Recharge the Battery First! The motorcycle comes with a pre-filled,

pre-charged sealed battery, eliminating the need for dealers to prepare the battery by filling it with electrolyte. However, the battery must be charged upon initial receipt of each unit since it may have been warehoused for a significant time period before being delivered to your dealership.

After the initial charge at your dealership the battery should be recharged every six months. Because the battery will discharge more rapidly at high ambient temperatures, more frequent charging intervals may be required for dealerships located in hot climate zones.

When the battery is not charged periodically during long term storage, its internal resistance increases and could prevent the battery from being recharged. Refer to the "Battery Service" chapter for details.

The battery is located within the crate at the lower left corner indicated with a dotted line. The battery can be removed from the crate for charging by cutting off a portion of the cardboard cover along the dotted line.

ciently as possible, they are partially disassem-bled before crating. Since some of the mostcommonly removed parts have a direct bear-ing on a vehicle’s reliability and safety, consci-entious pre-sale assembly and preparation be-comes extremely important. Good setup pro-cedures can prevent needless warranty claimsand give customers a greater sense of confi-dence in Kawasaki and their Kawasaki Dealers.This Assembly and Preparation Manual ex-

UncratingOpening Crate

WARNINGCrates have sharp edges and may havenails or screws that can cause cuts andinjury. Always wear protective gloves,boots and eye protection when uncrat-ing to prevent injury.

WARNINGThe steel crate panel plates and fasten-ers have sharp edges. Always wear pro-tective gloves, boots and eye protectionwhen uncrating to prevent injury.

•Clear a space about 6 m (20 ft) square to giveyourself plenty of space to work.• Place the crate upright on its base.•Remove the cardboard cover.•Remove the battery cardboard box first. Cutthe strap and remove the battery cardboardbox from the crate base.

When removing the crate bracket fromthe motorcycle, be careful not to dropany parts or the bracket onto the fueltank and other components, and not toscratch the fuel tank or other compo-nents with the crate bracket.

Front Wheel Installation•Remove the crate bolts (D = 8, L = 18) to takeoff the crate bracket holding the front axle anddiscard them.

•Position the front wheel assembly betweenthe fork legs.• Apply a thin coat of grease to the front axlefor rust prevention.

NOTEDo not apply grease to the threads of the axle.

• Insert the front axle from the right side of thewheel and push it completely through.

• Install the front brake caliper, but do nottighten completely.• Before tightening the axle clamp bolt on theright fork leg, pump the front fork up and down4 or 5 times to allow the right front fork leg toseat on the front axle.

NOTEPut a block in front of the front wheel to stopmoving.

It may take several applications of thebrake lever before the brake pads con-tact the disc, which could result in in-creased stopping distance and cause anaccident resulting in injury or death. Donot attempt to ride the motorcycle until afirm brake lever is obtained by pumpingthe lever until the pads are against thedisc.

Throttle Grip and Right SwitchHousing•Apply a light coat of grease on the exposedportion of the throttle inner cables.• Fit both throttle cable tips into the nearestsockets in the throttle grip.

Rear View Mirrors•Slide up the rubber boot.• Screw the mounting area of the left rear viewmirror into the holder all the way, and tightenthe lower hexagonal area securely.• Turn the stay to assure visibility to the rearwith the operator sitting on the motorcycle.•While holding the lower hexagonal area,tighten the upper hexagonal area (locknut).

If the battery ischarged while still installed, batteryelectrolyte may spill and corrode theframe or other parts of the motorcycle.Charging the battery at a rate higher thanspecified may ruin the battery. Chargingat a high rate causes excess heat whichcan warp the plates and cause internalshorting.Higher-than-normal charging rates alsocause the plates to shed active material.Deposits will accumulate, and can causeinternal shorting.If the temperature of the electrolyterises above 45°C (113°F) during charg-ing, reduce the charging rate to lowerthe temperature, and increase chargingtime proportionately.

•Attach a clear plastic hose to the bleed valveon each front brake caliper and run the otherend of the hose into a container.•With the reservoir cap off, slowly pump thebrake lever several times until no air bubblescan be seen rising up through the fluid fromthe holes at the bottom of the reservoir. Thisbleeds the air from the brake master cylinderend of the line.• Pump the brake lever a few times until itbecomes hard and then, holding the leversqueezed, quickly open (turn counterclock-wise) and close the bleed valve. Then releasethe lever. Repeat this operation until no moreair can be seen coming out into the plastichose.

Throttle Grip Free Play Adjustment• Loosen the locknuts at the upper end of thethrottle cable, and turn the throttle cable ad-juster until the specified amount of play is ob-tained.• If the throttle cable can not be adjusted byusing the cable adjuster at the throttle grip,use the cable adjuster near the cylinder head.• Loosen the locknut at the throttle grip and turnin the adjuster fully.• Turn out the throttle cable (decelerator cable)adjuster until there is no play when the throttlegrip is completely closed.• Tighten the locknut.

Idle Speed Adjustment•Start the engine and warm it up thoroughly.• Adjust the idle speed to 1 250 1 350 r/min(rpm) by turning the idle adjusting screw.Idle Speed: 1 250 1 350 r/min (rpm)

A. Idle Adjusting Screw

•Open and close the throttle grip a few timesto make sure that the idle speed does notchange.•With the engine idling, turn the handlebars toeach side. If handlebars movement changesthe idle speed, check the throttle cable routingand free play.

WARNINGOperation with incorrectly routed ordamaged throttle cable could result inan unsafe riding condition. Be sure thethrottle cable is routed correctly, prop-erly adjusted and is not damaged in anyway.

•Check for any exhaust leaks and correct ifnecessary.

Headlight AimThe headlight beam is adjustable both hori-

zontally and vertically. Headlight aim must becorrectly adjusted for safe riding as well as on-coming drivers. In most areas it is illegal to ridewith improperly adjusted headlights.Headlight Aiming Adjustment•The left adjuster and right adjuster on theheadlight can move the direction of the head-light beam to up, down, left and right by turn-ing each adjuster itself as the below table.
