It’s important to Bosch to produce tools that help you do just that. Our tools are designed to provide years of trouble-free service, but eventually, air motors can wear or tool damage may occur during use. We design our tools by family; they share many of the same air motors, housings and clutches across a wide range of tools. Our shut-off, cushion and S–plus clutches share many of the same parts, and even our housings are used across several applications. A T-grip drill may share the same housing with a T-grip shut-off driver; a 1/4 horsepower C·L·E·A·N air motor is used in many applications of straight drivers, angle nutrunners and drills. The more common parts we use in design, the more your total operating costs are reduced over the life of the tools.

Selection guide for drills

Choosing a drill should be done using two key criteria:� Drill bit or hole diameter� Recommended cutting speed of the

drill bit in a specifi c material

This table shows the optimum cutting speeds and drill bit diameters for various common materials as sorted by Bosch air drill models.

These recommended values are based on generally accepted speeds for HSS twist drill bits. If no value is specifi ed in the table, it means that the drill bit diameter is beyond the capacity of the drill chuck.

The table shows which drill bit sizes fi t each model, and what speeds work best. Remember, this table is only a guide and does not mean that the drills are limited to only the specifi ed ranges of bit size for any given material.

To ensure that the ideal cutting speed of a bit is reached, some materials should be pre-drilled with a pilot hole beyond the following bit diameters:

� Steel up to 600 N/mm2

8 mm or larger� Steel over 600 N/mm2

6 mm or larger� Cast iron up to 180 N/mm2

10 mm or larger� Cast iron up to 300 N/mm2

8 mm or larger

The selection of a grinder is based on the grinding application. In both tables (for straight and vertical grinders) grinding work and stones have been optimally matched to a tool.

This guide is only a recommendation. When selecting a grinder to match the work, the power output and other tool characteristics must be considered.

Bosch clutches havethe right accuracy for any application

sheet metal and self-tapping screws and provides good torque accuracy. The user can have a slight infl uence on fi nal torque by allowing the clutch to ratchet for a longer period of time.

S-Plus combination clutch

The Bosch S-Plus combo clutch is unique in the fastening industry. It is ideal for prevailing torque fasteners where start torque exceeds seat torque, such as a self-tapping screw. It combines the function of a shut-off and ratcheting cushion clutch into one clutch; this is done by installing a bypass valve on a standard shut-off clutch to allow the air motor to run when desired. An example would be a self-tapping screw in thick plastic: the initial torque needed to get the screw started is higher than desired fi nal seat torque. The user can bypass the shut-off clutch and allow it to perform as a ratcheting cushion type until the threads are cut. Once the screw begins to spin freely, the bypass lever is released by the operator and the clutch becomes a shut-off type!

Automatic shut-off clutch

Our shut-off clutch is designed to minimize user infl uence on the fastening process. Bosch shut-off clutches are among the worlds’ best in providing excellent repeatability & accuracy; they are ideal for fastening applications where torque accuracy is critical. Our repeatability rivals that of some DC-feedback tools costing thousands more than comparable Bosch air-driven tools.

Ratcheting cushion clutch

The Bosch ratcheting cushion clutch shares many parts with the shut-off clutch; in principle, it works exactly the same as our shut-off clutch, but does not turn off the air motor of the tool when desired torque is reached. As a result, the tool ratchets on a cushion of clutch balls until the operator releases the trigger. It’s great for soft joints or prevailing torque fasteners such as wood,

Impulse wrenches

Bosch impulse wrenches are especially compact thanks to a patented impulse method of piston compression in a bath of hydraulic oil. The impulse mechanism from Bosch has only three major moving parts which increase longevity and resist higher loads than sleeve valve or vane type impulse mechanisms. Bosch impulse wrenches require no special tools, vacuums or syringes for service, and a typical oil change can be done in less than 10 minutes!

Impact wrenches

Always verify tool application to a joint with an actual test using torque measuring equipment and the actual joint. This chart gives an overview of the potential benefi ts & torque accuracy of each type of driver/clutch with various fastening applications.

Torque accuracy is dependent on fi nding the right driver for the desired fastener and type of joint (hard or soft)

The perfect torque for a fastener and joint is dependent on the type of application. Joints are referred to as “hard" or “soft”, depending on the material being

secured. Hard joints are typically very repeatable; soft joints will produce a lower acceptable torque value for the same fastener since the joint crushes more as it is tightened. Torque deviation rises in soft joints. It’s impossible to account for all fastening scenarios in a catalog; there are too many possible variables in the fastening process.

The PMC-10 controls and monitors:- the screwdriving process- cross-threaded screws- batch count and screw run time- system pressure- maintenance intervals

It has a learning function to defi ne screw run times using real assembly processes.

The PMC-10 comes with almost everything needed to setup and monitor the assembly process; even the pressure sensor, cables and connecting hoses are included. You only need to supply fi ttings for connecting a given tool to the sensor hose.

Improve your process with the PMC-10 controller.

The PMC-10 process and maintenance controller controls a single air tool to error-proof the assembly process and improve overall quality.

The PMC-10 counts screws and screw run time, monitors batch jobs and provides a means of tracing screwdriving results. It can detect cross-threaded screws, missing parts or omitted screws.Improperly driven screws are no longer a problem with the PMC-10. The PMC-10 monitors minimum system air pressure and can lock a tool if system pressure drops below a threshold value.

The PMC-10 features a real-time clock to monitor date and time.

The system can set a maintenance interval for a tool to defi ne service intervals to insure the tool keeps running without unexpected down time or failure.

Keys are included to lock the system after programming.

The PMC-10 speaks 5 languages and has 24 V inputs & outputs to connect to a PLC or stack light.

On-screen instructions guide the user through confi guration.

The PMC-10 can be used with all Bosch Shut-off air tools (with lever or trigger start), impact wrenches and impulse wrenches.

Air technology used properly

Air tools are an integral part of the production tool range from Bosch. We want to pass our knowledge

of air tools and air delivery systems on to you. This guide deals with the basic features of compressed

air as a drive medium for air tools. It discusses the structure and maintenance of the motor, and

plumbing of the piping system using simple calculations and ways to minimize operating errors.

The driving force The air motor

have a very short life as the contaminants in the air act as an abrasive and quickly wear out the tool. An air tool does not suffer from this condition since it gets all cooling air from its air supply hose.

� Air tools are normally very safe because the inlet air and the air motor do not produce sparks that can ignite fl ammable materials or gases. (always observe local regulations for working in hazardous areas, regardless of tool type).

� Air tools can be used in wet or damp areas without risk of electric shock or tool failure.

� Durable, simple designs provides very long life and low failure rates. Air tools are simple to maintain and repair compared to most electric tools.

Tools are designed differently depending on application; air motor operating principles do not change. Only the motor size varies, producing more or less power depending on application. Thanks to its high power output and small size, the vane-type air motor is ideal for hand held tools. It is driven by expanding compressed air, enabling it to spin and perform mechanical work without the risk of burning out like an electric motor.

The vane-type air motor consists of a stator housing, a rotor (that holds the vanes in longitudinal slots), and 2 end plates with rotor bearings that close off the stator & rotor assembly on both ends. The fi xed eccentric position of the rotor in the stator housing creates a crescent-shaped air chamber that is divided into individual smaller chambers by the vanes (see fi gure on page 100). These smaller chambers are sealed from one another by centrifugal force. This force causes the vanes to press against the wall of the stator when the rotor & vanes are spinning. The compressed air fl owing through the air inlet presses on the smaller chambers/vanes. The compressed air in the smaller chambers tries to expand, moving the vanes to the larger part of the crescent area in the stator housing. This makes the rotor turn.

The air inlet and outlet are confi gured depending on desired direction of rotation (right or

left). Planetary gears attached to the motor allow use of a common motor used in several tool models that achieves different output speeds just by changing gear ratios.

Several features make air motors the ideal drive for many different tool applications:� Air motors have constant

torque behavior in different applications. As load increases and speed decreases, motor torque rises to a maximum at stall speed (See fi g. 1)

� Air motors can be run until they stall (and remain stalled) without failure or burnout from overload.

� Stall torque is infi nitely adjustable by changing the inlet air pressure. Speed is adjustable by changing airfl ow rate via a throttle valve.

� Thanks to its high available power and small size, the air motor reduces operator fatigue and provides versatility in many air-powered hand held tools. This makes for very light and powerful tools when compared to electric tools that have the same power capabilities.

� Since the inlet air powers and cools the motor, external dust, moisture or other contaminants have no effect on its life. This is most noticeable in grinding and drilling applications, where electric tools rely on external air for cooling. This often means an electric tool will

compressor and the tool.� Tools run using oil-free

compressed air, but can also work with air containing oil if a central oiling system is used.

� Waste oil from the tool exhaust does not contaminate the user, the work piece or the air.

� C·L·E·A·N tools are quieter than standard air tools.

Water is the enemy of any air tool. It will damage motors, gearboxes and other internal tool parts. The problem is that water vapor is always in the air, even in very dry climates. No matter how hard you try to keep water out of a com-pressed air system, you cannot eliminate it 100%. The longer the pipe plumbing from compressor to tool, the more the odds increase of water condensing in the pipes. Scale and rust will also form in the pipes, especially in older plumbing.

These contaminants of water, rust and sediment can be minimized if a fi lter unit is installed just before the tool.

Since many air tools need oil to lubricate the vanes and rotor, a pneumatic oiler should be installed just downstream of the air fi lter. The oiler will mix an oil mist with the compressed air to lubricate the air motor. This lubrication is very impor-tant during continuous tool use.

To control operating pressure and pressure fl uctuations, a regulator and gauge should be included in the maintenance unit in between the fi lter and lubricator. When we put all three functions together, we get the modern maintenance unit, often called a fi lter-regulator-lubri-cator or “FRL”. It is best to connect the FRL as close as possible to the tool (See fi g. 2).

It is important to choose an FRL that will have enough airfl ow and pressure for the tool. Details on FRL and oiling needs can be found

in the operating instructions of most air tools. Most air tools and FRL units use SAE 10 or SAE 20 motor oil.

The clean solution for air toolsBosch produces a range of air tools that require no oil: the C·L·E·A·N series. C·L·E·A·N stands for Consumption optimized, Lubrication free, Ergonomic, Air tool with Noise reduction.

these conditions. The compressor electric motor runs constantly when a system uses idle control.

Compressor bypass on-off controlThe bypass on-off control on small to medium sized compressors is performed by a pressure regulator, which switches the electric motor on and off depending on the desired tank pressure. This is used on smaller compressors as they often do not have the constant air demands of a larger compressor.

A general rule of thumb to follow compares compressor output and tank chamber volume. The formula is defi ned where V=chamber volume in cubic meters (m3) and Q=compressor output in cubic meters per minute (m3/min). For compressors with bypass on-off control, V=0.9-1Q. For idle control compressors, V= 0.4Q.

Additional pressure tanks are often installed near the end of the plumbing system, or before high volume air tools in order to compensate for high demand loads.

Although Bosch does not manufacture air compressors or air systems, we will discuss the basic structure to give you some idea of what is important in design and construction. Be sure to obtain more detailed information from your compressor manufacturer, as needed. These pages are only intended as a guide.

Compressor typesThere are four types of compressor:� Piston compressor: Depending

on the output pressure, single-stage or two-stage piston compressors may be used. A single-stage compressor only increases pressure once, up to about 10 bar; this is regardless of number of cylinders. A two-stage compressor will use a primary piston to increase pressure to around 9 bar and then a secondary piston up to 17 bar (stage pressure and fi nal pressure may vary depending on model).

� Rotation compressor� Screw-type compressor� Turbo compressor

Pressure tank controlThe compressed air created by the compressor is stored in a pressure storage tank, which also serves as a buffer for pressure fl uctuations in the system. Short peaks of high demand can be compensated for by the storage tank. The air demand when the peaks are present should not exceed the compressor capability for very long.

The pressure in the storage tank is controlled by turning off the compressor when a preset maximum pressure of about 12 bar is reached. The compressor is switched back on when pressure falls to a minimum value around 8 bar. During this time span, the pressure tank and the feed lines act as an air reservoir for the running tools.

Compressor idle controlIn medium and large piston-type compressors, idle control is done by opening and closing sliders or valves. This prevents constant starting and stopping of the electric motor, and the associated high electric current needed to start the motor under

When calculating or checking pipe diameters, remember that all tools are never in use simultaneously. This is accounted for by multiplying using the demand factor (Fig. 3). As the number of tools increase, the demand factor changes accordingly.

Pressure loss caused by fl ow resistance is compensated by adding 30% to the actual pipe length during the calculation process. The pressure loss to the tools farthest from the compressor should not amount to more than 10% of the total system pressure. If pressure losses of 1 bar (14.7 psi) or more occur, then the conditions and design of the plumbing must be reviewed and corrected.

It is common to use a “closed loop” design of the main feed pipe when designing large scale plumbing systems. The closed loop design means that the main feed does not terminate at the last tool, but forms a loop of pipe around the factory that provides even pressure in the system. (fi g. 4).

8 bar. To calculate how much air is available, we use the formula of 12–8=4 (max pressure minus minimum pressure=available working pressure). Using our values above, 500 x 4 = 2000 liters (70.6 cubic feet) is available to the tools. At a fl ow rate of 2000 liters/min (70.6 cfm), the compressor runs for one minute. At a fl ow rate of 500 liters/min (17.6 cfm), the compressor runs four minutes.

Note that many tools run for short periods. For example, if an impact wrench with an average air consumption of 20 l/s (42.4 cfm) is used 4 times a minute and works for 3 seconds per joint, it needs only 20 x 3 x 4 = 240 liters (8.5 cubic feet) to run. Now we can divide our 2000 l/min by 240 liters used by the tool. So 2000 divided by 240 = 8.33 minutes of tool run time before the compressor enables at 8 bar of pressure.

Increases in potential airfl ow or volume based on additional tools, run time or workload must be accounted for when setting up a system.

To insure that condensed water vapor cannot fl ow back to the compressor, pipes leaving the compressor are installed at a slight angle of 2–3% in the direction of airfl ow. Condensate traps can then collect the water at the lowest points of the system. To limit moisture from entering the tools, branches are usually plumbed upwards out of the main line before heading down to each tool (Fig.4). Note that an FRL is still needed at the tool to catch remaining moisture

Pipe and hose inner diameter has a major infl uence on air tool performance. Restrictive pipes increase fl ow resistance and create a drop in tool power. The following factors must be considered when selecting pipe diameter:� Air quantity, pressure, fl ow

velocity and pressure losses.� Pipe length and diameter.� Quantity and type of pipe

fi ttings including elbows, bends, T-pieces, constrictions, FRL’s, couplings, etc.

� Future increases in air demands and possible system extensions.

actual running time of the tool as a percentage. For systems that have mostly screwdrivers connected to them, this factor is in the range of approx. 5 to 15%; for systems with grinders operating in continuous use, a value of 30 to 70% should be expected. To determine the required compressor size as accurately as possible, it is best to evaluate the system on site and then determine the input factor or consult a compressor manufacturer.

Exact formulas and calculations are very complex and cannot always account for all environmental factors when creating an air system. The diagram below (Fig. 5) is a guide to determine the correct inner pipe diameter of a system.

Example: the total air required by six tools is 36 l/s (76.3 cfm). Using fi gure 3, we see a demand factor of 0.79 for six tools. The formula is 36 x 0.79 = 28.5 l/s (60.4 cfm). Remember that all six tools will not always run at the same time, thus the use of the demand factor calculation. Now you can calculate the dimensions of the pipe by using the diagram

in fi gure 5. Based on the air quantity of approximately 28.5 l/s (60.4 cfm) of airfl ow, we need a pipe inner diameter of at least 1". A theoretical pipe length of 130 m (actual length 100 m + 30% allowance for pressure losses at fi ttings, elbows, etc.) results in a calculated pipe inner diameter of 1.5". If additional tools are connected to this pipe, their air consumption must be considered in the calculation.

An existing air system can be checked in the same way. Unlike calculation of the pipe cross-sections, the compressor size is determined by the input factor. The input factor expresses the

Improved dynamics due to motor speed control

� Reduced motor wear� Lower tool noise levels

The speed controller (sometimes called a governor) provides very stable, constant tool grinding or drilling speeds. It acts as a sensing system to regulate air to the tool and stabilize the overall tool speed using a sensitive system of fl yweights and springs. As tool speed increases, the controller weights swing outward, causing the valve body to limit the amount of incoming air. When motor speed drops, the force of the return spring forces the weights back inward and the amount of inlet air increases (Fig. 7). Speed control is usually most benefi cial in grinding and drilling applications. Bosch offers a wide range of standard and speed controlled drills and grinders in this catalog.

From our practical experience, for practical applications: some mistakes to avoid.

Certain mistakes can cause poor results. Here are a few common errors:� Incorrectly selected tools

(too weak/strong for the intended purpose).

� Insuffi cient airfl ow, volume or pressure; fl uctuating pressure directly before the tool.

� Insuffi cient air pipe diameter can cause pressure or volume drops.

� Missing maintenance devices (FRL’s); dirt, water and lack of oil lead can to premature tool failure.

� Dull, broken or incorrect bits or abrasives can reduce tool effi ciency.

Advantages of proper noise and exhaust air control:

� Using exhaust air hoses can improve the work environment. The waste air and oil can be directed away from the user or work area, improving conditions for the user.

� Some grinders use exhaust air to remove or limit grinding dust; this dust is carried away by the exhaust hose.

� Silencers dramatically reduce tool noise.

� Silencers or exhaust air hoses can be replaced quickly and easily, limiting tool down time.
