Digitalisation, alternative engines and lightweight construction are three of the keywords that define the rapid transformation currently taking place within the automotive industry. New materials, ecologically and economically feasible solutions and digitally networked applications for products and production are all in high demand.

From 18th to 20th October 2016, the exhibitors at the 9th International Suppliers Fair (IZB) in the German city of Wolfsburg will present more than 111 innovations, including 46 world premieres. Make the most of this opportunity to take a look into the future because these innovations are sure to be found in the cars of tomorrow. The digitalisation movement that is sweeping across the entire industry and has been chosen as the main focus of the ninth IZB particularly grabbed our exhibitors‘ attention right from the word go.

Many of the innovations provide an impressive interactive insight into the topic of “Mobility Goes Digital“, enabling us to experience how CAR2X-communication and assistance systems provide increased safety and more efficiency. It‘s also important not to forget that in the future, the automotive industry will still require excellent hardware, a multitude of examples of which will be presented among the innovations at the IZB. Around 800 automotive suppliers will present their products and innovations at Europe‘s leading trade fair for the automotive supplier industry this year. The event, which will take place on the exhibition grounds covering an area of 36,800 square metres in the Allerpark in Wolfsburg, will welcome exhibitors from 32 different countries for the first time. Companies from Sweden, Finland, Norway, Slovakia, Moldova and Taiwan will all celebrate their first appearance at the IZB. The special topic of the trade fair and its programme of accompanying events is “Mobility Goes Digital“, which offers a great deal of market and innovation potential for automotive manufacturers and suppliers. At a special exhibition in Hall 1, exhibitors will present their solutions in the fields of driver assistance systems, vehicle networking and smartphone and tablet PC integration.

The IZB started in 2001 as an in-house trade fair run by Volkswagen AG, boasting 128 exhibitors from six nations and 13,500 visitors. It has since established itself as a successful communication and business platform that highlights the latest developments in the automotive industry.

AB Elektronik GmbH | Werne, Germany | Hall 4 | Stand 4212 The new actuating elements for haptic pedals (see image) from the company TT Electronics address the current weaknesses of systems available on the market and certainly make a mark by resulting in a pedal weight of under 400g, which is much less than the overall weight of comparable pedals. The increase in force that the driver experiences, for example when switching from a battery-powered drive system to a combustion engine, has a consumption of under 1 W when the actuator is switched on and therefore achieves an increase in pedal force of at least 10 N. Larger forces are also possible with slight adjustments. Unlike conventional systems, the actuator also functions fully reliably and without any time constraints in a temperature range of -40 to +80 degrees Celsius. Conventional systems often stop working when turned on for a long time. The markedly simple and compact design is extremely robust and offers an optimal basis for customer-specific applications.

ADHEX TECHNOLOGIES | Chenove, France | Hall 6 | Stand 6123 In order to reduce the overall weight of every vehicle, Adhex Technologies recently launched a self-adhesive roof stiffener device. This new device provides high performance in terms of adhesiveness (pressure-sensitive adhesive), heat and mechanical resistance. The innovation enables roof sheet metal to be strengthened by restricting the sinking phenomenon and reducing detrimental vibrations caused by external conditions. The roof stiffener consists of a light rigid part and includes a self-adhesive anti-vibratory system if required. Essential criteria, for example the aspect, dimensions, acoustic performance and curvature of the roof, all need to be taken into consideration in order to provide a tailor-made solution for every vehicle. Adhex has also developed a simple and efficient tool that can be used as a mounting aid and ensures a fast and repeatable pressure build-up of the roof stiffener on the assembly line.

AICON 3D Systems GmbH | Braunschweig, GermanyHall 3 | Stand 3104The new PrimeScan (see image) from AICON is an attractive entry-level solution for the highly precise 3D digitisation of industrial components. It works with the company‘s OptoCat software and therefore uses the same algorithms for the fast creation of highly precise point clouds as AICON‘s high-end scanner lines StereoScan and SmartScan. PrimeScan‘s compact design – with a base area equivalent to that of an A4 sheet combined with a weight of just 4kg – and its short working distance make it ideal for use as a desktop solution and for applications under cramped spatial conditions in industrial environments. Depending on the required resolution and precision, the scanner is available with camera resolutions of two, five or eight megapixels with measuring fields of between 50mm and 1000mm. PrimeScan comes equipped with either blue-light or white-light technology. Its particularly powerful projector enables users to scan both glossy and dark surfaces without pre-treatment. Users can also choose from 24 fixed configurations with different resolutions and measuring fields.

Airtex Products S.A. | Zaragoza, Spain | Hall 2 | Stand 2207 At the IZB 2016, Airtex/ASC is presenting its brushless fuel pump controller (see image). The company has been providing mechanical and ‘brushed’ electrical fuel pump solutions for over 80 years and has now expanded into the development of pump motor controllers. Its newly developed external controller is available in single or dual-channel variants depending on customer requirements. A power-limiting strategy is integrated into the control scheme in order to prevent excessive wear and tear in the case of a clogged filter. The brushless fuel system is designed to replace existing ‘brushed’ pump solutions and thus lower the overall operating costs of the fuel system. Given that debris builds up in the fuel filter system, “brushed” pumps require increased current in order to maintain their performance. Excessive current, however, leads to the premature failure of the commutator and brushes. The brushless fuel system eliminates the main failure mode of ‘brushed’ pumps.

The problem with such materials, however, is the fact that their reduced formability and spring-back effect are causing an increasing number of problems when it comes to production. COPROGET decided to tackle this challenge and successfully constructed manufacturing equipment for the production of what it claims are currently the toughest cold-formed crossmembers on the market. The equipment can be used to process very thick martensitic steel with a tensile strength of 1500 N/mm2 with an extremely high degree of dimensional accuracy. The crossmember (see image) is roll-formed and stretch-bent before being perforated and trimmed ready for use. The work processes can be linked to form a fully automatic procedure. The exhibitor not only helped to develop the cross section and the bending contour, but also worked on the development of a cold-trimming process involving as little maintenance as possible.

Under certain extreme conditions, these substances can clog the nozzles in the case of new sensitive fuel systems, which use small-diameter nozzles to create a fine atomised spray of petrol and air in order to decrease fuel consumption during fuel injection. Evonik has already been offering a conductive system that fully meets the requirements in this area for many years in the form of its MLT 7440 and is now supplementing this system with a non-conductive version. The new “MLT 4800” multi-layer tubing system (see image) is comprised of an outer layer of VESTAMID® polyamide 12 and a barrier layer of ethylene vinyl alcohol (EVOH) to prevent fuel permeation. The innovative solution (see image) is comprised of two mechanical components, the bearing and the hub, in one single piece. This ensures optimum sealing because seals and other elements are included and pre-assembled on the workpiece. When the part is previously lubricated, it also requires no maintenance. This lowers the risk of damage to the bearing during handling of the components and ensures that it is delivered in excellent condition. According to the exhibitor, it no longer considers its hub assembly to be an isolated product but instead uses it as a pre-adjusted, self-lubricating and easy-to-mount module that aims to make life easier for the end user, the mechanic. The exhibitor emphasises that this a significant cost reduction for this particular application. The investigations conducted with the customer with regard to the function of the parts revealed that cold-forming technology proved its value. The exhibitor was also able to use its own innovations to improve accuracy. The second innovation involves shift lever components. These components were initially provided in one piece, which caused problems in terms of ‘straightness’. Cold-forming technology is now used to produce two parts in order to meet customer requirements and achieve a cost reduction of 20 percent (see image). The exhibitor is now investigating whether there is a possibility of improving the accuracy of the product by manufacturing its head and shaft parts separately and assembling them at the end of the production procedure.

These microphones are normally affected by disturbing noises such as wind, engine and road noise. In an environment disturbed by such external noises, the three-array microphone is nevertheless able to provide clear voice quality thanks to its improved signal-to-noise ratio (SNR) The microphone is able to capture all sound from all directions, detect the position of the speaker and suppress any disturbing noises. The three-array microphone, which is normally mounted in the overhead console, can also detect the positions of two speakers and distinguish between two different voices at the same time whilst removing any noise from redundant directions. The benefits of the IABG test rig are the energy efficiency provided by testing with a new actuator concept, the implementation of cyclic tests and the free configuration of test components in the clamping area. Compressed air is then used to push the plugs through a rectangular tube and into the feeding system. The installation tool of a power cylinder is then used to push the BETAPLUG that has been brought to the system into the drilled hole in the cylinder block that needs to be sealed, which has a diameter of 16mm. The pressure relay valve integrated into the power cylinder is a single-acting tool. The pneumatic sequence control unit automatically switches the power unit from rapid movement to the power stroke. The pressure transmitter and the analogue proximity switch are connected to the data amplifier in order to monitor the process in terms of force and displacement. The data amplifier features a Profibus interface. The insertion unit and cylinder block are used on site at the client’s facility.

When developing the valve, the Japanese company was able make the most of its many years of experience and expertise in the field of natural gas vehicles. The valve guarantees an airtight seal even under extreme temperatures and, according to its manufacturers, is therefore the first high-pressure valve in the world to meet the strict requirements of the “UN Global Technical Regulation (GTR) No.13” standard. Keihin has also developed another new product in the form of its high-performance power control unit (PCU) for hybrid vehicles. The company began manufacturing PCUs in series production in 1999 and has been consistently advancing its research and development activities ever since. When developing its new high-performance power control unit (see image), it was able to achieve a significant reduction in size alongside an optimal cooling structure. According to the manufacturer, the power density achieved as a result of these developments makes its PCU one of the very best in the entire industry.

The solution offers a number of advantages in the form of a simple process, high precision, strong binding, a light weight and outstanding productivity. It enables parts made of different materials to be joined together by first machining grooves in the hard material. Pressure applied to the softer parts with a punch then allows these ‘soft parts’ to ‘flow’ into the grooves. This process is carried out at room temperature and is therefore a relatively simple cold-machining process. The technology sounds simple but is in fact a new solution for the problem that aluminium die-cast parts lack ductility, i.e. the capacity for plastic deformation. In the case of the part pictured (see image), Plastic Flow Binding has drastically reduced both the costs and the weight of the product. The technology is currently undergoing further development.

Kendrion (Villingen) GmbH Passenger CarsVillingen-Schwenningen, Germany | Hall 3 | Stand 3301After being inspired by the topical issues of downsizing and reducing harmful emissions, Kendrion Passenger Cars has developed a new generation of its piston cooling valve for the Euro 6 standard and successfully launched it on the global market. The piston cooling valve (see image) from Kendrion Automotive enables engines to be warmed up quicker when cold starting by reducing the oil cooling cycle. This leads to a significant reduction in harmful emissions and oil consumption, as well as extending the lifetime of the oil pump. On top of this, the smaller size of the valve has led to a weight reduction of 300g (64%) together with a decrease in energy consumption of 8.5 W (66%) and an increase in flow capacity to a rate of 32 l/min. The developments made in the new generation enable the valve to be easily adapted to suit existing installation spaces. Kirchhoff Automotive Deutschland | Attendorn, GermanyHall 7 | Stand 7121KIRCHHOFF Automotive has used innovative flange welding optics (the image) to examine laser welding on the face side based on the example of a group of components used in a bumper lock plate. The company specifically selected a material combination of hot-dip aluminised and hot-dipped galvanised dual phase steel in order to examine metallurgical effects such as the embrittlement of weld seams due to the separation of phases and porosity of weld seams as a result of zinc evaporation with the aim of using suitable welding parameters to reduce or avoid these effects. The advantage of welding on the face side compared to the conventional lap joint is the fact that the entire laser energy is used for the actual welding task at the joining level. When using this method, welding penetration depths of 3 mm are sufficient in order to be able to exclude the possibility of failure of a weld seam, even under dynamic loads. This procedure offers clear advantages, namely: a reduction in weight by minimising the flange width, high weld seam strength, even under dynamic loads, and cost effectiveness.

In line with this requirement, the company Klüber Lubrication has developed its new “Klüberplex RA 41-151” special grease (see image), which is specifically designed to reduce odorous vapours and is therefore ideal for use in odour-sensitive automotive applications. This new product is able to successfully master the unusual balancing act between reliably reducing friction and wear in the case of both hard metal and soft plastic components. Klüberplex RA 41-151 is free of solid lubricants and boasts excellent adhesive properties. It is mainly designed for use in sunroof applications. Another advantage of the new special grease alongside its lack of odour in accordance with the VDA 270 automotive industry standard is the fact that its UV indicator facilitates reliable lubricant detection, even in the case of minimum-quantity lubrication. Klüberplex RA 41-151 additionally contributes towards mechanical damping and noise reduction and can be used with an extremely wide variety of different plastics and elastomers.

A flat functional foil is initially fitted with conducting paths in a screen printing process before LEDs are added. A black 3D-shaped decorative foil forms the surface with a non-scratch coating. The plastic is then used to connect the two foils to form a sandwich component with integrated electronics. The wall thickness of the SmartWave is just 2.5mm. IML technology enables the SmartWave to boast a completely closed high-gloss surface with a black panel effect. By touching this surface, users can control several programmes and functions with capacitive buttons and sliders. The benefits of the hybrid construction: all operating interfaces are fully 3D-capable and the electronics are integrated into the component, meaning that no subsequent adhesion or other forms of bonding are required.

The 100Base-T1 standard applies to standardised data communication and facilitates bidirectional data transmission at a rate of 100 MB/s via an individual unshielded twisted-pair cable. LEONI has adjusted its product portfolio to suit this technology and is showcasing these products at the IZB 2016 (see image). The LEONI Dacar® Ethernet plastic-sheathed cables were developed in order to guarantee a high degree of cable symmetry, even in adverse environments with problems such as vibration, moisture or dirt. In EMV-sensitive installation areas, using symmetry alone to suppress interference is insufficient, meaning that LEONI Dacar® Ethernet cables with shielding need to be used. The system is based on the established European and North American CCS (Combined Charging System) standard. Everyday mobility requires ranges of around 600km with charging times of under 30 minutes. In order to achieve this, the CCS charging system has been expanded by the addition of an innovative cooling system that is integrated into the charging station. In cycle times of under 60 seconds, the system removes dirt and clamping chips from the components in several zones before drying them. The current version of the system is specially adapted to the requirements of turbochargers and the size of their components. New approaches therefore need to be taken in order to meet these requirements. Against this background, the IZB exhibitor Pollmann from the Austrian town of Karlstein has improved the cost optimisation of its mould design for hybrid components (see image). The main advantages of leadframes without prior overmoulding are their compactness and higher external leak-tightness. The elimination of the prior overmoulding process also helps to save costs. The challenges involved in this approach are the even higher precision of the lead frames and the automation concepts, which need to ensure that precise positioning is guaranteed. Pollmann uses this technology in its series production activities. It works in close cooperation with its customers and uses mould-flow analysis to guarantee that components are optimally designed to suit their specific requirements in advance.

In the case of a control device carrier (see image) for a passenger vehicle, this enabled the originally planned metal material solution to be replaced with organo sheets (fabric made of continuous glass fibre and impregnated with polymer). The use of organo sheets lead to a stability and rigidity better than that of compact injection moulding whilst also reducing the weight of the carrier by up to 50 percent. The fact that functional areas are simply injection moulded onto the organo sheet inlays enables functional elements made of thermoplastics to be directly mounted. The design of the part, the selection of material and the tool design activities were all carried out in close cooperation with Pöppelmann’s raw material and tool suppliers – and the customer’s needs and requirements were directly factored into all of the processes involved. This most definitely also applies to the Optimizer4D measuring computer (see image). The device‘s extremely high sample rate enables it to measure factors that can otherwise only be simulated, namely tool wear, micro-cracks and temperature changes within material. It also offers the advantage of doing so in-process. Optmizer4D brings the tool, workpiece and material to the forefront when monitoring entire production processes in real time using acoustic emission analysis and alerting the user if process parameters exceed tolerance limits. The measured data are visualised in a 3D process landscape in which one axis contains the time and the other the frequency, while the amplitude height shows the intensity. SMP has now made its process combination of press moulding and injection moulding in a single-step procedure suitable for series production in an identical tool. The weight advantage of these structural components, which weigh less than 1500 g/m2, is 1.6 kg per vehicle compared to injection moulding. The company Sapa has developed a new high-tensile and strong alloy that expands the material limits of aluminium. It has also complemented this new alloy by further developing its product design for brake tubes. The company‘s compact slotted collector tube is comprised of several individual components and is particularly ideal for hybrid vehicles. The exhibitor also offers cases with high-strength alloys to protect the battery cells of such vehicles. This reduces the overall weight of the battery and its housing without having a detrimental effect on their crashworthiness. Schunk Carbon Technology, the world‘s leading technology expert for carbon materials and products, has solved this problem with its innovative shaft earthing system (see image). The short-circuiting of the drive shaft with the engine housing enables capacitive interference currents to be directly discharged via a ground terminal. The shaft earthing system developed by the company offers effective protection against bearing damage whilst attenuating the RFI signals emitted by the shaft up to a frequency of approximately 5 MHz at the same time. The typical values measured in laboratory testing are -70 dB @ 100 kHz, -55 dB @ 1 MHz and -45 dB @ 4 MHz. Tenowo GmbH | Hof, Germany | Hall 6 | Stand 6327The company Tenowo GmbH has been developing carbon fibre (CF) non-woven fabrics (see image) since 2010 and is presenting its latest results in this area at the IZB 2016. The first pilot plant for the production of these developments has already been constructed. The CF non-woven fabrics are reinforced using the stitch-bonding method Maliwatt, which uses a polyester thread as a stitching thread. The exhibitor is able to process both primary and recycled carbon fibres. Its fabrics have a surface weight of between 100 and 350 g/m2 with a width of 155mm. Tenowo is able to use both pure carbon fibres and mixtures with materials such as PET or PA in its non-woven fabrics. CF non-woven fabrics are easy to handle and to drape. The fact that they use staple fibres means that they do not offer the maximum tensile strengths of scrim or woven fabrics, but such strengths are not always necessary. CF non-woven fabrics are designed for fields of application such as the reinforcement of components exposed to low loads and use in thermoplastic matrices that require different fibre blends.

The development of the concept was based on a closable centre console module with an installation space that was so limited that one third of the assembly was covered by the instrument panel once installed. Despite the highly restricted space available, the company was commissioned to create a closable solution that would provide easy access to all areas of the module. It responded to these demands by developing a sliding cover that takes up very little space in the direction of the instrument panel. The sliding movement of the cover lowers one half of the cover so that it can slide below the other half. The opening and closing of the cover takes place in two steps, with position one revealing the double cupholder and socket and position two additionally providing access to a lit storage compartment containing a USB adapter and ashtray (see image). The ashtray can also be removed to provide additional storage space where needed.

The connector system, which is based on the non-ZIF principle, mainly stands out due to its locking system, which works without opening or closing a flap or drawer and without actuating an unlocking mechanism. Zoerkler Gears GmbH & Co KG | Jois, Austria | Hall 2 | Stand 2307As part of its company expansion in 2015, Zoerkler opened its very own test bench centre (see image) in the Austrian town of Jois. The centre contains a test bench for gears, hydraulics and shafts and a fatigue limit test bench for shafts. The IZB exhibitor from the Austrian state of Burgenland therefore now boasts one of the world‘s most state-of-the-art test bench centres, which it is showcasing in detail at the trade fair in Wolfsburg. The test benches at the centre can be adapted to meet customer-specific performance requirements. As a specialist in the automotive industry, Zoerkler works to develop, manufacture and test gears, complete drive systems, precision parts and spur and bevel wheels in line with customer demands.
