Thank you for purchasing Zodorlex Power Clutch conversation kit which turns your vehicle manual transmission into semi-automatic transmission that does not change gears automatically, but rather facilitates manual gear changes by dispensing with the need to press a clutch pedal at the same time as changing gears. This removes the need for a clutch pedal which the driver otherwise needs to depress before making a gear change while you can still enjoy the driving experience by shifting the gears hand. Advantage of Power Clutch system: reduced driving stress in a heavy traffic environment, easy uphill start, increased clutch life, fuel saving in city usage, Semi-automatic control of clutch, transferable from one vehicle to another one, left leg free operation also available, can be switched on and off even while driving, available for all type of cars and light duty vans, crawls like an automatic transmission, No engine or gearbox modification, easy to use, cheaper than automatic transmission equipped vehicle. If this Power Clutch system fails to function properly when used as directed under normal conditions, within the one year period or 25 000km whichever is earlier reached, Zodorlex will either repair or replace the product at our option free of charge excluding cost of return to Zodorlex or its representatives and cost of installation or removal from your vehicle. Send the defective product to the manufacturer or its representative with postage prepaid. The product must be accompanied by a proof of purchase, either a bill of sale, receipted invoice, or other proof that the Power Clutch system is within the warranty period, Zodorlex will bear the cost of repairing or replacing the product and shipping it back to you excluding customs clearance fees which to be borne by the sender. Zodorlex reserves the right to refuse warranty service if the above information has been removed or changed after the original purchase of the Product. If the product is not covered by warranty, regular charges of the manufacturer or of its representative will apply. In this case shipping charges and customs clearance fees to be borne by the sender. Introduction, Usage: The Zodorlex Power Clutch system provides relief from manually operating the clutch pedal of vehicles equipped with manual transmissions. This system is designed for drivers who want the convenience of an automatic but wish to retain the ability to operate the clutch manually for more spirited driving. It is also being used by persons with left leg or foot problem to allow driving manual transmission vehicles. The semi-automatic clutch system operates parallel to the original clutch pedal functionality. At any time the clutch pedal may be used as if the semi-automatic system were not exist. This can be done independently whether the semi-automatic system is switched on or not. Pressing actuator micro switch mounted e.g. on the gear shift lever arm will disengage the clutch and let you select the appropriate gear. (1st to 5th(6th) or Reverse). Pressing the brake pedal while the actuator switch is active will hold the clutch disengaged.(useful in traffic jam etc.) Releasing the brake pedal and the actuator switch it will start engaging the clutch. For vehicle start you need to place your left leg on the pedal before releasing the actuator switch and let your leg engage the clutch however when you are in move you do not need to do any left leg operation simple push the actuator switch, select the gear up or down and release the actuator switch. It will disengage and engage the clutch automatically without any left leg touch. Semi Automatic Power Clutch: Additonal to the above function the clutch engagement stops in a crawling positon after the actuator switch released and let you either utilize a fast clutch engagement by pressing and releasing (less then 10 sec) the actuator switch or let the clutch engagement to be slow to provide a smooth vehicle start without any left leg operation like an automatic by pressing and continously holding the actuator switch while the clutch is fully engaged. Interaction to the fast or slow clutch engagement with the brake pedal or with the actuator switch will disengage the clutch to avoid engine jerks and stall. Advantage of this is a fully hand controlled clutch manupalation without lef leg touch. Please read carefully this manual. This installation manual will guide you through the necessary installation procedure step by step. Identification of Components:

Necessary tools and materials: Soldering station, Scalpel or equivalent (wire stripping) to access wires for soldering, Shrink tube or tape for wiring insulation, Loctite 480,326,9466 epoxy, 243 thread locker medium strength or equivalent, Industrial grease, Wrenches, Screwdrivers, Vice or pliers upon demand to bend mounting plates(5), Voltmeter to measure voltage, Drilling machine with diameter 8 mm and 13 mm drills. Circular file, Measuring tape to measure distance, Saw The installation contains the following major steps: 1. Mechanical Installation 2. Electrical Installation 3. Control Unit configuration 4. Workshop commissioning 5. Road testing 1. Mechanical Installation: Installing the Actuator(2) :

Open the bonnet and find a suitable place for the actuator(2). Optionally the actuator can be installer under the front seat in the compartment or in the trunk. In case of actuator installation to the compartment an accompanied noise from the actuator acceptable. A good practise is to put both the control unit and the actuator under the front seat to get easy access and minimal fitting effort.

Fix the mounting plates(5) to the actuator(2) and fix it minimum 2 points to the vehicle. If necessary bend the mounting plates(5).

Fix the clutch pedal shackle(4) to the pedal with screws. Place the shackle accordingly: A: max.14 cm , B: full travel of pedal C: installation height from the floor. Shackle can be installed on left and right side of the pedal as well. If necessary cut the length of the M6x40 and M8x70 screws to adjust it to vehicle's clutch pedal thickness. Use thread locker(loctite 243) to fix nuts.

Fix the hose with ties in cross direction to avoide movement (4-4 pcs washers underneath) in addition tape it too.

Lead the bowden cable in

Find a hole on the vehicle firewall to lead through the bowden cable with it case. If necessary drill a diameter 8mm hole on it to lead the bowden assembly through. If the actuator installed on the compartment bowden assembly can be lead under the carpet.

Fix the pulley(15) to the vehicle's floor with M8 bolt. If there is not suitable hole to the fixation, drill a hole on the vehicle to fix it. Important: lead the bowden cable through the pulley as it shown on the figures that way that it shall run on it smoothly A twisted or bent bowden cable fitting can lead to early failure of the cable or run out of it during operation. If necessary slightly adjust the clutch pedal shackle(4) to the cable. Alternatively glue it to the floor with Loctite 9466. Use Industrial lubrication grease to grease the entire length of the steel cable.

Fix the bowden end to the cable.Tighten it and used thread locker. Loctite 243.

Lead the bowden cable according to the figures: if necessary cut the length of the M8 bolt with saw in order to provide smooth bowden cable setting. Fix the bowden end (8) to the bowden (6) tightening the bolt and use loctite 243 thread locker to avoid loosening of bolts. Loose of bolt pretension cause sudden loss of bowden cable during operation which lead to malfunction during service therefor thread locking is a must.

Bowden cable(5) shall not be loose.

1. Lead the bowden cable (6) through the straight flexible pipe(15).

2. Rotate the bolt (15)into position . 3. Lead and fix the bowden cable(6)

to the Clutch Pedal Shackle(4). 4. Fix the nuts with Loctite 243!

If the shackle (4) collides with the pulley(15) during its travel refit the bolt to the opposite side.

Recommended to install the cable harness(10) and the control unit(1) to the compartment. In an easily accessible point for the fine tuning.(under the front seat)

Lead the actuator(2) red/white/black cables (if it is fitted under the bonnet) and the thick red cable from the vehicle accumulator to the compartment through a suitable hole. Alternatively drill a hole for it. See picture.

Find a suitable easily accessible place to the main switch(10) (attached to the cable harness). Fix the main switch to the dashboard. Lead the thin red cable of the switch to the cable harness (pin20). Find the ignition ON cable on the vehicle(12V when ignition key turned to ON position) attach the free end of thin red cable attached to main switch by soldering or alternatively use the below cable terminal. Alternative solution to lead the main switch thin red cable to the accummulator positive pole. How: Take a scalpel or equivalent sharp knife and slightly remove the insulation from the wire around 3 mm long. Solder the cable to the cleared area to have a good solid contact. Insulate the soldered wires with tape or shrink tube. Solder the emergency switch (11) to the thick red cable and fix it to the dasboard to provide full power cut in case of emergency.

Branching circuit terminal

Lead the actuator cables (black/white/red wires pin 2,3,13) to the actuator (2)and find the sensor wiring. Solder the wires together according to colour coding. Use shrink tubes for insulation. Black wire can be grounded. Lead the blue and green cables from the control unit to the actuator's(2) motor and plug them together according to color code.(Red to red, Black to Black)

Find a grounding points on the vehicle. There are plenty in the compartment under the carpet. Attach the black cable to it with nut. Lead the red cable from the control unit to the accumulator and fix it to the positive pole. Solder the emergency main swith(11) to the red thick cable and fix it on the dashboard for an easy access point. Fix the gear knob switch(13) to the gear knob. Use tape to position it to get easy access by hand during driving. Pull the gear knob strap(3) to hide it. Lead the cable to the control unit. Fix the black eye cable terminal to the vehicle to get grounding .

Find the brake switch on the vehicle attach the green cable to it(pin18). Alternatively bring the brake light signal from the back brake lights. If the brake light ON this wire shall supply 12V to the control unit otherwise 0V.

Find the reverse switch on the vehicle and attach the brawn cable to it(pin19). Reverse switch can be found on the gear box or directly taken from the back lights.

OPTIONAL: Locate a place to the RV5 potentiometer on the dashboard. It shall be easily accessible during vehicle operation to be adjustable it upon demand. Drill a hole 13 mm and fix it.

3. Configuration of control unit Turn the vehicle ignition key to ON. Turn on the Power Clutch system with the main switch(10) and emergency switch(11). Short beep indicates the control unit up and running. We supply the Control unit with a pre-configured conditions therefore only the RV4, RV5 shall be set for the first trial.

Save the default clutch pedal Up position (also if setting has been lost): turn on the system then after the short beeps push 2 times the SPD and 2 times the RPM buttons. Longer beeps indicate the pedal up position is stored. RV1- set the clutch pedal up travel speed. Clockwise rotation slowing it down. RV2 – Set the clutch engagement speed during start. Effect of this similar to RV1 but allows more fine tuning. Clockwise rotation slowing down the pedal up speed parameters. RV3 – Set the engagement sensitivity of Clutch. If the clutch spring too harsh qvazi sudden engaging the discs together rotate it clockwise to smoothen the engagement. Counterclockwise rotation allows rougher engagement (sporty driving style). RV4 – Set the clutch pedal fully pushed in position. Clockwise rotation reduce the clutch pedal travel. Counter clockwise rotation increases the clutch pedal travel. Important: Do not stress the system by setting the clutch pedal travel greater than needed. It can cause damage of the Power Clutch system. OPTIONAL: RV5 – Mounted on the dashboard set the clutch engagement position. Turning it to Clockwise REDUCING the engagement. Counter clockwise to INCREASE it. 4. WORKSHOP Commissioning: ATTENTION FOLLOWING TESTS SHOULD BE DONE AWAY FROM TRAFFIC. Adjustment of RV4 : Turn on the ignition key ON. Set the gear to neutral position. Start the engine. Push the Gear knob switch(13). The clutch pedal will move in according to the position of RV4. Set the RV4 counter clockwise until the clutch pedal is close to the full pressed in position. Try gear selection. If it is hard. Adjust slightly RV4 counter clockwise and retry it until the gear selection is smooth and light just like in case of foot usage. Let the gear lever arm in neutral and press the Gear knob switch(13) the clutch pedal shall start moving to full in position so the gear selection is possible, Let it neutral. Release the Gear knob switch(13) the clutch pedal shall start moving to default up position. If the pedal stops on the way or the control unit becomes unresposive then turn RV1 to COUNTER Clockwise til the movement is completed without any issue . Repeat it a few times. Optional: Adjustment of RV5: After successful adjustment of RV4 set the RV5 to full clockwise position. Start the engine. Push the Gear knob switch(13). Select 1st gear. Release the Gear knob switch(13). The clutch pedal will move up and stop in a midway position according to RV5 settings. Vehicle might start crawling smoothly or remain stopped. Push the Gear knob switch(13) and set the RV5 slightly COUNTER clockwise. Release the brake pedal and Gear knob switch(13). Repeat the process on smooth and plain road to set the desired crawling engagement position. Push and release the gear knob switch the clutch pedal should move in then released at the RV5 set position. Let the gear lever arm in neutral and let the clutch pedal up to midway position. By pressing and holding the Gear knob switch(13) the clutch pedal shall start moving to default up position, If the pedal stops on the way or the control unit becomes unresposive then turn RV1 to COUNTER Clockwise til the movement is completed without any issue . Repeat it a few times, ONLY if the pedal up movement is stable adjust RV2/RV3 is neccessary due to too harsh or slow clutch engagement in the next chapter.

5. Road Test For safety, the initial road testing should be done away from traffic. You must become familiar with the dynamics of the Power Clutch system as you would do it with any new driving experience. 1. Start the engine. Turn on the Power Clutch system with the main switch. 2. Push the Gear knob switch and then brake pedal, select 1st gear. Place your left leg above the clutch pedal. 3. Release the brake pedal. (Nothing will happen while Gear knob switch is pressed.) Release the Gear knob switch. 4. Let your left leg engage the clutch just like without Power Clutch by accelerating the engine. 4. Optional if RV5 mounted and Semi Automatic Power Clutch installed: The vehicle shall start crawling smoothly. If it is too harsh adjust RV5 slightly to clockwise. If the vehicle does not move adjust RV5 COUNTER clockwise to set desired engagement position. 5. Optional if RV5 mounted and Semi Automatic Power Clutch installed: Push the acceleration pedal. While pressing and holding Gear knob switch the Vehicle starts moving continuously. If it is too harsh adjust RV1,2,3 on circuit board clockwise. If it too slow counterclockwise. Need to play with them to find the optimal combination to best fit of your vehicle. 6. Push the gear knob switch. Change the gear to 2nd and release the gear knob switch. When the pedal stopped in a mid position press and release the Gear knob switch again quickly. This will utilize a fast clutch engagement. 7. Drive the vehicle in a desired gear selection above 2000RPM. Push the brake pedal. Let the vehicle completely stopped. The engine will not stop and the clutch pedal will be pressed after the Gear knob switch pressed. 8. Stop the vehicle and select reverse gear. 9. Repeat the above process just in case of 1st gear selection. CONGRATULATION! You have now completed the installation and testing of the Power Clutch system! Maintenance: Check the bowden cable regularly. If there is a sign of wear out or wire cut then Replace it. If neccessary make an re-adjustment of pulley and clutch pedal shackle to drive the cable smoothly through on them. Check the fixation of pulley (15) after the first 100km. In needed re-tighten/re-glue it. Check the fixation of pulley(15) after each 10 000km. If needed re-tighten/re-glue it. Replace the bowden cable and its accessories yearly or at least on each 25 000km. Spare part order code: 0167. More info available on our website. In case of extensive city usage the cable migth be replaced more frequently than 25 000km. It is normal and highly dependends from several factors such as traffic, driving style, territories.

Stop the vehicle, Check cables, Wires, remove the bowden cable from the clutch pedal shackle to drive further with normal clutch pedal operation by foot. If the cable ran out of the pulley rotate the pulley back to default position using RPM/SPD buttons (short pushes and NOT continous) while vehicle engine is OFF. If the cable wire broken replace it as soon as possible spare part order code: 0096

Motor pulley in abnormal position, too loose bowden cable when pedal is in UP position.

Over run

Adjust RV1 clockwise to slow down the pedal up speed, reposition the pulley(SPD/RPM buttons) Restore default pedal up position press 2 times RPM and 2 times SPD
