the cleaner and leave it work for no longerthan 5 minutes. Apply undiluted MOTO-CLEAN 900 to especially stubborn dirtand rub with the sponge. Then rinse offwith plenty of water. magazine was able to get a glimpse into some of the secrets of BIANCHI racing bikes:

Every human being is a unique individual– and the same is also true of BIANCHIracing bikes, since each frame is custom-built to the nearest millimetre to matchits rider’s body. The dimensions are meas-ured on a special measuring bike, and thedata are entered in a uniquely numberedbuild sheet that accompanies the bikethrough the entire production process.This sheet also includes the materials thatare to be used and the tube contours, allof which will have already been rigorouslytested in real-world and bench tests.

The frames are made of an ultra-light-weight aluminium-zinc-magnesium alloyoffering tensile strength values of between600 and 650 N/mm2. This alloy is ex-tremely stable and can be used in espe-cially thin-walled tubes. The first step is to cut the frame parts to size, and thengrind the connecting points down to theproper shape. Then the entire frame isspot-welded using a TIG (tungsten inertgas) welding process. The welds for thestruts of the rear wheel mount are thenapplied. After the frame components havebeen welded together, the frame is truedand the tubes are filled with foam using apatented BIANCHI system. This SFI(Structural Foam Injection) process givesthe frame the necessary rigidity withouttaking away any of its flexibility.

After the bike is painted using a powder-coating process, extremely thin adhesivelabels are applied by hand – both oncustom bikes and standard productionmodels. This labour-intensive processmeans that a single worker can only trimout about 3 – 4 frames per hour. Then the frame is clearcoated and onceagain measured on a geometric measur-ing system to the nearest hundredth of a millimetre.

The highpoint: Final assemblyAfter the heart of the bicycle, the frame, is finished, the rest of the components can be installed. The workers know ex-actly what they are doing, and each racingmachine differs from its stablemates insmall but important details that oftenprove critical to cyclists in race situations.Some of the components that are in-stalled in this stage are manufactured byBIANCHI itself, while others, such asderailers, brakes, forks and saddles, are made by internationally renownedmanufacturers.

The next step is for the customer to ac-cept the bike as it was specified on theoriginal build-sheet. In the case of racingbikes, a number of identical machines are manufactured for each cyclist. Ofcourse, these athletes perform the final inspections of their BIANCHI bicycles in person, and for most of them, the firstrace on their new bike can’t come soonenough!

The secret of a BIANCHI racing cycleIf you want to harvest, you have to sow – and following this old saying BIANCHI operates its own testing and developmentcentre in Treviglio (BG) alongside its racing department. Let’s look in on these

of metropolitan Milan, with its 1.6 million inhabitants, people have been build-

ing bicycles for 116 years. They’re the stuff dreams are made of. . . and not just

for Italians: BICICLETTE BIANCHI.

The frame is welded together

into a solid assembly using a high-quality

TIG (tungsten inert gas) process.

Craftsmanship is the name of the game here

too; extremely thin adhesive labels that can be

clearcoated define the look of the bicycle.

The finished masterpiece then awaits

the first race and hopefully a first-place

finish.

Final assembly, alignment and tuning of the

racing bikes take place in the Reparto Corsa.

The bike is then ready for the athlete to test.

Multiple-spindle lathesgetting up to speed

Where materials that are difficult to cutare also being machined, using the rightcutting oil – like selecting the tools andtool changing system – has a major im-pact on efficiency. We tested five repre-sentive operations with MOTOREXSWISSCUT ORTHO 400 in the seriesproduction of a lock ring made fromheat-treated steel.

Challenging workpieceThe lock ring, which is used in the auto-motive industry, is made from type 42 CrMo 4 V heat-treated steel with a strengthof 1000 N/mm2. About 80% of the ori-ginal raw material is removed in the production process using a total of 13 dif-ferent tools. Complying with the tole-rances specified by the customer, such as

20 µm for the diameter and 0.05 mm forthe length, is extremely challenging.

Five representive operations were selected for the comparison test, whichtook place at WST Präzisionstechnik,Löffingen, a succesful German specialistin bar diameters of up to 65 mm. Rough-ing, solid drilling, internal roughing, punching and cropping. A conventionalhigh-performance cutting oil and MOTOREX SWISSCUT ORTHO 400were used.

Tool change times are a very important consideration where there are ex-

tremely large numbers of parts and complex multi-stage machining processes.

In such cases, CNC-controlled multiple-spindle lathes achieve significantly

higher outputs than their single-spindle counterparts.

and cutting oil – have to be optimally attuned in order to achieve the desired performance improvement.

Multi-talented LUBRICATING GREASEThe three important componentsThe greases used for technical applica-tions have three components: the base oil,thickeners, and additives. As in motor oilsand transmission oils and fluids, the baseoils are refined products, either hydro-cracker or synthetic oils.

Soap-type thickeners such as lithium soap,calcium soap, and sodium soap are used.These are generally referred to as metalsoaps. Using lithium, calcium, and alumin-ium complexes as a thickening agent in-crease the drop point of the grease. Soap-free thickeners such as gels, polyurethanesor bentonite can also be used.

Lubricating greases often contain specialadditives to achieve particular propertieslike ageing resistance, corrosion protec-tion, increased ability to withstand highpressures, and wear protection. Solid lu-bricants such as molybdenum disulphideare also often added.
