Overview

Caterpillar was working on a revolutionary design concept with joystick controls in the late 1990s. Customerstested new prototype machines in January 2003. Their feedback was encouraging, giving us the confidenceto fine tune the design.

In February 2003 Caterpillar surveyed over 500 customers worldwide, asking what they would like to seein future motor graders. Some of their responses included:

• Easier operation

• Easier DCM maintenance

• Better visibility

Many customers, looking for an easy-to-learn, easier-to-operate machine, said that they would prefer joystickcontrols. These answers encouraged Caterpillar to continue moving forward with the control system anda broader range of M-Series advancements.

Research and developmental work led Caterpillar to test the “Maddock Stick,” a joystick system that hassince been picked up by John Deere and offered as an attachment called “GraderStick.” Caterpillar testedthis joystick for approximately 18 months, but investigations proved that the system performance wasinadequate for three main reasons:

• Bolt-on attachment – The joystick was not integrated into the cab.

• Not inclusive – The system did not control all functions of the motor grader; steering wheel andtraditional levers were still needed, as well as transmission controls, differential lock and throttle control.

• Insufficient controllability – Modulation and hydraulic control did not meet Caterpillar standards.

Limited acceptance from the Caterpillar dealer advisory panel on the Maddock Stick encouraged the teamto stay focused on the designs Caterpillar already had in process. Multiple phases of development andvalidation, conducted in a variety of applications, were needed in order to perfect the M-Series design.

Overview

Over the course of developing the M-Series machines, Caterpillar received input from over 3000 customers. This included multiple on-site machine trials and operator testing, as well as an extensive and aggressivefield follow validation program involving over 80 machines and over 80,000 hours of operation.

The M-Series continues to build on the legacy of quality already established by Caterpillar® motor graders. The extensive validation program, combined with improvements to the manufacturing process, allowsCaterpillar to further enhance our quality.

The M-Series assembly line utilizes in-process validation to ensure that all components are tested andvalidated throughout the entire machine assembly process. In addition, all M-Series machines are built ‘insequence’ and ‘in-station’ to maintain superior quality levels. Any assembly technician can stop productionat any time if a component, its installation or operation do not meet Caterpillar standards.

The end result of this development process is a motor grader line with breakthrough technologies, testedin the field and built around real applications and real customer needs.

Front Frame Structure. The 140M and 160M frontframes are a formed structural carbon steel tube.Advanced fabrication technology uses a singlesteel plate that is formed into shape and resistancewelded, producing a robust tube. Evenly distributingstress loads increases durability of the frame. This process will also significantly reduce weldjoints that, in turn, increase durability and factorythroughput.

Rear Frame Structure. The box-sectioned hitchdesign helps resist torsion loads and ensurestructural durability. The box-sectioned channelsconnect to the integrated bumper, tying the rearframe together as one unit so the frame canwithstand heavy-duty applications such asripping and winging snow.

Articulation Hitch. A large tapered roller bearing atthe lower pivot carries loads evenly and smoothly. This joint is sealed to prevent contamination inthis critical area. A mechanical locking pin preventsframe articulation to ensure safety when servicingor transporting the machine.

Circle Construction. Caterpillar circles are rolledringed seamless steel forgings built to stand up tohigh stress loads and provide structural durability. The uniformly spaced circle teeth are flame cutfor accurate positioning and smooth finishingon the working surfaces. The front 240° of circleteeth are heat induction hardened to reduce wearand ensure component reliability. For maximumsupport, the circle is secured to the drawbar bysix circle support shoes. The raised wear surfacearea on top of the circle extends the componentlife of the circle and drawbar.

Drawbar Construction. The A-frame drawbar usesa tubular design for high strength and optimumdurability. A 20 mm (0.8 in) “yoke” plate hasbeen added for additional strength that extendsfrom the circle area to the front of the drawbar.

Aggressive Blade Angle. The Caterpillar M-Seriesfeatures a long wheelbase that provides space toquickly position the blade at an aggressive anglewithout interfering with front or rear tires. Theaggressive angle keeps the material rolling alongthe moldboard. This versatility prevents anundesirable bulldozing effect and ultimatelyrequires less power to get the job done. This isparticularly helpful when handling very drymaterials or cohesive soils.

Structures, Drawbar, Circle and Moldboard. The 140M and 160M frames provide a solid workingplatform, and the DCM delivers service ease and precise blade control for maximum productivity.

Structures, Drawbar, Circle and Moldboard

Top-adjust drawbar wear strips

Top-Adjust Drawbar Wear Strips. The patentedtop-adjust wear strips dramatically reducedrawbar/circle adjustment time. By removing theaccess plates on top of the drawbar, shims andwear strips can easily be added or replaced by asingle technician, without removing the circle.Covering the same surface area as the H-Seriesmachines, the 12 mm (0.47 in) thick wear insertsare designed for extended life. This feature cutsservice downtime and lowers the overall machineoperating costs for customers.

Replaceable Wear Inserts. Tough, durable nyloncomposite wear inserts reduce rotational frictionfor maximum circle torque and longer componentlife. They are located between the drawbar andcircle, and between the support shoes and circle.High load-resistant brass wear strips are placedbetween the blade mounting group and moldboard. This sacrificial wear system can be replaced easilyand helps keep components tight for fine grading.

Shimless Moldboard Retention System. The unique, shimless moldboard retention system reduces thepotential for blade chatter. Vertical and horizontaladjusting screws keep the moldboard’s wear stripsaligned for precise blade control and dramaticreductions in service time.

Shimless moldboard retention system with adjusting screws

Moldboard. The optimal curvature and largethroat clearance help move material quickly andefficiently in all soil types. These features, inaddition to maintaining the proven H-seriesmoldboard surface area and blade curvature, givethe 140M and 160M excellent load distributionand minimal material buildup into the circle areawhile allowing large blade loads to roll freely.Heat-treated moldboard rails, hardened cuttingedges and end bits, and large diameter bolts assurereliability and longer service life. The moldboardside shift rails are welded to the moldboard usinga uniform continuous submerged arc weldingtechnique for superior strength. The side shiftcylinder is positioned on the left side to eliminatesnow wing interference.

Moldboard Positioning. The seven-hole link bardesign extends the possibilities for moldboardpositioning and is most beneficial in bank slopingand in ditch cutting and cleaning. During banksloping, the machine can remain on the groundand off the slope. In ditching applications, theblade can reach far out and down, which keepsthe machine on a dry, level surface. This resultsin a high production potential.

Smooth Shifting Transmission. The 140M and160M combine several key innovations to ensuresmooth, powerful shifts throughout the gear range.

Electronically Controlled Shifting. The fullElectronic Clutch Pressure Control (ECPC)system optimizes inching modulation and smoothsshifting between all gears and directional changes. This is performed by electronically controllingshifts at the correct time and modulating theengagement of the clutches. ECPC providesoutstanding control and also extends the life of thetransmission by placing less stress on transmissiongearing while reducing operator fatigue.

Load Compensation. This standard feature ensuresconsistent shift quality regardless of blade ormachine load. Electronic Control Modules (ECMs)process input from the engine and estimate theload on transmission to automatically adjust theclutch engagement rate. Load compensationprotects the clutch and ensures smooth shifts.

Viscosity Compensation. This oil selection featureallows the machine to take into account varyingoil weights for consistent hydraulic performance. The calibration is fully integrated into the machineand can be performed using Cat Messenger. It allows the operator to select oil weight foroptimized shift performance. At extreme coldtemperatures, this feature pre-primes the clutchesfor optimum operation.

Controlled Throttle Shifting. This standard featurehelps to smooth directional and gear changeswithout use of the inching pedal by momentarilyreducing engine speed for optimal shift pointsfor directional changes and some key forwardgear changes.

The advantages of controlled throttle shifting(CTS) include improved shift quality, controlledclutch friction and heat generation during the shift, dampening of any torque reaction at the springcoupling between the engine and transmission, reduced operator fatigue and less affected worked-ground conditions. The introduction of CTSplaces the M-Series Motor Grader as the marketleader in transmission shift quality.

Shuttle Shifts (Directional Shifts). The M-Seriestransmission allows direction changes without usingthe inching pedal to control clutch engagement.Designed with electronically controlled proportionalvalves and an advanced shift control strategy, the M-Series transmission precisely controls theengagement of the directional clutches for a verysmooth transition from one direction to the other.

Power Train. An electronically controlled power shift transmission assures smooth shifting andmaximum power to the ground. A modular rear axle and hydraulic brakes simplify serviceabilityand reduce operating costs.

The transmission can perform shuttle shifts up to3rd gear. For example, if the operator was travellingin 2nd Forward gear, a flip of the direction indextrigger will move the transmission into the 2ndReverse gear. The same applies to 1st gear and3rd gear, respectively. If the operator is travellingin a gear greater than 3rd and requests a shuttleshift, the transmission shift control logic willautomatically downshift the transmission from thecurrent gear to 3rd and perform a 3-to-3 shuttleshift. Additional shuttle shifts can be performedunder more advanced operator input conditions.

Engine Over-Speed Protection. Electronicover-speed protection helps prevent engine andtransmission damage, and extends component lifecaused by premature downshifting or grade-inducedover-speeding. The electronic controller willprevent a downshift from occurring until theengine has slowed. The transmission willautomatically up-shift if the machine speedincreases beyond the capability of the selectedgear between 1st and 7th gear forward.

Power Shift Countershaft Transmission. Designedand manufactured specifically for the 140M and160M motor graders, the direct drive countershafttransmission is matched with the powerful Cat C7and C9 engines to maximize power to the ground.

Direct Drive. Delivers superior fuel efficiencyand “feel” of blade loads, material hardness andground speed. New electronic control valvescompensate for load and temperature whenengaging clutches for improved shifting qualityand longer transmission life.

Modular Rear Axle. The 140M and 160Mincorporate a bolt-on modular rear axle design, allowing easy access to differential components, improving serviceability and contaminationcontrol, and lowering maintenance time andoperating costs.

Front axle

Front Axle. The Caterpillar® sealed spindlekeeps the bearings free from contaminants andlubricated in a light-weight oil (1). This durablelow maintenance design reduces the customer’sowning and operating costs because repackingwith grease is never required. Two tapered rollerbearings (2) support the wheel spindle. The Cat“Live Spindle” design places the larger taperedroller bearing outboard where the load is greater, extending bearing life.

Gear Selection. Eight forward and six reversegears give the operator a wide operating range. The specifically designed range of gears ensuresmaximum productivity in all earthmovingapplications.

Inching Pedal. The robust pedal allows precisecontrol of the machine with low pedal effort andsuperior modulation. The electronic control module(ECPC), which controls the transmission, allowsoptimum inching modulation for each specific gear, providing the operator better control and feel wheninching is needed. No inching pedal is requiredfor directional or gear changes. Precise control ofmachine movements is especially important infinish grading or other close-quarter work.

Programmable Autoshift. The optional autoshiftallows the operator to easily customize variousshift parameters through Cat Messenger to matchthe specific application requirement. The operatorcan select a specific range of gears to work in sothat the machine will automatically shift thetransmission at optimal points. This allows theoperator to focus on the work, improving safety, productivity and ease of operation.

Brake design

Hydraulic Brakes. Caterpillar designs andmanufactures oil-bathed, hydraulically actuated(1), multi-disc brakes that are completely sealed. These provide smooth, predictable braking andlower operating costs. With the largest total brakesurface area in the industry (2) of 23 000 cm2

(3,565 in2), the 140M and 160M deliver dependablestopping power and longer brake life.

Brake Serviceability and Reliability. A brakewear indicator/compensator system (3) maintainsconsistent brake performance and indicates brakewear without disassembly. This system is locatedon the wheel housing behind the tires. The customercan adjust the stop rod to allow consistent brakepiston travel as the frictional material wears, and also check remaining life at the same time. The system’s integrated functions cut servicetime and extend brake service life.

Parking Brake. The spring-applied, hydraulicallyreleased multi-disc parking brake is automaticallyengaged with the operator presence system, andcan be easily serviced without transmission removalto reduce operating cost. A sealed, oil-cooleddesign extends component life and reduces theneed for service.

Engine

ACERT™ Technology. ACERT Technologyrepresents a series of revolutionary and incrementalimprovements developed by Caterpillar that reducesemissions at the source. It is sometimes easier tothink of ACERT Technology as a series of buildingblocks used by Caterpillar to optimize engineperformance while meeting U.S. EPA Tier 3and European Stage IIIa regulations.

This breakthrough technology reduces combustiontemperatures and emissions during the combustionprocess by using advanced technology in the airand fuel systems, in conjunction with integratedelectronics. The electronically controlled fuelsystem allows for multiple injections of smallamounts of fuel in each combustion cycle, allowingfor more complete fuel burn and in turn reducingcombustion temperatures.

Combining this with an advanced air systemprovides more cool air in the combustion chamberand controls the air volume required at variousloads and speeds. It automatically adjusts to therequirements of the engine at any particular time, providing optimum power and fuel economy, while reducing emissions with continueddurability and improved performance.

The C7 and C9 engines feature a water-cooledcenter-section, waste-gated turbocharger. The turbocharger has a Titanium compressionwheel for increased turbo life and reliability. This wheel spins at extreme speeds, especiallyin high altitudes. The Titanium compressionwheel can withstand these high-spin conditionswith much better wear characteristics.

Engine. The Cat C7 and C9 engines combine power management with ACERT™ Technology to delivermaximum power and efficiency in every gear while reducing the environmental impact.

Page 22: Caterpillar Product Information Product Bulletin · Motor Graders May 2007 Caterpillar Product Information Product Bulletin ... 14M 21 379 (47,133) 259-294 (193-219) 4.2 (14)

Fuel Delivery. One of the breakthroughs ofACERT Technology is the concept of multipleinjection fuel delivery. This process involves ahigh degree of precision as the combustion processgrows in complexity with changing engine speedsand load demands. One key benefit of multipleinjection technology is lower combustion chambertemperatures that in turn generate fewer emissions. In precisely shaping the combustion cycle,Caterpillar is also optimizing fuel combustion, further reducing emissions output while givingcustomers more work for their fuel expense.

Electronic Control. Caterpillar has beenelectronically controlling its engines since themiddle 1980s. The culmination of this pioneeringspirit is the ADEM™ A4 controller that preciselymanages all engine systems. It is a 32-bit computerthat uses sensors throughout the engine to regulatefuel delivery, valve timing and all other enginesystems that require input, to manage load andperformance. The ADEM™A4 controller is themuscle behind engine responsiveness, self-diagnosis,fuel economy and emissions. Software offersflexibility in fuel mapping, allowing the engineto respond to specific application needs as wellas weather and altitude conditions.

Air Management. Engines need clean, cool airin order to perform, and as such, air managementis key to optimizing engine performance andcontrolling emissions. A new cross flow design inthe cylinder head facilitates air movement, whiletighter tolerances between the piston and cylinderliner reduces blow-by gases.

The combination of the above three buildingblocks of ACERT™ Technology provides precisecontrol of the combustion process.

Power Management. Variable Horsepower (VHP)automatically delivers an additional five horsepowerin each forward gear 1st through 4th, and eachreverse gear 1st through 3rd. This standard featureoptimizes rimpull for all gears by balancingtraction, speed and horsepower while conservingfuel. The system limits horsepower in lower gears, which helps reduce wheel slip where traction islimited. With the Variable Horsepower Plus(VHP Plus) option, an additional five horsepoweris delivered in each forward gear 5th through 8thfor more power at higher speeds.

Performance. The Cat C7 and C9 engines help the140M and 160M increase productivity by:

• delivering a 1,000 rpm working range

• 3048 m (10,000 ft) altitude capability beforeengine deration

• high engine torque

• proper horsepower-to-operating weight ratio

Their superior torque and lugging capability canpull through sudden, short-term increases in loads, maintaining consistent, desirable grading speedsto get the work done faster without downshifting.

Hydraulic Demand Fan. The efficient hydraulicdemand fan automatically adjusts fan speed toengine cooling requirements. Where additionalcooling is not required, the fan will decrease to550 rpm, in turn reducing required horsepower. This results in lower demand on the engine, putting more horsepower to the ground andimproving fuel efficiency.

Exhaust Emissions Compliant. Illustrating theCat commitment to environmental responsibility, the M-Series ACERT Technology engine operatesin a clean and quiet way. With reductions in NOx,hydrocarbon and particulate emissions, it meetsor exceeds U.S. EPA Tier 3 and European UnionStage IIIa standards.

Caterpillar engines with ACERT Technology canmeet exhaust emissions regulations without usingultra-low sulphur diesel (15 parts per million). The M-Series machines can use the same fuelas the H-Series (500 parts per million) withoutsacrificing engine life.

Hydraulics

Balanced Flow. Hydraulic flow is proportionedto ensure all implements operate simultaneouslywith little effect on the engine or implement speeds. If demand exceeds pump capacity, all cylindervelocities are reduced by the same ratio. The resultis improved productivity in all applications.

Predictable movements

Consistent and Predictable Movement. The electro-hydraulic system uses valves thatprovide Proportional Priority Pressure Compensatedcontrol for precise implement and machineoperation. These valves contain spools that arespecifically cut for each hydraulic function onthe motor grader. They compensate for differencesin flow requirements, based on cylinder size andthe difference in surface volume between the rodend (blue) and barrel end (red) of the cylinder. The result is predictable, consistent hydraulicspeeds whether extending or retracting thecylinder.

All Wheel Drive (AWD) System. The optional AWDsystem utilizes dedicated left and right pumps forprecise hydraulic control. This system delivers themost torque in the industry through its two pumpsand infinitely variable axial piston motors. Thesehighly efficient variable motors enable maximumtorque and speed in all gears instead of alternativesystems that utilize two speed motors, which limittorque in gears 5-8. The M-Series delivers themost power to the ground increasing productivityin the most demanding applications.

AWD – Constant Net Power. When equipped withAWD, the 140M and 160M will automaticallyincrease the gross power up to 26 kW (35 hp)when the system is engaged. This offsets theparasitic losses caused by the additional pumpsand motors, and maintains a constant net powerto the ground for maximum productivity andno loss of power.

Precise control

AWD – Hydrostatic Mode. Standard with AWD,this mode disengages the transmission andprovides hydraulic power to the front wheels only. This smooth power delivery is ideal for work incul-de-sacs, allowing the operator to concentrateon finish grading without having to worry aboutthe inching pedal.

The ground speed is infinitely variable and easilycontrolled with a dial in the cab. The ample workingrange of the Hydrostatic mode (up to 8 km/h –5 mph) ensures that all requirements are met bythis industry leading feature.

All Wheel Drive, Work Tools and Attachments. The All Wheel Drive, Work Tools and optionalattachments for the 140M and 160M, including the industry leading All Wheel Drive system, expandmachine versatility, utilization and performance.

Safety

Operator Presence System. The Operator PresenceSystem keeps the parking brake engaged andhydraulic implements disabled until the operator ispresent and the machine is ready for safe operation.

‘Present’ is defined as:

• the operator is seated

• transmission output speed is greater than zero

• the inching pedal is depressed more than 90%

• the transmission is not in Neutral

The parking brake will engage automatically if theoperator is not present.

‘Not present’ is defined as:

• the operator leaves the seat

• transmission output speed is zero

• the inching pedal is not depressed

• the transmission is in Neutral

This feature will help reduce operator injury andprotect surrounding equipment.

Secondary Steering System. The standardsecondary steering system automatically engagesan electric hydraulic pump in case of a drop insteering pressure, allowing the operator to steerthe machine to a stop.

Speed Sensitive Steering. The steering softwareautomatically provides an infinitely variable ratiobetween the joystick and the steer tires, resultingin less sensitive steering as the ground speedincreases.

Low Sound and Vibration Levels. Isolation mountsfor the cab, engine and transmission maximizeoperator comfort and help to minimize sound andvibration. These modifications provide a quieterand more comfortable working environment, optimizing operator focus.

Hydraulic Lockout. A simple switch located in thecab disables all implement functions while stillproviding machine steering control. This safetyfeature is especially useful while the machineis roading.

Brake Systems. Brakes are located at each tandemwheel to eliminate braking loads on the powertrain. In addition, the brake systems are redundantand utilize accumulators to enable stopping incase of machine failure, further increasingoperational safety.

Circle Drive Slip Clutch. This standard featureprotects the drawbar, circle, moldboard and circledrive from shock loads when the blade encountersan immovable object. The clutch allows the circlepinion to be disengaged from the drive motor, protecting components. It also reduces the possibilityof the grader making abrupt directional changes inpoor traction conditions, protecting the operator, machine and surroundings.

Safety. Caterpillar has been and continues to be proactive in developing machines that meet or exceedsafety standards.
