Long before opening the newShanghai factory, ABB had a presencein China. We established our ChinesePulp and Paper business unit in 1994.Starting with a small group of peoplewe built a local team of 136 peoplethat has delivered DCS, QCS, Drivesand Electrification projects to some ofthe world’s largest mills.

I have been in the QCS businesssince 1985, and have served as ABB’sQCS global manager for the past nineyears. Recently I moved from Dundalk,Ireland, to Shanghai, to oversee ournew manufacturing base – and I havefound this to be one of most excitingtimes of my career. t’s a consolidation that more precisely meets the demands ofthe global papermaking market:late last year ABB launched a

new factory for Quality ControlSystems (QCS) and Web ImagingSystems (WIS) in Shanghai, China.After an opening ceremony onNovember 18, the state-of-the-artfacility became ABB’s only manufactur-ing base for QCS and WIS worldwide.

The move was made to optimizeABB’s global business footprint andexemplify its “in China, for the world”

approach. The factory is already fullyoperational and delivering leading-edgetechnology to customers in Asia andaround the world.

Roger Bailey, global manager ofABB’s Pulp and Paper Business, saidthe decision to locate the new factoryin Shanghai was based on ABB’s con-tinuing strategy to align its footprintwith market demand.

“Most new paper machines arebeing built in Asia, and to better sup-port this demand, we needed to investin the region,” said Bailey. “We came

The new factory, located in theShanghai Pudong New Area, covers9,000 square meters. Customdesigned to meet ABB manufacturingspecifications, it includes areas for fab-rication, testing, welding and storage.

QCS and WIS: essential for product qualityABB’s Pulp and Paper Business Unittransferred all of its QCS and WISmanufacturing from Ireland and Finlandto the new Shanghai site. Researchand development, product support andmarketing continue to be supported in Ireland.

ABB’s QCS controls productionquality by analyzing the paper’s moisture, thickness, gloss and otherphysical parameters with various types of sensors. This analysis helpspapermakers control quality andreduce product waste.

ABB’s WIS detects and reportsdefects, including holes, spots andstreaks. It helps mill personnel makesound decisions and perform neededadjustments during production to avoid problems.

The Shanghai facility has the abilityto take each QCS and WIS projectfrom purchase order to client handover.Paper mills can also obtain servicesupport from ABB that ranges fromspare parts to on-demand service tofull service with onsite maintenance.

globe, but the pulp and paper boom in China and Southeast Asia changedmarket dynamics. By making thestrategic decision to move its QCS and WIS manufacturing to Shanghai,ABB positioned itself to better servethe needs of the Asian market, andespecially China.

With the opening of the Shanghaifacility, ABB continues to expand itsfootprint in China. ABB is currentlylaunching a transformer design centerin Chongqing, and setting up a newjoint venture company consisting of

ABB Tianjin Switchgear Co, Ltd andTianjin Binhai Huineng Investment Co, Ltd.

ABB has also stressed localization in China. Currently, over 90 percent of ABB’s businesses in China featurelocally originated products and servic-es, and 99 percent of ABB China’s13,000 employees are Chinese citi-zens.

ABB runs a wide variety of programsthat support education, environmentalissues and charitable causes. started causing unscheduled down-time. Mill managers had a decision to make: should they replace theirdrive system? And if so, what kind of replacement drives would be thebest investment for them?

After intensive analysis the millchose to add a completely new drivesystem – and they asked ABB to supply them with Direct Drive highly-advanced gearless technology.

The last time Nettingsdorfer pur-chased a new drive system for theirPM6 was in 1984, when the paper

purchase. In Nettingsdorfer’s case, millmanagers began to discuss replacingthe PM6 drives a full five years beforeplacing their order.

As Nettingsdorfer considered whichkinds of drives to purchase, mill execu-tives kept in mind their main goals:reducing downtime and lowering maintenance costs. To determinewhich technology would best meettheir objectives, they assessed bothconventional gears and gearless direct drives.

After comparing each alternative,the mill decided that although a con-ventional drive system would cost less in the short term, gearless driveswould be more cost effective in thelong run because they keep mainte-nance costs low, while increasingmachine uptime. Importantly, gearlessdrives use less energy so they are agreener alternative.

Gearless for a longterm solutionOne of the world’s largest paper com-panies, the Smurfit Kappa Group hassales of more than USD 10.1 billionand 40,000 employees in more than 30 countries. The company is theEuropean leader in containerboard,solid board, corrugated and solidboard packaging.

Nettingsdorfer won the “Paper Millof the Year” award for 2009, an honorthey received at the Smurfit KappaManagement Conference in Dublin,Ireland in March 2010.

At the awards ceremony, SmurfitKappa COO, Ian Curley, stressed thatNettingsdorfer was a “worthy winnerthanks to its continuous and exemplaryreliability and planning security.” Healso cited the high levels of dedicationand individual responsibility shown bythe mill’s staff, which, he said, led toNettingsdorfer’s excellent performance.

In his remarks, Curley singled outthe success of the PM6 drives projectand said it played a key part in thedecision to give the award toNettingsdorfer. Said Curley: “This highly complex and demanding projectwas only possible due to the consider-able expertise of all employees and the strict organizational measures within the proposed time and budget

machine’s speed averaged 750 m/min.But 20-plus years and several machinerebuilds later, PM6 was running atspeeds up to 1,100 m/min – and the original drives were struggling tokeep up. The outdated drive systemwasn’t designed to operate at highspeeds, and as a result the automationwas experiencing heavy wear and tear – and the paper machine, whichhad a long history of solid output, was beginning to have unscheduledshutdowns.

The Smurfit Kappa Group has a setprocedure for making new equipmentinvestments; each of the company’smills needs to perform a rigorousanalysis before proceeding with a

Implemented in the summer of2009, the PM6 project involvedinstalling a totally new drive system.ABB provided new control automationincluding motors, frequency convert-ers, transformers and cabling.

The Direct Drive solution is a combination of AC drives, traditional or new Permanent Magnet motors and both motor control and systemcontrol features designed for the DirectDrive. Used in pulp and paper millsaround the world since 1999, ABB’sDirect Drive dramatically reduces theneed for mechanical drive componentsand machine space by coupling themotor directly to the paper machine.

Energy consumption reduced by 10 percentNettingsdorfer planned that their PM6would have to be shutdown for threeweeks while the installation of theirnew drive system took place. But ittook only 19 days for the old drives to be removed and all of the new components installed. An hour afterstartup, the new system was produc-ing sellable paper.

With the new drive system in place,the mill quickly found that PM6 wasrunning smoothly, with dramaticallyincreased availability. Unplanned shut-downs were no longer the problemthey had been when the machine hadthe outdated drives. Another benefit:speed control was now more precise.Mill managers calculate that with these changes they have added twofull production days per year.

Maintenance was now easier andmore predictable with gearless tech-nology, reducing costs, staff time and downtime.

One of the most critical advantagesNettingsdorfer gained is reduced ener-gy consumption. The mill estimatesthat it saves 10 percent on its energyuse, resulting in a savings of USD243,000.

Working with ABB, the mill has beenable to implement the gearlessautomation that will help them meetperformance, maintenance and energyconsumption goals for years to come.

lthough Favini’s RossanoVeneto mill had a strong-performer in its PM1, thepaper machine, installed in

1948, was badly in need of updatedquality control. With the old equipment,mill engineers did not have access tothe precise measurement data neces-sary for ensuring product quality. Andproblematically, replacement partswere no longer available for themachine’s dials and gauges. Afterdetailed discussions with ABB, in mid-2009 Rossano Veneto decided topurchase a new ABB Quality ControlSystem (QCS). As part of the order,Rossano Veneto became one of thefirst mills in the world to install ABB’sHigh-Performance Infrared (HPIR)moisture sensor.

From the start, mill managementhad clear-cut project goals: they want-ed a system that was user friendly and that could monitor the process for consistent production results andminimized waste. With key personnelreaching retirement age, mill managerswere especially interested in makingsure their new automation would beeasy to operate. They also needed tohave production data readily available.

The QCS order for PM1 included a server and engineering station; operator station, control network with TCP/IP; frame and sensors with TCP/IP; NP reflection platform and HPIR.

After installing the new ABB qualitycontrol, mill personnel quickly decidedthat system performance met andexceeded their goals. They found thatdata was easy to access, read andunderstand, and they were able toachieve greater product consistencyand lower waste.

User friendly technologyFavini, which has been in business formore than 250 years, is an Italian

papermaker with two mills: RossanoVeneto (near Venice) and Crusinallo(north of Milan). Favini’s core productsare specialty fine papers, industrialrelease papers and a converting operation for producing office andschool products. The companyemploys 450 people.

Known for its commitment to theenvironment, Favini uses pulp that isElemental Chlorine Free and comesfrom managed forests. At RossanoVeneto, mill water is recycled andreturned to local waterways after being purified. To make their operationeven greener, exceptionally lowamounts of water are used duringpaper production.

Rossano Veneto began productionin 1736 when the Republic of Veniceauthorized a wood mill in the town ofRossano Veneto to manufacture paper.Today Favini’s Rossano Veneto millspecializes in converting paper foreducation and office use, high qualityand colored paper, board, embossedpaper and green paper products.

ABB worked closely with RossanoVeneto to prepare for their new QCS.After extensive preplanning, startuptook just a week. In days the systemwas up and running.

Key production data to improve CD controlThe new HPIR transformed RossanoVeneto’s moisture measurement by giving mill operators a much betterunderstanding of what was actuallyhappening during production. They can easily view measurement data,which is continuously fed into QCSdisplays and contour maps. This pro-vides mill engineers with a solid way to view and assess data – and theycan create a better process model toimprove CD control performance.

Intended as a replacement for thepopular HemiPlus moisture sensor,

ABB’s HPIR is designed to improve the performance and reliability of bothnew and existing ABB QCS systems.With HPIR, papermakers can havemore confidence in the precision oftheir moisture measurement. They canachieve tighter CD control, and fasterstartups and grade changes.Papermakers can shift their moisturetargets closer to acceptable qualitylimits, saving energy and reducing fibercosts while remaining within the papergrade’s quality specifications.

The increased precision comes from several technical breakthroughs in the design that significantly increasethe signal-to-noise ratio and the meas-urement rate of the sensor. As a result,the sensor can resolve moisturestreaks as narrow as 4 mm. With ameasurement rate of 5,000 per sec-ond, the sensor provides precisionmeasurements, even as papermachines continue to become widerand faster.

The HPIR’s design simplicity hasbeen very helpful for Rossano Venetopersonnel. HPIR does not require liquidcooling and has no continuously-mov-ing parts. Mill workers can easilyreplace modules, avoiding factoryrepairs and eliminating the need tostock a complete spare sensor.

At Rossano Veneto, product wastewas dramatically decreased becausethe new QCS gave personnel the toolsto more accurately control the process.Mill managers say waste has beenreduced from 15 percent to only fouror five percent.

The mill can now make gradechanges on PM1 much more quicklyand achieve faster startups, whichincreased production and helped meetproduct demand.

Along with benefits like smootheroperation and better quality, the mill isexperiencing another highly positiveresult: greater customer satisfaction.

n January this year, ABB completedthe commissioning of a PMC800multi-drive control system in a high-end coated paper project at

Huatai Paper. Installed on the mill’sPM8, a machine with an annual pro-duction of 700,000 tons, the systemmet Huatai’s design requirements – it solves the problem of off-machinecoating automation control, ensuressmooth and highly efficient operationand realizes energy savings and emis-sion reduction.

There are only two off-machinecoaters of the same type in China, and each is equipped with ABB drivesystems. Commissioned in 2004 and2005 respectively, each is operatingwell.

Huatai obtained tailor-made, world-lead-ing technology and equipment, includingdrive control systems and high-efficiencyfrequency conversion motors that ensuresmooth and efficient operation plus saveenergy and reduce emissions.

Lin Shuming, head of ABB Pulp andPaper North Asia, said: “It indicatesthat, by integrating unique innovativetechnologies, ABB’s customized serv-ice model successfully passed the testof China’s high-end paper projects.”

Optimal utilization of advancedtechnologyDuring a recent interview, ChenLinfeng, Sales Director of ABB Pulpand Paper China, said that ABB tai-lored the drive control system PMC800installed on Huatai’s PM8 according tocustomer requirements and specificapplication needs. The drive system onHuatai’s PM8 and coating machine isby far one of the most complicateddrive systems used today. The systemincludes 223 drive sections, 241 ACfrequency conversion motors and 10AC800M controllers ,as well as addi-tional control equipment. It providesAC drive and control for specific partsof the production line, including thepaper machine, rewinder, off-machinecoater, super calender and winder.

Production lines of this type arecommissioned at the average rate ofone every three years. The difficulty lies in the control of the off-machinecoater, particularly the flying splicecontrol. While the off-machine coateroperates at a designated speed, thiscontrol method is applied so thatonline roll-changing can proceed without shutdowns.

Meeting this challenge requires driveequipment that has control precisiondown to a millisecond level (1-10 ms),along with extensive cooperation andexperience between the drive supplierand equipment supplier.

At Huatai, there are numerous ten-sion control points on the productionline. When the speed on the produc-tion line varies, it is very difficult to precisely control the tension. The maximum speed of PM8’s coater is2,100 meter/min, which is the extremespeed of the machine and motor. ButABB’s leading drive control technologyensures the production line will operatesmoothly and continuously.

To minimize energy consumption,ABB installed customized motors withoptimization design on various parts of Huatai’s production line, includingthe winder, rewinder, super calenderand coater. This kind of motor is muchsmaller and lighter than standardmotors. Its design is optimized accord-ing to a piece of equipment’s specificload requirements, so that control andefficiency are optimized.

The current installed power of papermachines in China’s paper industry isdramatically higher than it was in thepast. This renders the 400V motor,which was previously prevalent, unableto meet new industrial demands. ABB’s Shih-ChinChen named TAPPIFellow for 2011Shih-Chin Chen has been named aTAPPI Fellow for 2011. Fellow is anhonorary title bestowed upon a verysmall percentage of TAPPI’s member-ship. It is given to individuals who have made extraordinary technical orservice contributions to the industryand/or the Association.

“Dr. Chen’s contributions to TAPPIand its Process Control Division havebeen most noteworthy over the years,”said Larry N. Montague, president and CEO of TAPPI.

He is a Corporate ExecutiveEngineer with ABB Pulp and PaperDivision. He holds 10 patents and haspublished more than 40 technicalpapers. Dr. Chen has pioneerednumerous initiatives to improve controlof paper machines. His recent paperon “VAP and new indices for quantify-ing sheet quality and trouble shooting”won the 2009 Jasper Mardon Award.

Dr. Chen has served in a number ofoffices within TAPPI, includingPaperCon Steering Committee,PaperCon Track Manager, PCE&IDivision Technical Program Chair, PCDivision Vice Chair and PC DivisionChair. He developed a plan for theProcess Control Division focusing onmember involvement, contributionsfrom the Common Interest Groups and networking with local chapters and student sections.

One of the year’s most exciting eventsin Shanghai was the gala grand open-ing of ABB’s new QCS and WIS facto-ry, held on November 17 and 18,2010. One hundred people, includingABB business partners, the media,local government representatives andcustomers, took part in the launch cer-emonies.
