INTRODUCTION

  An electrical connector manufacturing company produces many types of connectors, rail mountin

terminal blocks for panel wiring and Automation. Rail mounting terminal blocks produced are of various

sizes and specifications. An automatic Vision assisted sorting system will sort those components and

segregate defective items with the accepted items.

OBJECTIVE

Rail mounting terminal blocks are an assembly of small items that are assembled prior to the inspection

process. The objective of this system is to sort the assembled blocks by comparing a master piece with

the pieces in line. There are currently 10 points that need to be considered while inspecting the items. If

any of the listed points come true for the items being checked, the system shall discard it.

Conditions defining defective item:

1.   All components missing.

2.  Screw missing.

3.  Screw Clamp missing.

4.  Screw Clamp Tail bent.

5.  Current Bar reversed assembled.

6.  Screw Clamp wrong assembly.

7.  Threads absent in current bar.

8.  Shade variation.

9.  Short Molding.

10.  Groove for screwdriver missing/damaged in screw.

Given Below are the criteria on basis of which the sorting mechanism accepts the incoming item or

rejects it. For reference, Master item image is displayed on the right side to have a clear understanding.

1.   All components missing

It can be seen from the above image that there are all metal components missing.

2.  Screw Missing

 A right hand side screw is missing in the item.

3.  Screw Clamp missing.

It is clear from the above image that the right hand side clamp is missing in the item.

4.  Screw Clamp Tail bent.

 A screw clamp tail is limited to have certain angle of bent. An item with excess bent tail angle is

rejected.

5.  Current Bar reversed assembled.

 A current bar is assembled between two clamps which is a critical component in a rail mountedterminal blocks. If the current bar is assembled in reverse direction, it is considered as a defective

item. Thus, it gets rejected.

6.  Screw Clamp wrong assembly.

 A screw clamp has to face its tail in the opposite direction. This is to enable the wire end to get clamped

between clamp and a current bar. If it is assembled otherwise, it is considered as a defective item.

7.  Threads absent in current bar.

Threads in the middle of the current bar have to be checked. If they are missing from a current bar, it is considered as a defect in the item.

8.  Shade variation.

If the item to be inspected has a shade variation on a plastic moulding, then it is considered as a

defected item.

HARDWARE

Hardware Overview: 

Vibratory Bowl feeder:

 A vibratory bowl feeder is used to collect the components to be checked and feeds them one byone in a certain pattern and orientation to the conveyor belt. The conveyor belt carries those items

under vision system where they are all inspected and decision is taken accordingly to accept or

reject them.

Camera:

In our vision system for connector inspection, we have two cameras and two way lighting

system which are in horizontal and vertical directions.

Colour sensor:

 A colour sensor is required to detect shade variation on the surface of the plastic component.

SOFTWARE

Software Implementation: 

The system is controlled to be a stand-alone field program by NI LabVIEW software. Compact Vision

system ensures the camera vision. The control action of a part rejection mechanism will be provided

through System PC. An efficient state machine architecture that ensures robustness of the software, easy

debugging and reliability shall be developed.

In System, user can easily define setting according to his requirement by HMI touch screen. Elegant

popup windows that endure the user friendly interface and faster operations have been implemented.
