HIGHLIGHTS OF SELECTED AREAS OF RESEARCH
Chemical route for processing of materials, especially ceramic materials, has been the emphasis of
research. Sol-gel processing was identified as the most convenient and simple technique since this
technique has proven possibility for laboratory development and for scale up at pilot levels. The
major input has been the use of metal salts as starting materials in place of usually followed alkoxide
to make the process industrially viable. The synthesis of alumina sol gel abrasives, mullite,
aluminium titanate, nano composites, functional materials based on photo active titanium oxide, rare
earth phosphates, mesoporous materials like aero gels, nano coatings and ceramic membranes were
covered under various research programmes. Another area of significance has been the
developments carried out in clay and fly ash based traditional ceramics with active support from
industry. High volume fly ash consolidation through liquid phase sintering, anti algal coatings of
photo active titania on building components and electrical insulators and setting up of quality
control laboratories in tile and brick industry are such contributions. High lights of a few of the
above areas are presented in brief.
1. Sol-Gel Photocatalytic nano size Titanium oxide and nano coatings:
20-30 nm size anatase rich titanium oxide was synthesized by an aqueous sol-gel process involving
hydrolysis-peptisation of titanyl sulphate and further coating precursor was formulated. 100-200 nm
thick nano coatings were developed on glass and polymer surfaces and self cleaning property was
demonstrated through decomposition of methylene blue under exposure both to UV and natural sun
light. The efficiency of photo catalysis as well as the absorption band was modified by using
suitable dopants using sol-gel route. The titania sols were further coated on fired clay surfaces such
as terra cotta and also glazed tiles and the anti algal and self cleaning properties were also
demonstrated. The process is being transferred to a leading ceramic flooring tile industry.
During the last two years the above area of activity was extended to low temperature
polymer hybrid nano coatings which are cured by UV making such technology suitable for surface
coatings on solar cell covers and the project was sponsored by Bharat Heavy Electricals Ltd.

Bangalore. A novel method based on sol-gel microwave was successfully developed for the low
temperature, crystalline anatase titania which is highly photoactive was developed during 2010-11
which was applied in the BHEL programme.
“Two PhD degrees were awarded, three are on going and technology is in the process of
transfer. More than 25 Project staff and students, including two from France, were trained in sol-
gel titania over the period. Collaboration with industry was also achieved in this area. The nano
titania programme was also supported by one project from TNO Netherlands and two programmes
from Germany (Volkswagen Foundation and DST-DAAD.) “
Photo active Titania being coated on to ceramic substrates by spray technique, the colour removal
takes place under exposure to sun light for the modified titania composition within 2 hrs.
2. Nano Rare Earth Phosphates for coatings and composites:
Rare earth phosphates were found to possess high melting points above 1900 oC and attempts to
prepare stoichiometric rare earth phosphates were made by many researchers. Other properties
identified on such phosphates are low thermal conductivity, thermal expansion equal to alumina,
non reactivity with many high temperature oxides and many molten metals and low hardness
compared to many ceramic materials. In view of this, a total programme was initiated for the
synthesis of nano size rare earths phosphates by sol-gel process and to design products for
applications such as machinable ceramics, metal melting crucibles and molten metal handling
systems, thermal barrier coating and luminescent materials after suitable doping. There is
considerable industrial potential in this area.

Based on the laboratory level findings, the process was scaled up by setting up a semi commercial
plant for producing 10 kg of rare earth phosphate nano particles and stable suspensions under
financial support from M/s Indian Rare Earths Ltd. Mumbai in the campus of Indian rare Earths
Research Centre, Kollam, Kerala. The plant is equipped with a precipitator, sol reactor, centrifuge
and spray calciner. Rare earth phosphates in the size range 40-200 nm can be made as per
requirement. This plant is also capable of making other nano particles of titania, zirconia, zinc oxide
etc.
“One PhD degree and four project staff are trained in the project in addition to many
project students. The first nano rare earth phosphate production plant fully funded by M/s Indian
Rare Earths Ltd., based on the above process, was handed over to the company in Kollam, Kerala
in September, 2010”.

3. Ceramic Ultra and nano filtration system for industrial water recycling:
Ceramic membrane system consists of a micro porous tubular alumina substrate inside which is
coated with nano particle dispersions having controlled particle size distribution in order to obtain
the desired pore distribution and high flux rates in filtration. Under this project, multichannel (19
channels) tubular substrates made by BHEL were coated with designed sol precursors to reduce the
initial pore size of 1300 nm to less than 50 nm. Repeated tests on particle distribution, pore
distribution, layer thickness, flux rate, repeatability of the membrane elements and adhesion of the
layers with the substrate were optimized in the laboratory scale and transferred the process to BHEL.
A ceramic membrane plant has been designed and fabricated at BHEL campus in Bangalore
involving the engineering inputs from BHEL to recycle the water coming oft of the ceramic
processing plant to the tune of 15 m3/hr. .

4. Silica and titania aerogels and composites synthesized through non
supercritical route:
Aerogels have attracted considerable attraction from various applications in view of the large
mesoporous structure and high porosity often above 90%. Silica has been one of most widely
investigated aerogel. The usual method of synthesis is by hydrolysis-condensation of silicon
alkoxide followed by supercritically removing the solvent from the pores. However alternate
methods of synthesis have been sought for although the well practiced technique is still supercritical
drying. Silica and mixed oxide aerogels were synthesized through a non supercritical drying route,
typically sub critical route where the solvent is extracted repeatedly by solvent followed by gel wall
strengthening by aging process in silicon alkoxide monomer. Such aerogels were further modified
either functionalisation for hydrophobic/hydrophilic character or as inorganic-organic hybrids. Such
precursors were also coated on various substrates for properties of photo catalysis, abrasion
resistance or also non wetting behaviour. Titania and silica aerogels have shown specific surface
areas in the range 600-1100 m2/g and pore size 3-10 nm.
“The work in the aerogel area resulted in 3 PhD degrees and many students were trained in
the technique under short term projects. The possibility of scaling up the process for aerogel
microspheres for applications in spray coating over heat exchangers and hot gas chimneys is being
explored with BHEL”.
4. Application of advance materials research to societal materials:
The concept of self cleaning nano size anatase titania coatings were applied to clay based
building components such as terra cotta roofing and facing tiles and the algal growth which is one of
the major concerns for ages in terra cotta roofing‘s could be effectively prevented. The nano
coatings are transparent since the thickness is <150 nm. The concept was demonstrated in large
scale trials and also in actual construction. The technology is being transferred for regular
production by tile sector.

5. Flux Bonded High Volume Fly Ash Building components:
Building materials based on natural clays as raw materials have been used for centuries and with the
large scale building and construction activities, large scale mining of such resources have become a
concern of environment. Alternate raw materials for building components such as bricks, tiles and
pavements are being sought for in all the countries. One of the approaches in this line is to utlilise
solid industrial by products.
One of such materials is coal ash or fly ash which is formed as a residue in coal burning in
boilers, coal based thermal power plants etc. and possess a dark grey colour. In many countries
including India, the disposal of this ash is a serious problem. The ash consists mainly silica in
submicron to micron size and has low bulk density. Many processes are available for binding the
fly ash to solid products, each having certain draw backs including the black colour. The current
process is based on liquid phase sintering where a glass is generated in situ when fly ash is sintered
in presence of a glass former. Bright red bricks and tiles having excellent strength and durability
were made where the fly ash is as high as 80% by weight and the process is successfully
demonstrated on semi commercial scale. Process was optimised for NTPC Ramagundam Super
Thermal Power plant and NTPC has shown interest in promoting the technology.
6. Organic Dye Intercalated UV Stable, Smectite Natural Nano Pigments
Currently used dyes in polymer and plastics industry are organic in nature which is easily degraded
by exposure to UV or sunlight. Further this also accelerates the degradation of plastics when
exposed for long in light. However, it has been reported that when organic dyes are intercalated in
the interlayer spacing of the layered alumino silicates typically smectites/montmorillonites, the
stability to light is increased to about 10 times. Various dyes such as methylene blue, rhodamine-G
and others were successfully intercalated in montmorillonite clay and the stability of such dyes was
investigated. These were further incorporated in polymers and the stabilities were compared with
the usual products and the stability was increased by more than 8 times. The dye intercalated clay
nano pigment is an eco friendly reinforcing additive to plastics.
