Introduction

Anysystemcanonlybeasfunctionalasthelifespanofitsweakestcomponent.

Thisruleappliestoallproductsingeneral–andtomechanicalsealsinparticular.Investigationshaveshownthatthemechanicalsealisacriticalcomponentinpumps.Themostfrequentcauseofdamagetomechanicalsealsisstillthedamagetotheslidingfacesduetoinadequatelubricationwhichresultsdry-running.

This is precisely where the DiamondFaces® innovation comes in.

EagleBurgmannhasdesignedtheinnovativeDiamondFaces®microcrystallinediamondcoatingformechanicalsealsespeciallytocounterthisoperatingconditions.Throughintensecollaborationwithourcustomers,suppliersandinthiscaseespeciallywiththeFraunhoferISTinBraunschweig,wehavenowdevelopedthismanufacturingtechnologyformassproduction.

WithDiamondFaces®,EagleBurgmannhaslaunchedadevelopmentonthemarkettoprovideoutstandingwearprotectioninconditionsofdry-running,mixedfrictionandabrasivemedia.Asaresult,theservicelifeofmechanicalsealshasbeenincreasedmanytimesoverforalargenumberofapplications,themaintenanceintervalscorrespondinglyextendedandthelifecyclecostssignificantlyreduced.

Internationalanalyseshaveclearlyshownthatmechanicalsealsareresponsiblefor39%ofthedamagetopumpsandarethereforethemostfrequentcause.Abreakdownofthecostsaccountedforbypumprepairsalsoclearlyshowsthatmechanicalsealsrepresentthelargestsinglefactorat44%.

Outofthekeycomponentsofapump,themechanicalsealhassofarbeentheonewiththeshortestaverageservicelife.ItthereforehasamajorinfluenceontheMTBF/MTBRvaluesofthesystemasawhole.

TheprimaryaimofalloperatorsmustbetosignificantlyimprovetheMTBF/MTBRvaluesofthepump/systemandminimizetheprocessdowntimecostswhichresultfromunplannedinterruptions.

Theproblem-freeoperationofpumpsisanessentialrequirementforcost-effectiveandreliableoperationofplantsandsystems.

Thepairingofslidingfacesremainsthemostcriticalpartofamechanicalseal.Insufficientlubricationandtheassociateddry-runningwillcauseimmediatedestructionoftheslidingfacesiftwohardmaterialsarepairedtogether.Thisriskcanbereducedtosomedegreebypairingasoftmaterialwithahardmaterial(carbon-SiC)but,inthiscase,thecarbonwearsignificantlycompromisestheservicelifeofthecomponent.

DamageanalysescarriedoutbyEagleBurgmannhaveshownthat55%ofallmechanicalsealdamagesarecausedbydry-running.Thus,approximately�1%ofallpumpdamagesarecausedbydry-runningofthemechanicalseal.

TheanalysesperformedbyGrundfos,who(accordingtotheirownpublications)examinedthecausesofaround1.3millionpumpfailures,concludedthatdry-runningthesealwasresponsiblefor18%oftheoverallmalfunctions.

Graphitehas3covalentbonds,whereasdiamondhas4covalentbonds.Theincreasedhardnessresultsfromthehigherpackingdensityofthediamondstructure.Incontrasttodiamond,theatomiclatticestructureof,forexample,graphitecanbeshiftedslightly,whichisthereasonforthegoodlubricatingpropertiesofgraphiteassociatedwithhighwear(materialremoval).

DiamondFaces®isasyntheticallymanufactured,ultrapurediamondwiththesameoutstandingpropertiesasthenaturalstone.Amicrocrystallinecoatingof8µmthicknessonsiliconcarbidesealfaceswhichiscapableofperformancespreviouslyunheardofformechanicalseals.

What is a diamond?

Diamondisthehardestnaturalmaterialthatisknown.Thedifferencebetweendiamondandgraphiteliesinthenumberofbondsandthenumberofcovalentspacingsbetweentheatomiclattices.

Diamond is not DLC (Diamond Like Carbon)

DLCisacoatingprocesswhichEagleBurgmannusesingas-sealingtechnology.DLCcoatingshaveahighproportionofgraphite(ashighas60%insomecases)sothematerialpropertiescanbeanywherebetweenthoseofgraphiteandthoseofdiamond.DiamondFaces®technologyontheotherhandusespurecrystallinediamond.

So why choose a diamond coating?

TheSiC/SiCmaterialpairingswhichhavebeenincreasinglyfavoredforsealfacesduringthelast10-15yearsofferexcellentchemicalresistance,highresistancetoabrasionandarevirtuallywear-free,butonlywhenadequatelubricationisprovidedinthesealinggap.

Anyformofinsufficientlubricationduetodry-runningresultsinmassivetemperatureincreasesanddamagestheslidingfacesandsecondaryseals(O-rings).Inextremecases,thetimetototalfailureoftheslidingfacesmaybejustamatterofafewseconds.

CombiningSiCsealfaces(seathousings)withtheDiamondFaces®coatingallowslongerdryperiods(uptoseveralhours)withareducedbuild-upofheat.

1. Considerable reduction of the coeffi cient of friction

Extensivegeneralandapplication-specifictestshavebeenperformedinordertooptimizethecompositematerial,SiC-diamond.Themostimportantobjectivewastominimizethecoefficientoffrictionduringdry-running(gaslubricationusingN�)andwetfriction.TheoutstandingperformanceoftheinnovativeDiamondFaces®coatinghasbeenconfirmedduringtestsatEagleBurgmannandFraunhoferIST.

Thecoefficientoffrictionmeasuredwhendry-runningcoatedsiliconcarbidesealfaces(DiamondFaces®)waslowerthanthatmeasuredforanSiC/SiCstandardpairingbyafactorof5.Duetotheexcellentdry-runningproperties,themicrocrystallinediamondcoatingwithstooduptoseveralhoursofdry-runningwithreducedbuild-upofheat.Thishasbeenconfirmedbyextensivefieldtestsinvariousapplications.

Diamondisfamousforitsunsurpassedhardnessandexcellentchemicalandthermalresistance.Itisextremelyimportanttodistinguishbetweendiamond-likecarboncoatings(DLC)–whichEagleBurgmannhasbeenusingformanyyearsforanti-wearprotectioningas-lubricatedmechanicalseals–andthenewDiamondFaces®coating.TheDiamondFaces®coatingisacrystallinediamondcoating.

Thediamondcoatingischaracterizedbyvirtuallynowear,evenwhendiamondcoatingsarerunningagainsteachother.The8-µmthickmicrocrystallinediamondcoatingthereforeguaranteesanextremelylongservicelifecomparedwithuncoatedSiCsealfaces.

Thediamondformsachemicalbondwiththesiliconcarbideandtheresultantcoatingadhesionexceedsallknownpracticalrequirements.Thecoatingadhesioniscontinuouslycheckedwithtensiletestsandsandblastingtests.Duringlong-termteststoo,therewasnodetachmentofthecoating.

4. Optimum surface evenness

Theevennessofthesealingfacesisessentialforthefunctionalreliabilityofmechanicalseals.Inordertoguaranteefunctionalreliability,theevennessofthecoatedslidingfacesmustliewithinthetolerancerangeofuncoatedSICslidingfaces.WithDiamondFaces®,theoptimumevennessofthesealingfacesisguaranteed.

WeatEagleBurgmannhavebeenmakingsignificantcontributionstosealingtechnologyformorethan1�0years.Weoperateonthebasisofintensecooperationwithourcustomersandsuppliersaswellasresearchinstitutesinordertoprovidesolutionstodemandingchallenges.DiamondFaces®representsamilestoneinthedevelopmentofmechanicalsealtechnologyandisopeningupnewdimensionsintheperformanceofdynamicsealingsystems.

Manufacturing process for the diamond coating

Forthelarge-area,uniformcoatingofsealfaces,anoptimizedHF-CVD(HotFilamentChemicalVapourDeposition)processisusedinordertomeettheserequirements.Thesurfacesarecoatedinavacuumchamber.Whilethisishappening,thetopographyofthesurfaceandtheorientationofthediamondcrystalscanbeadjustedbyselectivelyvaryingtheprocessparameters.Adepositionprocesstakesplaceduringaperiodofapproximately�4–36hoursinareactor,duringwhichdiamondcrystalsareformedfromagasmixtureofhydrogenandmethane.ThesediamondcrystalsaredepositedontoaSiCsurface(sealface)atatemperatureof800°C.Thediamondcrystalscreatedinthiswaygrowtogethertoformaclosedlayer.Thedepositionprocessisinitiatedwithtungstenfilamentswhichare

stretchedhorizontallyacrossthereactorandheatedtoaround�000°C.

Thearrangementofthetungstenfilamentsisoneofthekeyfactorsforensuringthatthecoatedsealfacesareperfectlyflat.Onlythehorizontalfilamentarrangementmakesitpossibletoprovidethemechanicalsealswithauniformblanketcoating.

The right seal for each application

BecausesiliconcarbidepackingringscoatedwithDiamondFaces®haveanextremelyhardsurface,furthermachiningisalmostimpossible.Inotherwords,thecoatingprocesshastobethelaststepinthemanufacturingprocessbeforeassemblingtheseal.Theso-calledshrink-fittingofsealfacesintometalcarriersisnolongerappropriatesincethisimpairstheplanarityofthesurfaceandre-polishingtheslidingfacesisoutofthequestion.
