUTIONDo not continue to operate the lift truck if the orangelight is ON during operation.

Vacuum Switch The vacuum switch is mounted on the air filter housing (leftside of the truck). It senses the air intake pressure and sendsa signal to the instrument panel. It switches warning light 8ON when the air intake pressure drops below 6.4 kPa (0.9 psi).

CAUTIONLift truck performance will be limited when the red lightis ON.

Transmission OilPressure Sender

The transmission oil pressure sender unit is mounted in thetransmission on the engine side and senses the transmissionfluid pressure. When the transmission oil pressure drops belowspecifications, the sender sends a signal to the instrumentpanel and lights the transmission oil pressure warning light4. The transmission oil pressure sender also drives thetransmission oil pressure gauge.

CAUTIONDo not continue to operate the lift truck at engine speedsabove idle when the red light is ON.

Air Brakes LowPressure Sender

The low pressure sender is mounted in the manifold on thecab tilt frame and senses the brake system pressure. Whenpressure drops below specified value, the sender sends a signalto the instrument panel and lights the low pressure warninglight 14.

WARNINGNever operate a truck with a brake malfunction.

The low pressure sender is mounted in the manifold on thecab tilt frame and senses the brake system pressure. Whenpressure drops below specified value, the sender sends a signalto the instrument panel and lights the low pressure warninglight 14.

Brake TemperatureSender (Wet BrakesOnly)

The brake temperature senders are mounted in the wheel hubs(one on the left-side hub and one on the right-side hub) andsense the brake fluid temperature. If the fluid temperatureexceeds high temperature specifications, the senders send asignal to the instrument panel and lights warning light 15.

WARNINGNever operate a truck with a brake malfunction.

Intake ManifoldPressure Sensor

This is an active sensor with an output between 0 and 5 volts.The ECM will recognize the output to be valid if it is between0.5 volts representing 52 kPa (8 psi) and 4.5 volts representing306 kPa (44 psi).

Intake ManifoldTemperature Sensor

This is a thermistor-type sensor with an output between 0 and5 volts. The ECM will recognize the output to be valid if itis between 0.2 volts at 40 C ( 40 F) and 4.9 volts at 150 C(302 F). Sensor diagnostics will detect a fault if the inputvoltage is outside this range for more than 2 seconds.

Crankshaft PositionSensor

This is a magnetic-type sensor that measures both crankshaftspeed and position. The sensor will measure speeds above246 rpm when the output will be greater than 0.4 volts peakto peak. The sensor detects the passing of teeth on a wheel.These teeth are spaced at 1/36 intervals on the wheel. Onetooth is missing to facilitate the position measurement. Thereare a total of 36 teeth.

Instrument Panel Component Replacement

WARNINGBefore replacing any components, fully lowerall parts of the mast and tilt it forward until thetips of the forks touch the ground. This actionwill prevent the mast from lowering suddenlyif the control lever is accidently moved.

ALWAYS disconnect the battery and remove op-erator key before replacing components.

Never have any metal on your fingers, arms, orneck. These metal items can accidentally makean electrical connection and may cause an in-jury.

Meters, display panels, most indicators, and sendersare not repairable items. The most accurate and usu-ally easiest check for proper operation of individualmeters, indicators, or senders is direct replacement.The most common cause of failure is poor connectionsor damaged or improper wiring, and not the meter

indicator or sender. This section only has the re-placement procedures. Before a meter, display panel,indicator, or sender is replaced, make the followingchecks.

1. Check that other meters and electrical circuitsoperate correctly.

2. Check that the battery is fully charged and has agood ground, and cable terminals are clean andtight.

3. Check that the wiring and connections to meter,indicator, or sender are tight and in good condi-tion.

INSTRUMENT PANEL

Remove

NOTE: The only replaceable parts of the instrumentpanel are the lights.

1. Locate the fuse panel. See Figure 3.

2. Disconnect ground lead of battery.

3. Loosen four retaining screws and remove the fusepanel cover. See Figure 4.

4. From the fuse panel side, using a flat bladescrewdriver, depress clips holding instrumentpanel in place. Left side first, then right side.See Figure 5.

5. Pull instrument panel away from the console.See Figure 6.

7. Loosen 12 screws at rear of instrument panel.

Replace

1. Turn light holder counterclockwise and remove.

2. Insert replacement light holder.

3. Turn replacement light holder clockwise andtighten.

4. Mount cover.

Sender ReplacementFUEL LEVEL SENDER

WARNINGBefore replacing any components, fully lowerall parts of the mast and tilt it forward until thetips of the forks touch the ground. This actionwill prevent the mast from lowering suddenlyif the control lever is accidently moved.

ALWAYS disconnect the battery and remove op-erator key before replacing components.

The fuel level sending unit is mounted to fuel tanksurface (usually top surface) with screws throughthe sender plate and gasket. See Figure 7. Correctsender operation and screw hole alignment can onlybe obtained with plate mounted in one position.Replace sender as follows:

WARNINGAll fuel vapors are extremely explosive. Do nothave sparks or flames around vehicles or fuelstorage and service areas. Make sure there isno source of open flame or sparks in the vicin-ity. Use caution to prevent sparks from tools.

1. Turn key switch to OFF position. Disconnectbattery positive cable at battery. Install a lockor tag on connector to prevent connection.

2. Disconnect sender wire at sender.

3. Remove screws that fasten sender plate to tank.

4. Remove sender.

5. Carefully install new sender. Use a new gasket.

6. Verify screw holes are aligned and install screws.Tighten screws enough to partially compress gas-ket to prevent leaks.

7. Remove tape from wire connector and install con-nector on sender terminal.

PRESSURE SENDER

NOTE: If applicable, replace O-ring when replacingsender.

1. Turn key switch to OFF position.

2. Disconnect electrical connector.

NOTE: Verify system fluid is drained so that levelis below sender to prevent leakage when sender isremoved.

1. Turn key switch to OFF position.

2. Disconnect sender wire. See Figure 10.

3. Turn sender counterclockwise and remove.

4. Install a new sender. Use Teflon tape. Turnclockwise and tighten. Torque 5.6 ±0.6 N•m (50±5 lbf in).

5. Connect sender wire.

VACUUM SWITCH

1. Turn key switch to OFF position.

2. Disconnect amp connector. See Figure 11.

3. Remove vacuum switch.

4. Install a new vacuum switch.

No Indication - All Meters Battery disconnected. Clean the battery terminals and bat-tery cable connectors. Install connec-tors.

Battery malfunction or discharged. Charge or replace battery.
