Abstract

Textile technology education is based on industrial ground. Theoretical background is

not sufficient so, industrial training is an essential part of study to make a technologist

techn i- cally sound in this field. Industrial training provides us that opportunity to gather

practical knowledge.

Knit Concern Limited (KCL) is a truly integrated undertaking. The textile

division has the capability to offer a complete product range for the export & domestic

textile ma r- kets. The goal of this textile factory is to become the preferred partner for

sourcing high quality fabrics & clothing from Bangladesh. With high advanced

technology & an empha- sis on developing local human resources, the textile division

has the potential to make an important contribution to the nation’s growing readymade

garments export sector.

The rationale behind the existing structure & future expansion of the textile division is to

capture value added at each stage of the textile manufacturing process. Despite Bangla-

desh’s lack of indigenous cotton production capability Knit Concern Limited

(KCL) has leveraged Bangladesh’s labor cost advantage & export competitiveness

to

maximumlevel.

HISTORY OF PROJECT DEVELOPMENT

KCL launched its very humble journey in 1990 from a rented building at Nayamati.

That potential embryo by virtue of futuristic enterprising, dedication to quality, co m-

mitment to excellence, adoption of state of the art technology and keen focus on cus-

tomer’s satisfaction, it could very rapidly metamorphose into a large corporate entity,

in its most modern sense, just by 1998. Since its inception, Knit Concern has never

stopped growing - in quality, quantity, and everything in between. Over the last

couple of years, conceding to its growth requirement, using most contemporary ma-

chines and equipment of German, Swiss, USA, Japan, Italy, China and UK origin, it

has nearly doubled its capacity. At present, on a single ca mpus at Godnail, Narajan-

ganj, with all necessary integrations in all dimensions, Knit Concern is producing

1,20,000 pieces of very high quality garments per day. There are many indicators that

may sketch the profile of Knit Concern ltd. business success but, perhaps, the in-

crease of its export alone, from merely US$1.03 million in 1992 to about US$ 60 mi l-

lion in 2010, would show the degree of its exponential growth as a one-stop apparel

supplier from Bangladesh. Now it becomes Knit Concern Group with several sister

REMARK

Knit Concern Ltd. (KCL), the parent company of Knit Concern Group, started ma n-

ufacturing and exporting knit garments back in the 1990s. Today, KCL and its subsid-

iary, KC Apparels Ltd. (KCAL), both being fully composite units on a single campus,

produce 1,20,000 pieces of knit apparels of latest quality and design everyday for the

international markets. Knit Concern is one of the top corporate taxpayers in the in-

dustry. It employs more than 8,500 people, and exports apparels worth over 60 mi l-

lion US dollars a year now. Besides, conforming to fair and eco- friendly standards, it

contributes in terms of both wealth and welfare to the nation.

RESPONSIBILITIES OF PRODUCTION OFFICER:

1. Give dyeing program slip.2. Match production sample with target shade.

3. Collect production sample lot sample matching next production,

4. Observe dyed fabric during finishing running & also after finish-ing.

5. Identity disputed fabrics & report to P.M/G.M. for necessary ac-

tions.

6. Discuss with P.M about overall production if necessary.

7. Sign the store requisit ion & delivery challan in the absence of

P.M.8. Also to execute overall floor works.

9. Maintain loading'/unloading khata.

10. Any other assignment given by higher authority.

JOB SUMMARY:

To plan, execute & follows up the production activities & control the quality produc-

tion with related activities.

DUTIES & RESPONSIBILITIES:

Overall supervision of dyeing, finishing production. Batch preparation & pH I chock. Dyes & chemical requisition issue & check. Write Fabrics loading & unloading time from m/c Program making, sample checking, color measurement Control the supervisors, operator, assistant operator and helper of Dyeing m/c. Andalso anyother over work as & when required by the management.

JOB DESCRIPTION OF S ENIOR PRODUCTION OFFICER:

REPORT TO : D.G.M. (production)

JOB SUMMARY :

To plan, execute & follows up the production activities & control the quality produc-

tion with related activities.

DUTIES & RESPONSIBILITIES:

Overall supervision of dyeing, finishing production. Checks the sensitive parameters of different machine for smooth dyeing Checks the different log books of different areas & report to management Checks out the plan to control the best output from supervisors & workers. Trained up & motive the subordinates how to improve the quality produc-

tion. Control the supervisor, operator, Asstt. Operator & helper of dyeing. Maintenance of machine & equipment Any other works & when required by

the management

The man power management system of Beximco Textiles Ltd. is well arranged. Every of-

KNITTING

Knitting Capacity: 35 Tons per day

Knit Concern's knitting facility is equipped with the world's latest and most dependable

brand machinery like Fukuhara, Orizio and Stoll. Excellence in knitting, however, is an

inborn characteristic of the group, inherited from the family of its chief, Joynal Abedin

Mollah. This family has been in yarn trading and knitting since 1960s. In-Line inspec-

tions, invariably followed by an intensive post-production inspection, are maintained

throughout the entire knitting process. It produces numerous varieties of fabrics including

Single Jersey, S/J Cotton Elastane, Rib, 1X1 Rib Cotton Elastane, Interlock, all kinds of

Drop Rib, all kinds of PK, single Jersey and Double Jersey, Engineering Stripe, Thermal,

Jersey Twill, Terry and many more.

KNIT DYEING

KCL has dyeing and finishing facilities. It has the largest machinery for fabric dyeing and

finishing. The state – of – the – art equipment reinforced with its intensive experience and

expertise result in a clone – like uniformity of the dye house material. In dyeing section

KCL uses Fong’s brand machines for high temperature and atmospheric dyeing. In fi-

nishing section KCL is using the world’s latest technology of well – known brand Tube –

Tex machine from USA and Santex brand from Switzerland. It has the bot h facilities the

open width and tubular finishing. The shade of every lot of the finished fabric is verified

with data color brand color matching system.

BATCHING

Batching preparation is the process where inspected grey fabrics are divided into different

batches with reasonable quantity according to machine capacity, nozzle number in order

to make them suitable for the further operation In batching. It must be carefully observed

that each Nozzle of a machine contains equal length of fabric.

PRE-TREATMENT

-For scouring & bleaching at first the fabric is loaded on to the bath .

-Required amount of water is taken to the bath .

-Wetting Agent & Anti creasing Agent is added.

-Scouring Agents (Caustic/Soda) & Stabilizer are added by the aid of dosing when the

temperature reaches at 50° C.

-H202 is added by the aid of dosing system for 5' .

Dyeing Bath Preparation :

- Auxiliaries are added at 50° C

-Salt added by dosing system ( time : 10-20')

- pH maintained at 6.5-7

-Color dosing at 6O° C for 20'

Exhaustion & Fixation :

-After 30' soda ash added by dosing for 30-35'

-pH checked & maintained at 10.5

-Dye bath is kept at 60° C for 40-60'

-After every 10' the sample is checked fixation occurs during this time.

-Rinse for 10' & the bath is drained.

Neutralization :

-The material should be neutralized to remove alkaline condition at room temperature by

acid wash for 15 min & rinsing will be carried on for 10 min.

Soaping :

-Then soaping agent is added & temperture raised to 90°-100°C for 10 min.

-The bath is cooled 7 rinsed for 10 min.

-Dye bath temperature then cooled to 60° C.

Softening:

Softener is applied to soften the fabric as well as it improves the hand feel. The material

is treated at 60°C for 20 mins. Then rinsing again & material unload.

At first the bath is set at 50° C & take the right volume of water in the dye bath.

Required amount of wetting agent is added.

Caustic soda is added & second heat command 60°C & stabilizer is added also.

H202 is dosed & 10' runs.

Temperture raised to 100° C & run the material for 30'

Cooling the bath at 75°C & bath is drained .

At 90° C the material is run for 15 mins

Cooling the bath to 75°C to darin

Add Acetic Acid to neutralize the whole bath of fabric & run time is 20'

Rinse the fabric for 5' & bath is drained .

New water from reserver is taken & pH should be 4.5-5 .

Enzyme is injected to the bath . Run time is 60' at 55°C

Temp. raised to 70° C & run time 10' & then drain

Again new water is taken & dosing of glaubar salt for 20' & pH should be check

(pH =7)

Soda is added by dosing for 40'at 50°C

Then raise the temp. & run the fabric for 35-60'.At this time after every 10' the sample ischecked.

Rinse the material for 10' & bath is drained.

At room temp. acid treatment is done for 20'& rinse the material for 5'

Soaping is done at 90°C for 10 min & bath is drained.

Fixing agent is added at 50° C & run time is 20' & bath is drained

Softening is done at 60° C for 20'& balli is drained.

Finally the fabric is unloaded.

White Shade:

At first Scouring bleaching chemicals are added to the bath & they are treated at 98°C for60'

Temperature is lowered at 80°C & OBA is added.Run time is 10'.

Temperature israised to 98° C & Run time is 20'.

Stripping for white :

-First of all these two chemicals are taken & treated with fabric in cold temperature for 30min.

Soda ash =0.5 g/L

Bleaching powder =0.5 g/L

Then Direct drain is done.

-After that these two chemicals are taken & treated with fabric at 98°C for 60 min.

Hydrose =1-2 g/L

Caustic Soda =1-2 g/L

-Lastly fabric is treated by acetic acid.

Machine Wash:

Add hydrose (6 g/L) & caustic Soda (6 g/L)

Run 20' at 110° C

Run 10' at 95° C

FINISHING

Textile finishing, in a restricted sense, is the term used for a series of processes to which

all bleached, dyed, printed & certain grey fabrics are subjected before they are put to

market.

OBJECTIVE OF FINISHING

-Improving the appearance,luster, whiteness etc.

-Improving the feel, which depends on the handle of the material & its softness,suppleness, fullness etc.

-Wearing qualities, non- soiling, anticrease, antishrink comfort etc .

-Special properties required for particular uses -water -proofing flame proofing etc .

-Covering of the faults in the original cloth .

-Increasing the weight of the cloth .

Some general rules of the inspection are-

1. Not 1 metre of cloth is penalized more than 4 points.2. Cloth is inspected on face side only unless specified.3. If the total defect parts per 100 yards of fabric are 40 or more the fabric will be

rejected.But it may be changed according to buyer’s requerments.

REMARK

KCL strictly follow up the production parameters like Temp, M:L ratio pH check etc. As

they do some difficult shade it takes more time for the production of the Batch.The

production officer & Sr. production Officer try their best to reduce the production time.

Introduction and Basic Procedure of Planning and Control

A planned work brings success. Without planning nothing is completed within the re-quired time. So planning has its own importance which is intolerable. "Planning" gives ascheduled task and 'control' completes it successfully. But production planning and controlis not an easy task. So Micro Fibre Group has a high-performance department called "Pro-duction Planning & Control". Its Basic working procedure is as follows –

RE-DYEING PROCESS

When shade is not matched then fabric is treated again in dyeing machine for shade

matching is known as re-dyeing.

Generally, re-dyeing is done if the shade is deeper than the target shade. It may occur

COMMON TEXTILE AUXILIARIES USED IN DYEING

Acid - The chemical compounds that dissolve in water and provide H+(proton). Itchanges the color of litmas paper from blue to red.

Alkalis - The chemicaL compound that dissolve in water and provide 0H- . It changes thecolor of litmas paper from red to blue.

Buffer - lt is a saturated solution of acid-salt or alkali-salt mixture. lt resists the change ofpH on addition of acid or alkali. Usually it is used to control the any bath solution. Buffersolutions are solutions containing mixtures of a weak acid or base and a salt of that acidor base.

Oxidizing agent - The chemical compound which provide oxygen during chemical reac-tion and converting to oxide, They gain electrons in a redox chemical reaction.

Reducing agent - The chemical compound which losses electron during chemical reac-tion. lt reduces other substances chemically, especially by donating an electron or elec-trons, for example, Hydrose (Na2S2O4), Rongalite C.

Surfactants - Surfactants or surface-active agents act in solid-liquid, solid-gas, or liquid-gas interfaces and reduces the interfacial tension. ln textile wet processing it works in be-tween solid- liquid interface and reduce the surface tension of liquid. lt has a versatile ap-plication in textile industries especially in textile coloration, for example, Wetting agent,Detergent, Lubricant, Foaming agent, Anti- foaming agent, Leveling agent, Dispersingagent.

Wetting agent - lt accelerates the wetability of material in solution; thus helps to easypenetration of chemicals into substrate. Usually it is used in scouring, bleaching and dye-ing processes. lt is available in market in form of clear or yellowish liquid.

Detergent - Detergents are one kind of surface active agents but the reverse is not alwaystrue. The surfactants which have detergency power and the number of carbon in aliphaticchain are not less than 9. Usually it is used in textile to clean the materials by removingundesirable substances. These products are either soaps or synthetic detergents.

Lubricant - The chemical compounds use to prevent contact between solid surfaces inrelative motion in order to reduce friction, wear, overheating, and rusting. They are verygood coolants, provide the appropriate range of viscosities, and are thermally stable.

Anti-foaming agent - Anti- foaming agents are another type of surfactants which are ableto prevent or reduce foam. Usually, anti- foaming agents are used in dyeing bath and inprinting paste to hinder foam generation. Excess foam generation can create adverse e f-fect in processing and product.

Anti-creasing agent - Usually used in dyebath or in finishing stage to prevent creasing offabric or garments.

Anti-pilling agent - Some man-made and blended fibre fabrics can easily form pills intheir surface. Thus it reduces the aesthetic value of the fabric or garment. Anti-pillingagents are used to prevent such kind of pills formation during wearing of cloth.

Leveling agent - Leveling agent is used in textile coloration process to achieve uniformdyeing over the whole substrate by controlling the rate of dyeing. Generally it is a non-ionic surfactants type compound either fibre substantive or dye substantive. lt is availablein market in liquid form.

Dispersing agent - usually it is used in disperse and vat dyeing process helps to distri-bute the dye molecules in dye bath. it is also help to penetrate the dye molecules into thesubstrate. lt is available in market in powder form.

Retarding agent - The chemical compound that are able to retard or control the dye up-take inside of the fibre .Using retarders is very common in acrylic dyeing with cationicdyes.

Carrier - Carriers are relatively small organic substances that usually have affinity forpolyester. lt acts as a catalyst to accelerate the dye penetration into the fibe in dispersedyeing process.

PROBLEMS IN DYEING

Uneven Dyeing

1. It can be caused due to rapid addition of dyes and chemicals. For this purposethe dosing of soda ash should be maintained properly.

2. Pressure difference.3. Over loading in the m/c.4. Yarn lot mixing.5. Improper control of temperature.6. Less amount of leveling agent.7. Improper pretreatment.

Uneven Shade in Rope to Rope

1. Improper rope length in each chamber.2. Improper fabric flow speed in each nozzle.

Off Shade

1. Improper M: L ratio.2. Lower amount of auxiliaries.3. Improper mixing of dyestuffs.

Dye Spots

1. This is most common fault caused by operator not correctly mixing andthoroughly dissolving dyestuffs in the right amount of water.

Batch to Batch Shade Variation

If any of parameters of dyeing are changed then it will produce problems in batchto batch consistency. In order to avoid this defect the following steps should be followed-

1. Maintain the same liquor ratio.2. Check that the fabric has the same dye affinity.3. Use the same standard program procedures for each batch.4. Making sure that the operators add the right batch of chemicals at the same

time & temperature in the process.5. Check the water supply daily especially ph, hardness & Na2CO3 content.

Crease Mark

1. Crease marks are produced due to the lower concentration of anti creas-ing agent and improper cooling rate (defective cooling gradient). Thisis encountered by increasing the concentration of anti creasing agentand proper adjustment of cooling rate.

Running Marks

Running marks are frequently related to the material construction and are caused by pooropening of the fabric rope.

1. Reducing the machine load and running at a slightly higher nozzle pressure,or using the next largest available nozzle size, may also help.

2. Either pre setting or pre relaxation of the fabric before dyeing can avoidthis problem.

3. Running and crack marks can also be a result of incorrect process proce-dures. A higher fabric speed, combined with slower rates of rinse and coo l-ing will often correct the problem.

4. Care should be taken to check that bath draining temperatures are not veryhigh especially viscose blends are involved.

5. Shock cooling of static material will also cause crack marks.

Intensive Foaming

1. In case of intensive foaming, which is caused when, the pumps try to pumpa mixture of air and water. This resets in the loss of nozzle pressure & floa t-ing of flake. If the foaming is severe it is better to drop the bath & restartthe process, after adding an anti foaming agent to the new bath.

Patchy Dyeing

1. It is caused, if dye solution is not correct and also scouring is improper.

Miscellaneous Problems

1. Batch to batch processing may vary due to the improper calculation of dyesand chemicals and improper strength of salt soda and H2O2 etc. Besidehardness of water and caustic may lead to an improper shade.

British Standard Glossary of terms (3811:1993) defined maintenance as:

tions, intended to retain an item in, or restore it to, a state in which it can perform a re-

Maintenance is a set of organised activities that are carried out in order to keep an item inits best operational condition with minimum cost acquired.

ELECTRICITY

It is impossible to continue the production without electricity. A frequent supply of

electricity is necessary for soundless production. In KCL all machines in dyeing &

finishing sections are provided electricity by the own generator of the industry . The main

utility electricity is supplied form PDB and also by Generator.

Knit dyeing: Four (4) Gas Generators

Yarn deying: Two (2) Gas Generators

Reserve: Two (2) Diesel Generators

GAS

Gas is mainly used for steam production

The gas is used from TITAS

Generally 36 m3 gas is required to produce 1 ton steam

Water

Knit dyeing: Four (4) Water Teratment Plant

Yarn deying: Two (2) Water Teratment Plant

Drinking water: One (1) Drinking Water Teratment Plant

Compressed Air

Natural gas is drawn by pipe through the filter above the compressor & the air is

compressed. In such a case the air becomes slightly hot. Hence cold water is drawn to

reduce the temperature of compressed air. Thus the cold water becomes slightly hot &

goes through outlet pipe to the overhead reservoir. Then the water falls slowly through a

compressed air along with some vapors are transferred to the reservoir where the vapours

are condensed & outlets drop by drop. The moist compressed air is transferred to the

dryer& a slight warm compressed air is delivered to require sections of KCL.

Steam

Steam is an important utility for dyeing section. Steam produced by the boiler Supply

water is simply treated in the boiler section by the two softener tank Then water reserves

to the feed water tank & this feed water tank warms the water Then water passes to the

boiler which produces steam & that steam supplies to the factory .

Store is the place where every type of raw materials, spares, finished goods arekept in proper system. Inventory control means the accurate calculation and data ofevery type of raw materials spares and finished goods in time to time store 4 inventorycontrol are necessary, because –

INVENTORY CONTROL SYSTEM FOR RAW MATERIALS

Dye store & other chemicals store Both of these are received by the store in charge. First he sends these to quality in-charge for inspection. If they are found to be of re-

quired quality then they are taken to store by the storekeeper. Store in-charge supplies these when required and records the date, type of material,

quantity and section in which supplied, in his register book.

Grey fabric store Grey fabric is usually stored in another storeroom, which is separate from dyeing

shade. Grey fabric is first sent to the QC department for quality assurance and then taken to

the storeroom. Grey fabric is received by fabric store in-charge. He supplies the fabric as per requirement and records the date, type of material, quan-

tity and section in which supplied, in his register book.

INVENTORY CONTROL SYSTEM FOR FINISHED FABRIC

Finished fabric from the compactor or stenter goes to inspection team. Here inspec-tion is done by a four points system.

Required GSM, width (diameter), shrinkage, spirality, wash fastness, rubbing fastnessetc are tested from the lab before packaging.

After finishing the fabric is kept in package before their transfer to the garments de-partment.

It is controlled by the finishing in-charge who keeps a list of total finished product.He also keeps a list of delivery products.

He supplies the fabric as per requirement and records the date, type of material, qua n-tity and section in which supplied, in his register book.

INVENTORY CONTROL SYSTEM FOR SPARE PARTS

Spare store officer keeps the spare parts in store and makes a list of spare parts. If the spare parts are little in stock he gives requisition to maintenance manager. Maintenance manager gives requisition to head office. Head office imports spare

parts or buys from local market as per requirement. As new spare parts arrive to store officer, he receives and catalogues them.

Costing system mainly describes how the cost of the final product is fixed by the compa-

ny. According to buyer/customers requirement at first the fabric is collected from local

and foreign suppliers. Then it id calculated how much dyestuff and chemical is required

to the end of the processing of that specific fabric .After that, the final cost is fixed in-

cluding some profit. Then the unit price is offered to the buyer for approves it.

POINTS FOR COSTING

The following points are considered for costing any dyed product in KCL:

Marketing plays a vital role in the field of displaying / showing the goods criteria of theproducts to the buyer & to communicate with the buyer.

Marketing strategy is a very important factors to sale the products to the buyer. If themarketing strategy is not so developed, it will be very hard to reach the goal. In case ofgarments marketing the dealings with the buyer is a very important factor.

KCL mainly senior marketing officers, merchandiser & higher officials deal with thebuyer. There are some fixed buyers of the industry. The buyers give their orders cont i-nuously all over the year. The marketing officers & the merchandisers communicate withthe buying houses to collect the orders.

We have completed our industrial attachment success fully by the grace of Almighty.

Industrial attachment sends us to the expected destiny of practical life The completion of

the two months Industrial Attachment at KNIT CONCERN LIMITED, we have got the

impression that the factory is one of the most modern export oriented knit composite in

Bangladesh Though it was established only a few year's ago ,it has earned " very good

reputations " For its best performance over many other export oriented textile mills .

Mill is settled with utility to give all convenient supports to the productions for twenty-

four hours . KCL has its own water pre-treatment plant & 26,300 cubic feet water

reservoirs in its Godnail campus The Godnail premises has its own power generation

plant where 1,900 kw power generators guarantee smooth & uninterrupted power supply

to its every operation .

However there are some points to be mentioned :

During the transport of the fabric in the dyeing floor & also during the loading of

the machine, fabrics are soiled for the contact with floor. This makes the

fabric/part of the fabric dirty. It may require more scouring/bleaching agent or

may create stain making it faulty.

The dyeing floor is watery most of the time. It should be cleaned all the time.

Many time the dosing pipelines are clogged due to the careless dosing of the

chemicals. The supervisors should supervise the floor more sincerely.

The machine stoppage time should be analyzed & minimized. The maintenance

should be carried out when the machine is out of action (wherever possible).

OUR APOLOGY :

The management of KCL are very helpful Our respective seniors gave us time

when ever they got .

Due to secrecy act, all the data on costing & marketing activities has not been

supplied & hence this report excludes these chapters.

Some of the points in different chapter are not described as these were not

available.

hence our effort spent on summarizing them.

But it must be said that KCL is a best place to get the practical knowledge about

the dyeing as they have lot of production of all quality .

LIMITATIONS OF THE REPORT

We can not able to collect the necessary information about garments section prop-

erly.

Because of secrecy act, the collected data on costing and marketing activities are

not sufficient.

We had a very limited time. In spite of our willing to study more deta ils it was not

possible to do so.

It is not possible to bind the whole process in such a small frame as this report;

hence our effort was to summarize them.
