Primary Electric Distribution encompasses the logic of power management (bus shedding in accordance with the Generator Control Unit (GCU), reconfiguration of contactors for ground power unit, or auxiliary power sources, cockpit specific orders…) and Secondary Electric Distribution encompasses the way to bring energy to most of the loads (lights, computers, actuators…) through Circuit Breaker panels or Solid State Protection devices.

Crouzet Aerospace offers different components for different type of electrical protections:

› Electromechanical Circuit Breakers (CB) with several different terminals (frog legs, FASTON, EN, MIL…) and accessories › Single channel Solid-state Circuit Breakers (SSCB) (i.e. an electronic switch with logical Inputs, thus a one channel SSPC) › Remote Control Circuit Breakers (RCCB) for bus shedding or temporary power ON of equipments and loads › Power Distribution Boxes (PDB) designed to customer specifications › A Circuit Breaker Panel Kit (qualified to severe environment)

The goal of electric protection is to protect the cables, the installation and in some cases the load from smoking or igniting or damage due to excessive current or arcing.

Thermal Circuit Breakers protect the wire downstream of the Circuit Breaker. They do not protect the load. To do this, a Circuit Breaker must sense the current and break open the line (wire conveying the current) when the current surges ( if the current is above the authorized value for too long).

› Arc Fault Circuit Breakers protect aluminum structures, composite structures, hydraulic tubes, wires and bundles from the damages of arcing and reduce occurrences of fuel vapor ignition.

› Ground Fault Interrupters protect humans against electrical shock (with a threshold around 30 mA) and reduce fuel vapor ignition occurrences (with a threshold around 1 A).

› Solid State Power Controllers protect the wire downstream of the SSPC, they can control the power going to the load and they can protect the load if they are connected to the load’s heat sensors or security output.

› Remote Control Contactor and Circuit Breakers protect the wire downstream of the RCCB and they can protect the load if they are connected to the load’s heat sensors or security output.

Thermal Circuit Breakers have a trip curve which is defined in relation to the cable smoke curves for the entire operating temperature range (-60 °C to +125 °C).

Thermal protection based on i2t monitoring is a simple and therefore very reliable concept.

It is not sensitive to electromagnetic emission and has the advantage of not tripping on normal transient currents such as current surge caused by motor inertia, a capacitor inrush or a cold incandescent lamp filament etc...

For this purpose Circuit Breakers are composed of a latch, a spring, contacts and a current sensor (see next page).

ELECTROMECHANICAL CIRCUIT BREAKERS In this type of Circuit Breaker, the current sensing is done by a bi-metal. The bi-metal is also part of the actuator that will open the line: the bi-metal is bent by heat coming from the current, the bi-metal moves the key lock, releases the latch and opens the line.

* Trip free: even if the pushbutton is maintained in the closed position, the opening of the contacts (and therefore of the electric circuit) is ensured in the event of a current surge or short-circuit.

** Intrinsic safety (Fail safe): the Circuit Breaker has been designed with a fuse element to ensure that the electric circuit is opened in the extreme case of a blocked mechanism or glued contacts.

The Circuit Breaker bi-metal bends and releases the latch according to the overload current value and the overload duration (the bending is independant of the current direction).

If any, the auxiliary contact are galvanically isolated from the power and gives the state of the contacts (open or closed).

SOLID STATE CIRCUIT BREAKERS (SSCB) In this type of Circuit Breaker, the current sensing is done by a shunt or a Hall sensor in DC or a Current Transformer (CT) in AC. A microcontroller or FPGA acquires the current and simulates the i²t curve, the switch function is often done by MOSFETS, bipolar transistors, SCR (i.e. thyristors).

Elementary Solid State Circuit Breaker

The patented fuse F gives a 10-9 FH safety level (equivalent to mechanical Circuit Breakers) and still gives the possibility of reprogramming the Rated Current value by software.

«MORE THAN A THERMAL SWITCH»A SSCB is more than a thermal switch because when it is connected to a data bus, it provides intrinsically functions such as: › A remote switching ability (useful in application: contactor or relay function) › Dimmer or chopper function (useful in applications such as: motor speed control, light dimming, soft start) › Current monitoring (prognostic applications, load failure detection)

Also, › They are not susceptible to vibrations (useful in applications with high acceleration (Gs): aircraft, guns…) › They generate no audio noise (useful in applications such as: submarines, electric tanks, medical…) › The micro controller can run the arc fault protection algorithm › They can become a PLD with a protected power output (see p. 37) › They can protect the load (see p. 37).

The microcontroller will integrate the current going through the shunt and will open the MOSFET according to the current value and overload duration.

Wet arc

The associated Advisory Circular (AC) gives guidance for subpart H compliancy and indicates that a safety analysis of the Electric Wiring Interconnection Systems (EWIS) has to be done.

To certify the EWIS, the constructor must show a proactive approach to mitigate risks and perform a zonal analysis (EZAP).

When performing this analysis, it is very important to keep in mind that «regardless of probability, any single arcing failure should be assumed for any power carrying line» (page 31 of the AC) because the traditional way of thinking which was: «optional systems, like in flight entertainment, cannot cause a catastrophic failure condition» is not a valid assumption.

Locations where arcing must be mitigated:

A In flight entertainment area B Cargo and baggage compartment door actuators

C Fuel tanks

D SWAMP area (Severe Wind And Moisture Problem area) such as wires in landing gear well or cockpit window heater or wing defrost heaters

E Galleys to protect electrical socket appliances such as: Cooktop ovens, waste compacting machines, coffee machines etc…

F Places where due to vibration, heat, aging or after an incorrect maintenance operation there is a risk of a power line touching:

1. a critical hydraulic actuator line

2. pressurized air line (air duct) or flight critical data line

3. mechanical control system cable

4. oxygen lines

5. fuel lines

6. water and water/waste line (and below them in case of dripping)

7. hot air ducts

In case of an arc inside a bundle, arc fault technology will preclude a chain reaction in the bundle from inducing the loss of the complete bundle. Instead there will be a «controlled» deterioration of the wire(s) giving time for maintenance to be aware of the fault (by using the information coming from the circuit breaker) and thus avoiding a potential catastrophic situation.

ELECTRICAL PROTECTIONARC FAULT PROTECTION

EWIS PROTECTIONThe new FAA Part 25 subpart H requirements asks aircraft OEM to consider the electrical wiring interconnection as a system. This means that the airworthiness of the wiring must be guaranteed for the complete lifetime of the aircraft.

By incorporating AFCBs in your electrical network, you will be compliant to this new rule.

HOW DOES ARC FAULT PROTECTION WORK?AFCBs combine the safety of standard Circuit Breakers and high accuracy electronics to mitigate arcing. Each standard thermal Circuit Breaker is equipped with an electronic board in order to analyze the current waveform in real time to detect if arcing is occurring.

CARBON COMPOSITE (CFRP) PROTECTIONCarbon Fibres Reinforced Polymer (CFRP) can be damaged (delamination) and can ignite in case of arcing. The use of arc fault protection will mitigate damage and risk significantly as illustrated below:

The algorithm in the electric board works faster than the thermal bi-metal function as shown on the adjacent chart.

In case of an electric hazard, the arcing energy (thus mechanical damage) is divided by a magnitude (generally 10) as shown in the adjacent chart.

Developped in accordance with DO178B, the AFCB delivers effective arcing mitigation while keeping the robust and proven mechanical EN2995 thermal protection.

FUEL TANK PROTECTIONFollowing SFAR88 recommendation, the FAA and EASA have compelled PART 25 aircrafts to protect fuel tanks with Ground Fault. The purpose of these Ground Fault products is to mitigate fuel tank ignition by reducing the amount of leakage current to the airframe inside the fuel tank.

Documents AC2025_981_1C and EASA CS-25 AMC25.981(a) state that:«any components located in or adjacent to a fuel tank must be qualified to meet standards that assure, during both normal and failure conditions, ignition of flammable fluid vapors will not occur».

The above is a concern for: › Pylons & nacelles and small dimension aircraft where power line are routed near data buses or hydraulic tubes. › Wings where torque tube disconnections can cause severe damage to the wiring. › Composite wings with high power electric actuators (EHA, EBHA) in the vicinity of fuel tanks.

AC2025_981_1C states:

Page 17:«A practical means to achieve this is to provide sleeving of the wiring and an independent means such as a GFI or arc fault circuit breaker».

Page 20:«(f) Circuit Breakers Service experience has indicated that thermal mechanical circuit breakers installed in the fuel pump circuits have not been shown to preclude arcing […] Arc Fault Circuit Breakers and Ground Fault Interrupters may be needed to provide fail safe features necessary to demonstrate compliance».

THE GFCB: A CIRCUIT BREAKER WITH AN ENHANCED GFITraditional GFI do not capture series arcing or line to line arcing because these two faults do not create a leakage current to the ground (i.e. the CT that measures the homopolar current will still read «zero» with those 2 faults). By adding arc fault detection on each line, Crouzet Aerospace's GFCB is a GFI and a circuit breaker that detects these failure modes.

HOW DOES THE GFCB WORK? › Built in test

The GFCB provides built-in test features that allow aircraft maintenance personal to verify that ground fault protection is functional, or that a ground fault has occurred: data issued from the led on the flat of the threaded barrel gives this information.

› Severed wire detection

The GFCB includes «severed wire detection» (ie broken or cut wire) to preclude the heating of a motor if it is stalled (blocked) or running on only 2 phase (typical time detection is 1 second).

The above has been implemented because AC2025_981_1C states page 34: ( c) «[…] Automatic protective means, such as arc/ground fault interrupters or other means, should be provided to shut down the pump when a single electrical phase failure occurs. Periodic inspections or maintenance of these features may be required».

› The Crouzet Aerospace GFCB has 2 thresholds: – fault time confirmation – maximum ground fault current.

This enables Crouzet Aerospace to deliver products adapted to you load configuration. For instance, GFCB can be targeted either toward Delta (triangle) motor or star (wye) motor configuration.

The star configuration is specific because leakage current from the star center to the airframe is possible without being an anomaly (if the center of the star is grounded).

FROM SSCB TO SSPCUsing the most recent solid state technology, Crouzet Aerospace has developed 2 generic Solid State Circuit Breakers (SSCB): One for 28 VDC applications, the other for 115 VAC applications.

A Solid State Circuit Breaker is composed of a microcontroller, a switch and a data bus.

This enables a SSCB to provide more than just thermal protection; its role encompasses electrical functions such as: relay, gradator, chopper, ground fault, soft start, current measurement.

These functions can be used for light dimming, motor speed control, intermittent load command (on/off), inrush current limitation, sequential power ON of loads, load failure detection. This is why they become Solid State Power Controllers (SSPC).

WHEN DO I NEED A SSPC?Cost efficiency will depend on the ability to encompass several of the previous functions. When thinking of an SSPC solution the following chart must be kept in mind:

EASY TO OPERATEBoth 115 VAC and 28 VDC SSPC components are delivered with a laptop/tablet interface that enables a quick appropriation of SSPC features. Command from the laptop are transferred through CAN bus. The laptop/tablet interface can be replaced by a MCU or Utilities Management System (UMS) that sends and receives data frames through CAN2.0B.

Our High-Performance Thermal Circuit Breakers exceed the standard for shock and vibration for military applications.

It has allways been troublesome for electrical systems engineers to find the best suitable circuit breakers for harsh environments. Crouzet Aerospace has developed a specific series of circuit breakers which go far beyond the current standards.

When used in the vicinity of cannons or missile launchers and in circuit breaker panels installed next to machine guns (e.g. helicopters, jet fighters or armored vehicles) the high «shock and vibration» family avoids installing silent blocs on panels or on circuit breakers (while maintaining top circuit protection performance).

For the single pole circuit breaker the High Shock and Vibration products multiply by three the endurance level to random and sinus vibrations, compared to AS58091 level or basic MS33201 levels.

PREQUALIFICATION To reduce development time the kit is qualified to harsh environnement.

The use of the panel or its sub-sets enables the quick fielding of a qualified solution. If the assembly recommendation and Circuit Breaker locations are respected, Crouzet Aerospace guarantees the electrical and vibrational behavior of the kit: › Temperature and electrically from -55°C to 71°C with a 100% utility factor (150 A output)

› Vibrations: Random and Sinusoidal rays (Harsh Helicopter Level)

› Crash, fungus, sand and dust.

KIT CONSTITUTIONThe kit is composed of spacers, a PCB board, FASTON Circuit Breakers, and positionning rings. A front panel with removable plate is also available. The removable plate is compatible with accessories (Circuit Breaker gags and obturators).

WORLD RECORDThe above kit assembly conveys 150 A at 71°C, it weighs 528 g with 16 Circuit Breakers and thus gives a panel efficiency ratio of 528 g=33g/CB a world record!

A STANDARD PCB CARRYING FASTON CBS Crouzet Aerospace is the first company to invent the concept of «do it yourself» Circuit Breaker panels and with this technique, it has created the lightest extractible Circuit Breaker panel in the world!

The concept is based on a generic PCB carrying 16 FASTON CBs that you can duplicate (if several bus bars are needed or if more Circuit Breakers are needed).

ELECTRICAL DISTRIBUTIONREMOTE CONTROL CONTACTOR & CIRCUIT BREAKER

The RCCB’s primary use is to power loads that do not need to be permanently ON (to optimize energy). This is why it is used: › For powering hydraulic actuators of cargo bay doors › For powering Electro Hydraulic Actuators (EHA) and Electro Backup Hydraulic Actuators (EBHA) › For powering ON and OFF the galleys or In Flight Entertainment (IFE)

The RCCB contacts are CLOSED and OPENED (load is set ON and OFF) only once or twice during the flight; it is designed to commute at least 100,000 times, giving the aircraft a minimum of 50,000 cycles (take off and landing).

The RCCB merges a contactor function and a circuit breaker function in a single unit. The contactor is closed when 28 V is applied on the command input. The RCCB has a status display window and a mechanical «TRIP indicator».

When the CB has tripped, the mechanical «TRIP indicator» is «popped out» and must be pushed back in manually to RESET the circuit breaker.

Our real MTBF figure of 300,000 Flight Hours (field value) during 20 years of service have convinced our customers to mount the RCCB successively on: › Galleys feeders › Cargo doors actuation motors › Flight control power packs (EHA and EBHA) of primary flight control actuators(spoilers; ailerons; rudder)

TRIPPING CHARACTERISTICS

HOW DOES IT WORK? The RCCB merges a contactor function and a circuit breaker function in a single unit. This association gives the following unique advantages: › Reduction of the length of generally large cross-sections wires (mass reduction and harness simplification) › Reduction of voltage drop (reduced number of contacts) › Reduction of volume › Improved reliability (less components)

The contactor is closed when 28 V is applied on the command input.

The RCCB has a status display window and a mechanical «TRIP indicator». When the CB has tripped, the mechanical «TRIP indicator» is «popped out» and must be pushed back in manually to RESET the circuit breaker (see page 16).

The «protection function» overrides the «contactor function». After tripping, the RCCB must therefore be reset manually, this avoids any risk of spurious restarting.

TIME STAMPING CIRCUIT BREAKER FOR MAINTENANCE COST EVALUATIONUsing a specific software, the electronic board included in the Circuit Breaker can measure the time an equipment has been powered ON and transmit it to a portable device. This can be used to measure the real MTBF of the equipment. The time stamping products give same thermal protection as a standard Circuit Breaker.

FREQUENTLY ASKED QUESTIONS

1 HOW TO USE CIRCUIT BREAKERS WITH LOADS USING VERY LITTLE CURRENT (EXAMPLE 100 mA):Definition of wetting current: it is the minimum current needed to flow through a mechanical switch while it is operated in order to break through any film of oxidation that may have been deposited on the switch contacts. It is the minimum current that enables 20-25 years operation of the circuit breaker.

Example:

If you want to power a load that has a 100 mA current consumption. You cannot use a single AWG20 wire and a 0.5 A or a 1 A circuit breaker to protect the AWG20 wire because the wetting current of a circuit breaker is 250 mA it will not operate properly after 5-10 years in the field (voltage drop will be incorrect).

You must find another load (with a higher consumption than 250 mA; for instance a 2.3 A load) in the vicinity of your 100 mA load and use the circuit breaker and wire of «higher current load» in the following manner:

You must ensure that by unpowering both loads (i.e. by opening the breaker), you do not create a safety hazard.

2 STORAGE DURATION & CIRCUIT BREAKER CYCLING (EXTRACT OF EN3773-001)The storage duration under conditions of §13.2 shall be three years maximum. After a longer period, the following tests shall be conducted before use: › Voltage drop at 2*RC › Tripping time at 2*RC

at the ambient temperature of 23 °C.

NOTE: Three to five switchings (cycling) shall be performed prior to check. If the second voltage drop measurement fails, the circuit breakers have to be scrapped.

3 WHEN DO YOU NEED PUSH-PUSH CIRCUIT BREAKER?With gloves it can be easier to use only one finger to open or close a protected line (rather than capture the button with index and thumb and pull/push on it).

5 WHY USE FAKE (DUMMY) CIRCUIT BREAKERS?When making a Circuit Breaker panel, you can require «Space» provisions for future loads (this is very frequent for helicopters where configurations are modified just before customer delivery or in the field).

To reduce the delay time, OEM can want a pre-wired bus-bar and a pre-wired distribution wire and a fake Circuit Breaker. The ‘fake’ or dummy Circuit Breaker will hold in place the bus bar and hold in place the distribution wire so that they do not create shorts or hazards due to them being pre-wired and «loose» in the Circuit Breaker Panel. Such dummy Circuit Breakers can also bare signal contacts if required. › They are lighter than normal breakers because they are «empty». › They do not convey current between their terminals. › The button can be permanently pushed in or popped out.

7 HOW TO ASSOCIATE A LOAD WITH A CIRCUIT BREAKER AND A WIRE?You must persuade yourself that a thermal Circuit Breaker protects the wire from smoking and igniting; it does not protect the load. The following information is similar to EN3197.

STEP 1Chose a CB rating between 15 % and 20 % above the nominal current to be carried through the wire. This provision is needed because in the future, if you want to change for a more powerful load, or add new loads on the same line, or your mechanical load has more friction you will need margin on the CB rating.

Generally military aircrafts CB will be loaded around 80% or 90% of RC, civilian aircrafts around 60% of RC.

You must know the inrush current profile of your load (generally the worst case is when temperature is low) and check the compatibility of the inrush current with the chosen CB’s trip curve (see example next page).

STEP 2Select a wire gage that will ensure no more than 40 °C temperature rise when it is run through by your nominal current. For example (EN3841-100):

STEP 3 You need to know the «final» routing of the wire because if it travels through a non-pressurized zone or is «buried insidea bundle» it will heat more and will «fume or ignite» quicker than expected. You will perhaps need to decrease AWG value (i.e. specify a larger cable size) to insure step 2 rule.

STEP 4The voltage drop from the generator’s point of regulation to the load or equipment must be compatible with the operating voltage of the load or equipment. In general: › In 28 VDC the voltage drop must not be more than 1 V between generator output and load input. › In 115 VAC the voltage drop must not be more than 5 V between generator output and load input.

If your wire is very long, you will perhaps need to decrease AWG value (i.e. specify a larger cable size) to insure the above voltage drop.

STEP 5Verify that the minimum short-circuit current allows the tripping of the protection device in case of a fault near the load or equipment.

EXAMPLE:I have a 28 VDC motor of 180W. The motor requires 180/28 = 6,4 A nominal current (when torque is high).Step 1 says that the correct rating for the circuit breaker could be a 7.5 A (around 20% above nominal current).Step 2 says that a AWG16 wire is suitable for a 6.4 A nominal current (with 6.4 A the temperature rise of the wire will be less than 40 °C).Unfortunately, when you connect the motor and power on the motor, the CB trips. This is due to the inrush current of the motor. If you look at the inrush current of your motor (with an oscilloscope for instance) it looks like the figure on the left:

CONCLUSION:

You must choose a 10A CB to be able to pass the inrush current.

Also: the wire powering the motor is not in a pressurized zone (in a pressurized zone air is a heat sink) or it is imbedded inside a bundle. In this situation, it will not be cooled down by the surrounding air and will deteriorate with time.

In accordance with Step 3, to reduce wire heating you finally must use a AWG14 wire.

You notice that your motor stays above 15 A (2 times Rated Current) for 3 seconds

this «collides» with the trip envelope of your Circuit Breaker

Indeed, the above curve shows that at 2 times rated current (here 15 A for a 7.5 A CB) the CB will trip before 3 seconds.

CONCLUSION: you must use a 10A CB with a AWG14 wire.

8 WHEN DO YOU NEED SIMULATOR CIRCUIT BREAKERS?Simulator Circuit Breakers can be connected to computer inputs. There are two ways to do this:

1 - Use the auxiliary contacts of a CB (adapted to convey 100 to 200 mA). If your «in the field CB» has a black button, you will require that your simulator CB (with auxiliary contacts) bares also a black button. For this reason the simulator family 8440227xx is a «black button» version derived from the 844026xx family (which has a green button).

2 - Use the power therminals of a 0.5 A CB (low resistor) and change the button marking to your need: 3A, 5A 35A etc... An example of such a solution is the simulator family 84402036 84402044 which is internally 0.5 A CB (the 84402011) but bares a button marking of 3 to 35 A.
