GENERAL DESCRIPTION The 40 ton Swager has a single pillar open design and can be used either vertically, horizontally and upside down. OPERATIONAL INFORMATIONThe new 40 ton swager is both efficient and safe! It has the capacity to press T-ferrules up to size No. 9 in single stage swaging, and T-ferrules up to size No. 13 in multi stage swaging. The swager can be used with A and A1 TALURIT dies. All dies are manufactured from hardened and tempered die steel for a long service life, durability and excellent swaging results.

The swager can be fitted with two different models of electrical hydraulic units. The basic electrical hydraulic unit (HAGG 1,5/700-X-V1) comes with the standard up/down function. Whereas the multifunctional electrical hydraulic unit (HAGG 1,5/700-X-V2) comes with both up/down function and “hold position” to facilitate rope/eye adjustment and to make tool set-up quicker. To minimize cycle time when pressing, the HAGG 1,5/700-X-V2 is also equipped with a stroke limiter that allows control of the retraction stroke length of the piston when operating the swager.

Both hydraulic units are operated by an electrical foot pedal, allowing the operator to use both hands when swaging. Pressure is set by a pressure valve. When the swager is left unused, the automatic shutdown feature will turn the the swager off. The swager is easily restarted by pressing the electrical foot pedal.

Another option is the MA 800 pressure gauge which can be fitted to the swager or the electrical hydraulic unit. By setting the required pressure on MA 800, the piston returns automatically once the preset pressure is reached. This saves time and unnecessary movements for the operator and prolongs the service time for the dies. The new 40 ton swager can also be fitted with a manual hydraulic unit, P59L-40, for operating the swager. All hydraulic hoses come with quick couplings for easy handling and quick setup of the swager.

ONE SWAGER - SEVERAL OPTIONS

C. MULTI SWAGERThe Multi Swager is customized for use in both industrial environments and field work.

It includes the following:

• Handle• Adjustable stand • MA 800 - Pressure gauge• Stabilizing plate • Hand pump P59L-40 also comes with a 800 mm house and quick coupling for easy connection.• Basic Hydraulic unit: HAGG 1,5/700-X-V1 comes with a 2000 mm hose and quick coupling for easy connection.

The Basic Hydraulic unit is operated by an electrical foot pedal with a standard up/down function.

B. INDUSTRIAL SWAGERThe Industrial Swager is customized for operation in an industrial environment. Especially suited for serial production. It includes the following:

• Adjustable stand • MA 800 - Pressure gauge • Multifunctional Hydraulic unit: HAGG 1,5/700-X-V2

comes with a 2000 mm hose and quick coupling for easy connection.

The Multifunctional Hydraulic unit is operated with an electric foot pedal equipped with ”hold position” to facilitate rope/eye adjustment and to make tool set-up quicker. To minimize cycle time when pressing, the HAGG 1,5/700-X-V2 is also equipped with a stroke limiter that controls the retraction stroke length of the piston.

STANDARD SWAGERThe standard swager is delivered without any additional accessories. The swager has a built-in grip and two mounting holes on both top and bottom. This means it can be fixed on a table, in one of the two upright positions. It can also be operated in a horizontal position. The standard swager is customized to operate two different sizes of dies. In addition it has two hydraulic connections depending on the wanted operational position.

HANDLE The swager can be delivered with a handle for easy transportation of the swager. When using the swager in an upright position without fixating the swager, it is recommended to use it together with the stabilizing plate .

STABILIZING PLATEWe highly recommend to use the stabilizing plate when operating the swager without fixation. The stabilizing plate can be combined with the adjustable stand or together with the handle.

MA 800 - optional pressure gaugeThis optional pressure gauge shows the pressure during swaging and breaks the swaging sequence once the preset pressure is reached, and open the dies. Just like the standard pressure gauge, MA 800 displays the value in bar.

ADJUSTABLE STANDTo get an easier and more ergonomical position when operating the swager it is recommended to use the adjustable stand. It is especially well suited for operating the swager upside down, which means you can keep your hands in a fixed position during the operation. The stand can be fastened on a table or used together with the stabilizing plate.

BASIC HYDRAULIC UNIT - V1The basic electrical hydraulic unit is delivered together with the electrical cabinet on a base plate with rubber feet. The hydraulic unit is operated with a foot pedal which is equipped with the standard up/down function and maximum pressure is set by a pressure valve. The hydraulic unit can be combined with optional legs to be mounted on the floor. When left unused the automatic shut down turns the Swager off. It is easily started again by pressing down the foot pedal. Comes with 2000 mm hose and quick coupling for easy connection.

MULTIFUNCTIONAL HYDRAULIC UNIT - V2This hydraulic unit offers a foot pedal which is equipped with a ”hold position” to facilitate rope/eye adjustment and to make tool set-up quicker. The retraction of the piston is limited by an adjustable time delay and maximum pressure is set by a pressure valve. When left unused the automatic shut down turns the Swager off. FIXED LEGS FOR HYDRAULIC UNITThe fixed legs are customized for the existing fixing holes in the plate for the hydraulic unit. The legs enables the operator to place the electrical hydraulic unit in an ergonomically correct position and facilitates the adjusting of the hydraulic pressure for the swager.

HAND PUMP This optional hand pump can be installed onto the swager for a more mobile solution. The hand pump is fitted into one of the two hydraulic connections and is operated by pushing the handle manually. Comes with 800 mm hose and quick coupling for easy connection.

DIESThe 40 T swager can be fitted with two types of dies: Type A and type A1.With type A it is possible to swage ferrules up to size 8 in single stage and up to size 10 in multi-stage. With type A1 it is possible to swage ferrules up to size 9 in single stage and up to size 13 in multi-stage.

Dimensions: A = 38 x 42 mm (Height x Width) Length is variable. A1 = 38 x 50 mm (Height x Width) Length is variable.

3. Instructions for the machine

3.1 Range of application and prohibited use

The Swager is mainly intended for mechanical splicing of turn back ferrules and end stops. Use of the machine for other purposes that may result in a hazard or injury to any person is not allowed.

Any other application, which may involve danger of crushing or other safety risk, is prohibited. The manufacturer will not accept any liability for injury or damage caused by not adhering to the instructions of the machine.

For capacity as well as technical information, please refer to the enclosed data sheet.

3.2 General description of the machine

The machine consists of the press body and a power unit. The press body is “C”-shaped, designed to cope with the special demands imposed by the mechanical splicing of steel wire rope and gives low weight in relation to performance. The separate power unit is free standing and thus allowing a high flexibility regarding the work place. This concept permits the use of existing workbenches and allows interchangeability of our hydraulic units.

The 40T swager can be fitted with a variety of power units. They are all hydraulic, but they are referred to as hand pump and hydraulic units. Read more about the power units under chapter Power Units.

3.3 Information marked on the machine (motors, electric, pressure, etc)

The press body is marked with a “type” plate with the name of the manufacturer and serial number, which indicates the year of manufacture. The press body also has a plate stating the maximum hydraulic working pressure and flow rate.

3.4 Hazards not eliminated by safety devices, warnings

Caution! Keep hands away from the dies during the pressing operation. Never operate the press while assembling the rope and ferrule to be pressed.

Caution! Always wear personal safety gear/protective equipment (i.e. goggles, gloves etc.)

The pressure limiter is pre-set to 700 Bar for the 40T Swager. It must NOT be changed!

3.5 Noise level

Please refer to data sheet for sound level for the specific machine. Even though ear protection is not mandatory for our small swagers, it is still recommended for some machines. The noise level can be reduced if the walls around the swager do not reflect the sound but absorb it.

4. Instructions for transport, handling and storing the machine

4.1 Lifting, centre of gravity and weights

Synthetic straps are recommended for lifting to avoid damage or scratching.

The 40 ton Swager as well as hand pumps, can be lifted by hand. The swager together with the hydraulic units can be lifted with a forklift or similar appliance. Please refer to the data sheet for information about weights. The 40T swager can be fitted with a lifting handle for easy transportation. Read more about this under Options.

4.2 Work zone

There must be a clearly marked work zone around the Swager. It is the supervisor’s responsibility to keep untrained or unauthorized personnel clear of the operating Swager.

4.3 Storing

The machine and the power units are intended for indoor use in normal industrial environment. All unpainted surfaces must be regularly cleaned and slightly oiled to prevent the formation of rust.

5. Action prior to starting-up

Place the swager and the power unit in its working place.

Verify that there is fluid in the hydraulic system of the power unit.

5.1 Electrical connection

Hand pump The Hand pump does not need any electrical connection.

Hydraulic units HAGG 1,5/700-(1-5)-V1 and HAGG 1,5/700-(1-5)-V2Machines with hydraulic units of 1,5 kW are, for the European market, equipped with an electric cable and a jack plug to be connected to a three-phase power supply (European standard).

When the machines are to be used in other countries, authorised personnel must perform the electrical connection according to the electrical diagram.

5.2 Remove anti-corrosive medium

All unpainted surfaces of the machine and the press dies are protected with an anti-corrosion medium on delivery. This must be removed before using the machine. The medium is oil-based and is most suitably removed with some type of oil-based solvent.

5.3 Tool set-up

When changing dies, always ensure that correct dies are used. Only dies that are designed for the Swager must be used. The Declaration of Conformity is only valid with press dies from the machine manufacturer.

NOTE! Always reduce pressure to the minimum, before tool set-up (for hydraulic units; use the pressure regulating valve).

Swaging dies are manufactured in pairs. Both dies have a pair number (A) and are marked with a serial number (B). The upper die is marked with intended ferrule type (C) and the lower die is marked with die type (D). Mount dies in order that the text is to the right. See picture.

The contact surfaces of the swaging dies and the supporting plates must always be kept clean to ensure a tight fit.

Ensure that the die halves are aligned. Use the power unit and let the dies close until they nearly meet and adjust die alignment. (If hydraulic unit is used; activate Hold-function).

Secure the dies with normal hand power and with the tool delivered with the machine. Damaged dies and die holders can be dangerous. Inspect the dies and die holders regularly and never use dies, which are cracked, worn or abraded.

Align the die halves

For correct assembly the markings must be visible and readable.

5.4 Pressure set-up/First ferrule press

Find the correct pressure at first swaging. For hydraulic units use the pressure regulating valve. Dies are to close completely with an assembled ferrule mounted, but they must not be over pressured. The dies may be damaged or deformed if pressure is too high and thus may cause faulty results. Find the right load with the oil drop test - see Oil drop test.

NOTE!All swaging must be in accordance with the enclosed Ferrule Securing Instruction.Never run the Swager without the dies fitted.

5.5 Cleaning and Lubrication

Remove all surplus material from previous swaging from the press dies to avoid faulty result or risk of damaging the dies. The bore of the dies should also be lubricated before every press cycle.

This will improve flow and reduce friction resulting in reduced die wear and thus giving a longer lifetime of the dies. It is easily done with a brush and a bucket with oil standing by the Swager. The picture below shows the importance of lubricating the press dies. Sample no.1 has not been greased properly, leading to a poor result.

In sample no. 2, both dies have been properly greased and the result is a perfectly swaged ferrule.

5.6 Oil drop test

To find the right load an oil drop test may be carried out.

Even though an oil drop test has been made, the settings must be confirmed by measuring the swaged ferrule and confirm accordance with corresponding Table of Sizes in the Ferrule Securing Instruction enclosed in this instruction.

• Hydraulic Unit Unscrew the Pressure-regulating valve (See more under chapter regarding Power Units) to its outer

position (minimum load). Put the assembled ferrule and wire rope to be swaged between the dies and place a drop of oil on the supporting edge of the lower die. Activate the Swager by pressing the right foot pedal, but stop before the dies meet. When the ferrule is under pressure, turn the pressure-regulating valve until the dies meet and the oil is pressed out of the closing gap. This will signify that the correct pressure for swaging has been achieved. Do not over pressure due to risk of damaging the press dies!

The set pressure makes it easy to retain the required load when swaging ferrules of the same size. When changing size, reset the pressure regulating valve and find the new correct pressure again.

Optimize the hydraulic unit with a digital pressure gauge (optional). Find the correct pressure with the Oil drop test and then program the digital pressure gauge with this value. Once the swager reaches this pressure, the pressure gauge breaks the swaging operation and the press dies opens automatically (as long as the right foot pedal is pressed down).

7. Instructions for maintenance of the machine

7.1 Normal maintenance measures

The machine must be cleaned at regular intervals depending on usage. it is especially important to keep all contact surfaces of the swaging dies free from dirt and rust. All unpainted surfaces must regularly be oiled to prevent the formation of rust.

7.2 Lubricating the swager

The swager needs to be lubricated regularly through the grease nipplelocated as shown in the picture.Depending on usage, lubricate at least once monthlywith NLGI2 (mobilgrease special).

Note! It is important to make sure the piston is in it’s start position when lubricating the nipple. (i.e. the lower die must be fully retracted as shown in the picture).

7.3 Special measures

All hydraulic couplings must be re-tightened to prevent leakage after some hours of usage.If the swaging dies are subjected to a greater load than required, the inner diameter of the dies may be reduced and the quality of the manufactured splice cannot be guaranteed. For this reason, the swaging dies and swaged ferrules must be inspected regularly and be in accordance with the enclosed “Ferrule Securing Instruction” and corresponding tables for ferrules.

Also make sure that the die holders and fastening pins/bolts are in proper condition.

Special instructions are available on request for repairing the guiding or replacing the sealing.

9.1 Hand Pump (Art. No. HAGG PL59L-40)

The advantage of a hand pump is that it can be operated without electricity. It is mainly intended for small volumes. Close the pressure valve and the pump is ready to be used.

Swaging with hand pump

1. Lubricate press dies.2. Put the ferrule and wire rope to be assembled between the dies. 3. Close the pressure valve on the pump.4. Swage by pumping up the pressure with the handle. The dies are to meet

completely but must not be over loaded. - See Oil drop test.5. Return the piston by opening the pressure valve on the hand pump.6. Clean and lubricate the dies.

9.2 Basic Hydraulic Unit - V1 (art. no. HAGG EL 1,5/700-(1-5)-V1

The basic hydraulic unit simplifies the swaging. It is ideal for larger volumes and serial production because it will cut production time and give better precision. The Automatic shut down will turn off the unit, when it is not used. The optional Digital pressure gauge will cut cycle times in serial production.

9.2.1 Purpose of the controls

The basic hydraulic unit is configured around a gear pump, pressure gauge, sight glass and starter unit. The pressure is set by a pressure valve. The electrical foot pedal has a standard up/down function. When the swager is left unused for 10 seconds, the automatic shutdown feature will turn the swager off. The swager is easily restarted by pressing the electrical foot pedal. When the swager is left unused for more than 30 minutes, the hydraulic unit will turn itself off completely and needs to be restarted with the start button (2).

The electric motor is marked in conformance with current standard.

The hydraulic unit has a marking plate stating the name of the manufacturer and serial number, which also indicates the year of manufacture. The electrical distribution terminal block on the machine is marked with the required power supply, i.e. voltage, current and frequency.

9.2.2 Starting and stopping the machine

To start the machine, press the start button (2). Movement of the piston is now controlled with the right foot pedal (7).

The emergency stop button (4) can be used to stop the machine in an emergency.

To cut power to the machine, press the stop button (3).

If the machine is not used for 10 seconds the pump will stop. Start it again by pressing the right foot pedal. If the machine is left unused for more than 30 minutes, the machine will turn itself off completely and needs to be restarted using the start button (2).

9.2.4 Pressure regulating valve The pressure regulating valve is by far the most important feature for the swager!It’s the the key to perfect swaging as well as long service life of press dies!

The pedal starts and stops the swaging, but the pressure regulating valve regulates the pressure of the closing the dies. Small ferrules need a low pressure and large ferrules need a higher pressure. Small dies can withstand a smaller pressure compared to larger dies.

Overloaded dies cause faulty measures of ferrules after swaging, ruined cutting edges and not the least; a great risk for the operator!

Always reduce pressure on the swager with the pressure regulating valve before swaging a new size of ferrules. Then use the regulating valve to find the correct load at the first new splicing.

Dies are to close completely with an assembled ferrule mounted, but they must not be overloaded. The dies may be damaged or deformed with too much load and thus cause faulty results. See picture! To find the correct pressure see 5.6 Oil drop test.

9.2.5 Using the pressure regulating valve

1. Unlock pressure regulating valve and previous setting by turning the knob anti-clockwise.

2. Find the correct load with the 5.6 Oil drop test by turning the knob. Increase load by turning clockwise.

3. When correct load is achieved, turn the locking nut clockwise secure the setting. By locking, the load will never exceed the correct load.

4. Repeat the procedure for every new size

9.2.6 MA 800 - Optional pressure gauge

This optional pressure gauge shows the pressure during swaging and breaks the swaging sequence once the correct load is reached, leaving the dies open.

MA 800 displays the value in bar.

Serial ProductionFor serial production of the same type and size of ferrule the optional electrical pressure gauge, MA 800 can suitably be used.

How to set for automatic opening of press dies:1) Use the key to set the red pointer at the correct load obtained by the 5.6 Oil drop test. 2) Press the right foot pedal to close the dies.3) Continue to press the foot pedal. Once the load is reached the swaging sequences is

cut and the press dies open automatically.

NOTE 1: When the gauge is used as pressure regulator, it is still recommended to use the regulating valve ((4), 9.2.1 Purpose of the controls) as back up. Turn the pressure regulating valve ¼ of a turn clockwise after the pointer is set.

NOTE 2: If the pointer is set on a very low load the swaging sequence is interrupted too early.

NOTE 3: Perform a new setting when changing type or size of ferrule.

Just like the basic hydraulic unit, the multifunctional hydraulic unit simplifies the swaging. It is ideal for larger volumes and serial production because it will cut production time and give better precision. The multifunctional hydraulic unit comes with both the standard up/down function and ”Hold Position” to facilitate rope/eye adjustment and to make tool set-up quicker. To minimize cycle time when swaging, this hydraulic unit is also equipped with a Stroke Limiter that allows control of the retraction stroke length of the piston when operating the swager. The Automatic shut down will turn off the unit, when it is not used. The optional Digital pressure gauge will cut cycle time in serial production.

9.3.6 Hold position

During the swaging operation it is sometimes necessary to adjust the wire rope in the ferrule. In this situation the ”Hold position” is very useful. The operator can then pause the piston while adjusting the wire rope and ferrule.The machine can be run with or without the function “Hold Position” activated. Press the left foot pedal to toggle between activated and inactivated function.

How to use the Stroke limiter:

1. Set the stroke limiter (e.g. the distance). A lower value on the stroke limiter generates a smaller distance between the dies and a greater value generates a larger distance between the dies.

If the stroke limiter is set to zero, the stroke limiter is deactivated.

2. Set the pointer of the pressure gauge. (Optional.)

3.1 Swage with Stroke Limiter activated - stop at set distance: a) Press right foot pedal to close the dies (as soon as the right foot pedal is

released the dies open again). b) Press until the pointer of the pressure gauge will break the swaging sequence. c) Release the right foot pedal. d) The dies open. The stroke limiter determines the distance between the dies.

e) To open the dies more; press right foot pedal once and release. The distance between the dies doubles. Press and release until necessary distance is obtained.

9.3.7 Instruction for using the Stroke Limiter

The stroke limiter, limits the retraction of the piston. The stroke limiter is adjustable and determines how much the dies will open after swaging, i.e. start position for next swaging.

A low value gives a small distance between the dies. A high value gives a large

distance between the dies.

9.3.9 MA 800 - Optional pressure gauge

This optional pressure gauge shows the pressure during swaging and breaks the swaging sequence once the correct load is reached, leaving the dies open.

MA 800 displays the value in bar.

Serial ProductionFor serial production of the same type and size of ferrule the optional electrical pressure gauge, MA 800 can suitably be used.

How to set for automatic opening of press dies:1) Use the key to set the red pointer at the correct load obtained by the 5.6 Oil drop test. 2) Press the right foot pedal to close the dies.3) Continue to press the foot pedal. Once the load is reached the swaging sequences is

cut and the press dies open automatically.4) Read more about opening the dies under 9.3.7 Instruction for using Stroke Limiter)

NOTE 1: When the gauge is used as pressure regulator, it is still recommended to use the regulating valve ((4), 9.3.1 Purpose of the controls) as back up. Turn the pressure regulating valve ¼ of a turn clockwise after the pointer is set.

NOTE 2: If the pointer is set on a very low load the swaging sequence is interrupted too early.

NOTE 3: Perform a new setting when changing type or size of ferrule.
