All Kormax bronze products are manufactured using continuous or centrifugal casting methods. Bronze produced by either of these methods has significant advantages over sand-cast material. Some of these advantages are:

• Increased tensile strength and wearing qualities – by up to 35%

• Higher hardness and ductility

• Freedom from porosity

• Fine grain structure

• Improved machining properties and longer tool life

• Less ‘clean-up’ allowance needed for machining

All Kormax brass, copper and aluminium products are extruded. This manufacturing process is also well known for the high quality material produced. A brief explanation of these manufacturing processes is given below.

QUALITY THROUGHOUT ALL ASPECTS OF MANUFACTURE

MANUFACTURING PROCESSES

Principle of Continuous Casting (Bronze up to 12” diameter, all Cast Iron)

Molten metal is poured from a furnace into a crucible which is cemented to the neck of a graphite die. The lower half of the die is water cooled so that the metal then sets in this section and is withdrawn through two sets of rollers. A flying saw mounted below the roller cuts the bar to the required length. Continuous cast bar has greatly improved physical properties when compared with normal sand-cast material. Because of the bottom pouring conditions and rapid cooling that the metal receives in the cooling zone, inclusions are completely eliminated, grain structure is tight and even, giving excellent pressure tightness qualities.

Principle of Centrifugal Casting (Bronze approx. 8” to 48” diameter)

Molten bronze is poured from a furnace into a pilot ladle which directs the stream of metal into a horizontal spinning die. This die determines the OD of the casting produced, and the amount of molten bronze fed to the die determines the wall thickness. When the die is fully charged with the correct amount of metal it continues spinning for a predetermined period. On completion of the spinning process the die is removed, then the casting is withdrawn, proof machined and inspected.

Principle of the Extrusion Process (Brass, Copper and Aluminium)

The extrusion process uses continuous cast billet which has had the outside diameter machined to remove oxides and other casting marks. These billets are pre-heated to approximately 650-700°C before loading into the extrusion press. Once heated, the billet is positioned on top of the die and the extrusion press container lowered down over it. At this point 1000 tonnes of pressure is applied by the extrusion press causing the metal to be extruded through the die. The size and shape of the die determines the size and shape of the extruded rod.

Broad Range of Lengths Available

Kormax clients value the flexibility offered by our user-friendly cutting service. Meeting customer specific requirements is our specialty, that’s why we cut material to suit almost any length requirement – at no extra cost. The following table gives information about the standard lengths that our products are manufactured in.

While some applications may call for multiple long lengths of material to maximise the bar-feed capacity of a CNC machine, others may require only a short piece for one-off repair work. Either way we’ll be able to help.

We also carry a wide range of LG2 and 954 product in 15” (381mm) lengths – these are particularly useful in jobbing, small-run manufacture and repair type applications. They also facilitate ease of handling and shipping, and are a practical size to hold in a lathe chuck.

Overview

LG2 Bronze is one of the most commonly used grades of bronze in the New Zealand industry. It has medium strength, excellent machining properties, and is suitable for bearings, gears and other components used in relatively light duty applications. Although LG2 is often referred to as phosphor bronze, it is in fact a leaded gunmetal. Only the ‘PB’ group of bronzes (PB1, PB2 etc.) can truly be called phosphor bronze. All Kormax LG2 bronze is manufactured using finely controlled continuous or centrifugal casting techniques to ensure that hardness and strength is superior to sand-casting methods. This also means that the material has a fine grain structure and is free from porosity.

Kormax stock a comprehensive range of LG2 from 1/2” to 15” diameter, with many 'intermediate' sizes also available so that wastage can be minimised. Larger diameters (up to 48”) are available on request.

Machining Allowances

All Kormax LG2 Bronze bar has machining allowances added to the sizes quoted. To use 4-1/2” x 2-1/2” hollow bar as an example, this material would measure approximately 4.570” OD x 2.440” ID as supplied (see table below). Therefore this allows finished components measuring 4-1/2” OD x 2-1/2” ID to be easily manufactured from 4-1/2” x 2-1/2” hollow bar. Machining allowances are as follows:

Overview

Alloy 954 is a high strength aluminium bronze that is widely used in heavy duty applications such as forestry, mining, construction & marine. It is a very hard material which has excellent strength and wear resistance, yet still retains good machining properties. Alloy 954 also has good resistance to impact loading, but it should be noted that proper lubrication is necessary to prevent metal to metal contact. Inadequate lubrication is likely to cause scoring or ‘galling’, and consequent damage to the bronze component and/or other moving parts. General corrosion resistance is good but de-luminification may occur under some circumstances. All Kormax 954 Aluminium Bronze is manufactured using finely controlled continuous or centrifugal casting techniques to ensure that hardness and strength is superior to sand-casting methods. This also means that the material has a fine grain structure and is free from porosity.

Kormax stock of 954 Aluminium Bronze covers diameters from 5/8” through to 14”, with larger diameters (up to 48”)available to order. Many of the ‘intermediate’ sizes that are often considered unavailable are held in stock at Kormax, thus minimising machining time and material wastage for our customers.

Machining Allowances

All Kormax 954 Aluminium Bronze bar has machining allowances added to the sizes quoted. To use 4-1/2” x 2-1/2” hollow bar as an example, this material would measure approximately 4.650” OD x 2.375” ID as supplied (see table below). Therefore this allows finished components measuring 4-1/2” OD x 2-1/2” ID to be easily manufactured from 4-1/2” x 2-1/2” hollow bar. Machining allowances are as follows:

Overview

863 is a high strength manganese bronze or high tensile brass (HTB3). It is an exceptionally strong material that has higher hardness and strength ratings than even 304/316 stainless steel. 863 also has good wearing properties and good ductility, making it suitable for extra heavy duty slow speed bearings and for hydraulic cylinder components. Good lubrication is required for components made from 863. This material has reasonable corrosion resistance but de-zincification can occur under certain conditions.

Overview

Alloy AB2 is a nickel aluminium bronze that is widely used in marine applications. The nickel content in this material means that it has superior corrosion resistance to marine conditions. AB2 also has high strength and good wear resistance, making it suitable for bearings, gears and other components with heavy loads and slow speeds. Good lubrication and alignment are required to ensure optimum performance.

Kormax stock of AB2 Aluminium Bronze covers diameters from 5/8” through to 10”, with larger diameters (up to 48”) available to order. Although Kormax is committed to having New Zealand’s largest range of stock of AB2, it is a somewhat specialised material and certain sizes may only be available by special order.

Machining Allowances

All Kormax AB2 Aluminium Bronze bar has machining allowances added to the sizes quoted. To use 4-1/2” x 2-1/2” hollow bar as an example, this material would measure approximately 4.650” OD x 2.375” ID as supplied (see table below). Therefore this allows finished components measuring 4-1/2” OD x 2-1/2” ID to be easily manufactured from 4-1/2” x 2-1/2” hollow bar. Machining allowances are as follows:

OverviewPB1 Phosphor Bronze is a high strength material that is often referred to as ‘gear bronze’. Components that are machined from PB1 are particularly durable in applications where high working loads and speeds are encountered, provided that there is good alignment and adequate lubrication. PB1 has good machining properties and good corrosion resistance to seawater and brine, making it suitable for pump and valve components. All Kormax PB1 Phosphor Bronze is manufactured using finely controlled continuous or centrifugal casting techniques to ensure that hardness and strength is superior to sand-casting methods. This also means that the material has a fine grain structure and is free from porosity.

Overview

Kormax carries a comprehensive range of sintered bronze bushes in both metric and imperial sizes, as well as solid and hollow bars. Other shapes such as thrust washers, flanged bushes and flat plates are available by indent, and also solid and hollow round bar up to 8” diameter.

Sintered Bronze Manufacturing Process

Sintered bronze is manufactured using the ‘powder metallurgy’ process which involves fine bronze powder being blended with other additives then compacted in a die under high pressure. Following this, the component is heated to a high temperature so that the powder particles bond together to form a sintered part, then it is sized to obtain the exact dimensions and close tolerances desired. The final step in the manufacturing process is vacuum impregnation, which fills the pores with lubricant.

The Principle of Self Lubrication

Sintered bronze is in effect a ‘metallic sponge’ with the lubricant being stored in the interconnected pores of the metal. The oil storage capacity of standard sintered bronze is usually 19 – 22% of its total volume. When a component is in use it is inevitable that there is some friction, which in turn creates an increase in temperature. With this rise in temperature, oil is forced out of the pores due to the volumetric expansion of oil being much higher than that of bronze. The flow of oil out of the pores to the bearing surface ensures constant lubrication while a machine is in use. When shaft rotation stops, cooling of the bearing occurs and the oil is drawn back into the pores again. Due to this manner of operation the quantity of oil used is infinitesimal, which means that the oil contained in a sintered bronze bush is sufficient to give good lubrication over a period of many years.

OverviewKormax 4E Continuous Cast Iron bars consist of a uniform pearlitic structure from surface to core. As a continuous cast iron bar it has a fine grain structure combined with the fine graphite flake size and dense homogeneous structure. The material is well suited for high speed machining and is suitable in applications that demand the ability to withstand high pressures without leaking. Kormax cast iron is also available in a ductile iron that has a stock grade of 3D and is otherwise known as spheroidal graphite or nodular iron. The material is high strength, ductile and more readily machined than other styles of cast iron. Its properties include being highly elastic and resistant to impact and is suitable for applications involving thermal and mechanical shock. 3D Ductile Iron is also the preferred choice for making hydraulic cylinder components.

Hardening

For maximum hardness, (66 Rockwell ‘C’ or 850 DPN), heat to 770°C – 790°C (1420°F – 1450°F). Soak till uniform then quench in clean water or preferably 10% brine solution. The most satisfactory and efficient method is to heat in a salt bath and it is advisable that the temperature should be carefully controlled. The use of a pyrometer is suggested. If a muffle furnance is used the atmosphere should be slightly reducing to minimise scaling and to avoid soft spots.

Annealing
